Most owners of a 2000 Xpedition 325 4x4 discover a fuel line problem by symptom rather than by planned inspection. The hose is tucked out of sight, the machine runs well enough to ignore, and then a smell in the garage or a stumble on a climb finally forces the issue. Knowing what those signs mean saves you a walk out of the woods.
Warning Signs on a Two Decade Old Fuel System
- A gasoline puddle or damp patch beneath the tank or carburetor after the quad has been parked
- A fuel smell that lingers in the garage, which on a gravity-fed system means fuel is escaping while the machine sits idle
- Fine cracking on the hose, a chalky gray surface, or a length that feels stiff and stays dented when pinched
- Bogging under load, a lean surge at part throttle, hard starting, or the engine acting as though the tank is nearly dry when it is not
- A varnished stain or a ring of caked dust at a clamp, which is what a slow weep leaves behind
Gravity keeps working whether the engine runs or not, so a cracked hose on this machine can put a serious amount of fuel on your garage floor overnight. Treat the smell as the emergency, not the puddle.
A Petcock, a Carburetor and Gravity
The Xpedition 325 is carbureted, which makes this job far less involved than the same repair on a modern injected quad. A manual fuel valve at the tank genuinely shuts off flow, and there is no pressurized circuit to bleed down before disassembly. Trace the hose before you cut, though. Polaris four-strokes of this era commonly use a pulse-operated fuel pump driven by crankcase pressure, so you may be dealing with a short run from the petcock to the pump, a second run from the pump to the carburetor, and a separate pulse line to the engine. Any of those can harden, and replacing only the one you noticed leaves the others waiting.
This is a 4x4 chassis, so keep the front driveline in mind. A front differential, driveshaft, and the extra frame crossmembers that support them all crowd the area, which means the hose follows a specific path through clips and clearance points that a two-wheel-drive quad would not need. Why the Hose Hardened in the First Place
Fuel line is soft when new because of plasticizers blended into the rubber, and every heat cycle drives a little more of that additive out of the compound. Two decades in, the hose is usually stiff and glassy, no longer able to flex with the chassis, and that is when vibration and frame movement begin working cracks into the surface at bends and immediately behind the fittings. Dry-climate machines get there earlier, because low humidity pulls moisture out of the hose wall and hardens it from the outside in.
Ethanol-blended pump gas comes at the hose from the inside. Alcohol content attracts water and slowly degrades the inner liner, and that damage runs fastest whenever the Xpedition sits for months with fuel standing in the line. The result is a hose brittle on the outside and gummy inside, capable of shedding material that plugs the carburetor's small passages.
What You Will Need Before Starting
- Nitrile or rubber gloves, because gasoline strips skin oils on contact
- A sealed, fuel-rated container for drained fuel and a small pan for what comes out of the float bowl
- Replacement hose in the correct inside diameter for this machine
- New clamps or a small clamp kit, since original clamps this age have usually lost tension
- Pliers, a flat screwdriver, a basic socket set, and a sharp razor knife
- Line-clamping pliers, handy if the aged petcock seeps even in the off position
Ventilation is not optional. Gasoline vapor is heavier than air and settles into a layer at floor level where a pilot light or plugged-in charger can reach it. Work outdoors or with the shop door wide open and a fan moving air out low across the floor, shut down anything with a flame or spark, and keep a dry chemical extinguisher where you can grab it without moving.
Closing the Valve and Freeing the Line
Turn the petcock off before anything else. Remove the seat and any covers between you and the tank outlet, then follow the hose to the carburetor so the whole route is clear before you disturb it. Slide a pan underneath and open the carburetor's float bowl drain to empty the bowl, which keeps fuel from running back out the inlet when the hose separates. If the valve seeps while closed, pinch the hose shut with clamping pliers rather than fighting the petcock.
Move each clamp well back from the barb before twisting anything loose. Fuel varnish bonds old hose to brass fittings, so a gentle twist beats a hard pull, especially at the carburetor inlet where the barb bends easily. When a piece refuses to release, slit it lengthwise with a razor and peel it away instead of damaging the fitting. Take a photo of the routing before the hose is fully out, paying attention to how it clears the front driveline components on this 4x4 chassis, and check each clip for grit or a polished spot on the old hose that indicates chafing.
Making the Connections and Testing for Leaks
Cut the new hose to match the length of the original. Extra length is not a margin of safety; slack lets the line settle against the engine, the exhaust, or a frame tube until it wears through, and it can kink at the bend into the carburetor. Push each end fully onto its barb dry, with nothing on the sealing surface. Grease, oil, and silicone all give fuel a route to seep past the clamp, so keep them off fuel fittings entirely. A few seconds in hot water softens a stiff hose end enough to slide on without a struggle.
Set new clamps just behind the raised bead on each fitting and tighten evenly, snug rather than crushed. Return the hose to its original guides so it stays clear of the exhaust, the front driveshaft, and any moving linkage, then close the float bowl drain.
Open the petcock and let gravity fill the line while you watch. Inspect every joint by eye, wipe with a clean rag, and look again for beading. Start the engine and let it idle for several minutes, then check both connections once more, since heat and vibration will reveal a marginal clamp that looked fine cold. Take a slow lap, shut down, and inspect a final time before the covers and seat go back on. Since everything is already apart, a fresh inline filter and a quick cleaning of the petcock screen are worth the extra few minutes on a machine of this age.
