The fuel line on a 2000 Xpedition 425 4x4 is one of the cheapest parts on the machine and one of the most capable of ruining a ride. Replacing it is well within reach for anyone comfortable pulling a seat and turning a screwdriver, provided you set the job up properly first.

Setting Yourself Up for a Clean Job

  • Nitrile or rubber gloves, because raw gasoline strips the oils out of skin in seconds
  • A sealed, fuel-rated container for drained fuel, plus a small pan to catch what comes out of the float bowl
  • Replacement hose in the correct inside diameter for this machine, long enough to match the original run
  • New hose clamps or a small clamp kit, since clamps two decades old have usually lost their tension
  • Pliers, a flat screwdriver, a basic socket set, and a sharp razor knife
  • Line-clamping pliers, worth having in case the aged petcock seeps even when closed

The workspace deserves as much planning as the parts. Gasoline vapor is heavier than air and settles into a layer across the floor, where a water heater pilot, a battery charger, or a plugged-in grinder can find it. Work outdoors when the weather allows, and otherwise open the door fully and put a fan on the floor pushing air out of the space. Shut down anything with a flame or a spark before you start, and keep a dry chemical extinguisher within arm's reach the entire time you have a fuel line open.

The 425's Fuel Delivery, Start to Finish

This is a carbureted machine, which is good news. A manual fuel valve at the tank actually shuts flow off, there is no pressurized supply line, and nothing needs bleeding down before you begin. Fuel runs from that valve through rubber hose to the carburetor, and the carburetor's float bowl has a drain screw so you can empty it before opening a fitting.

Trace the entire run before cutting. Polaris four-strokes of this generation often use a pulse-operated fuel pump driven by crankcase pressure to lift fuel to the carburetor, which means your Xpedition may carry a short section from the petcock to the pump, a second from the pump to the carburetor, and a separate pulse line to the engine. Those age at the same rate, so replace every section that has gone hard rather than the single piece that caught your eye. On this 4x4 the front differential, driveshaft, and the crossmembers supporting them fill space at the front of the chassis, and the hose runs through clips that hold it clear of that hardware.

Where Fuel Hose Goes Wrong

Fuel line is flexible when new thanks to plasticizers blended into the rubber, and every heat cycle drives a bit more of that additive out of the compound. Twenty years on, the hose is typically stiff and glassy and cannot flex with the chassis anymore, so vibration and frame movement begin opening fine cracks at bends and immediately behind the fittings. Dry-climate machines reach that point earlier, because low humidity draws moisture out of the hose wall and hardens it from the outside in.

Ethanol-blended pump gas works on the inner liner instead. Alcohol attracts water and gradually degrades that liner, with the process running fastest when the machine sits for months and fuel stands in the hose. What you get is a line brittle on the outside, soft on the inside, and prone to releasing debris that clogs the carburetor's jets.

Red Flags Before a Ride

  • A pool of gasoline or a damp shadow beneath the tank or carburetor after the quad has been parked
  • A fuel smell that hangs in the garage, meaning fuel is escaping by gravity while the machine sits
  • Cracking on the hose surface, a chalky gray texture, or a section that stays deformed when you pinch it
  • The engine bogging under load, surging lean, starting hard, or acting as though the tank is nearly empty when it is not
  • A varnished ring or crust of dried dust at a clamp, which is what a slow weep leaves behind

Gravity keeps pulling long after you shut the engine off, so a cracked hose can put a real amount of fuel on the floor overnight. Chase the smell immediately rather than watching the stain grow.

Taking the Old Line Apart

Turn the petcock off first, then remove the seat and any panels between you and the tank outlet. Follow the hose to the carburetor so the whole path is clear before you disturb it. Slide the drain pan underneath and open the float bowl drain to empty the bowl, which keeps fuel from running back out the inlet when the hose separates. If the valve seeps while closed, pinch the hose shut with clamping pliers instead of fighting a worn petcock.

Move each clamp well clear of the barb before twisting anything loose. Two decades of fuel varnish bonds old hose to brass, so break the seal with a gentle twist rather than a hard pull, especially at the carburetor inlet where the barb bends easily. If a piece will not release, slit it lengthwise with a razor and peel it off the fitting. Photograph the routing before the hose is entirely free, noting how it passes the front driveline components on this 4x4 chassis, and check every clip for packed grit or a polished spot on the old line that reveals a chafe point.

New Hose, Fresh Clamps and a Careful Look

Cut the replacement to the same length as the original. Extra hose is not a safety margin; slack lets the line lie against the exhaust or a frame tube until it abrades through, and it can kink where the hose bends toward the carburetor. Seat each end fully onto its barb dry, with nothing on the sealing surface. Grease, oil, and silicone all give fuel a route to weep past the clamp, so keep them entirely off fuel fittings. A stiff hose end softens in hot water within seconds and slides on without a fight.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed. Route the hose through its factory guides, well clear of the exhaust, the front driveshaft, and any moving linkage, then close the float bowl drain.

Open the petcock and let gravity fill the line while you watch each joint. Inspect by eye, wipe with a clean rag, and inspect again for beading. Start the engine and let it idle several minutes, then check both connections once more, since heat and vibration will expose a clamp that seemed fine cold. Ride slowly around the yard, shut down, and look a final time before the covers and seat go back on. While everything is apart, replacing the inline filter and cleaning the petcock screen is ten minutes well spent on a machine of this vintage.
