Hose replacement on a 2000 Sportsman 500 4X4 is a short job with a long payoff. Everything in the fuel system on this carbureted machine is mechanical and reachable, and the fuel valve at the tank means you never have to relieve pressure or pull a pump fuse the way an injected quad demands.
Start With the Fuel Valve
The valve is the first thing to touch and the last thing to reopen. Turning it off closes supply at the tank, which is the whole advantage of working on a carbureted Sportsman. Understand its limit, though: these models feed the carburetor through a pulse-operated pump rather than relying purely on gravity, so the hose sections downstream of the valve still hold fuel after you close it. The float bowl holds more, and it has a drain screw so you can empty it into a pan instead of onto the floor. Plan on both when you set up your catch container.
The Warning Signs Riders Miss
A hose seldom fails without hinting at it first. Watch for these:
- A fuel puddle or damp outline on the concrete under the front of the machine after it has sat
- Gasoline smell hanging around the front bodywork and console area
- Hairline cracking, a chalky finish, or a hardened stretch that will not squeeze evenly
- Bogging when the throttle opens, a lean stumble climbing, or the feel of an empty tank when there is fuel in it
- A shiny seep line or grit cemented at a barb, both left by fuel weeping and drying
This is a low-pressure system, so leaks drip rather than atomize. Any fresh wet spot beneath the machine is a real finding worth chasing the same day.
Rubber, Ethanol, and Dry Air
Fuel hose starts out pliable because plasticizers are blended into the rubber, and decades of heat cycling drive those additives out. The hose goes stiff and glassy, loses its ability to flex with the frame, and begins fracturing in the short lengths next to each fitting where all the movement ends up. That is why the cracks show at the clamps rather than mid-run.
Two accelerants deserve mention on a machine of this age. Dry, arid climates pull moisture from the hose wall and stiffen it from the outer surface inward well ahead of schedule. Ethanol-blended fuel does the opposite, absorbing water while it sits idle in the line and gradually degrading the inner liner into gum and loose debris that heads toward the carburetor's small jets and passages. Since neither shows on the outside, age alone justifies replacement here.
Removing Every Section of Old Hose
Assemble what you need first: fuel-rated hose in the original inside diameter, new spring or worm-gear clamps, a fresh inline filter, gloves and eye protection, a sealed container and a drain pan, a razor knife, clamp pliers, a small screwdriver, rags, and hand tools for the seat and front bodywork. Then get the ventilation right, because gasoline vapor is heavier than air and settles across the floor toward pilot lights and sparking motors. Work outside or with the shop door fully open, keep air moving low, unplug chargers, and set an extinguisher within reach.
Shut the fuel valve, position the pan, and open the float bowl drain screw to empty the carburetor. Pull the seat and enough front bodywork to reach the valve, the filter, and the pump. Take the hose apart one section at a time, sliding each clamp well back, twisting the hose to break the varnish bond at the barb, and working it off steadily. Slit anything truly stuck rather than levering on a fitting that has been in service for over two decades. Note each clip and pass-through as you go; this being an on-demand 4X4, the routing accounts for front differential hardware and a few extra frame clearance points along the way.
Hose Routing and New Clamps
Match each new length to the section it replaces. Extra hose either rubs a frame tube or loops toward the steering once everything is buttoned up, and a short piece strains its barbs. Push each end fully onto its fitting until it bottoms against the shoulder, and keep every connection dry. Grease, oil, and silicone have no place on a fuel fitting, since a slick sealing surface hands fuel a way to creep out from under the clamp. Hot water softens a stubborn hose end without leaving residue.
Place the new clamps just behind the bead on each barb and tighten them uniformly rather than crushing the rubber. Inspect the small pulse hose that operates the fuel pump while you are in there and replace it if it has hardened, since it is the same vintage as everything else. Reseat all sections in their factory clips so nothing lies on the exhaust or dangles into the front driveline.
Turning the Fuel Back On
Tighten the float bowl drain screw, open the fuel valve, and then stand back and observe for several minutes before pressing the starter. Wiping each joint dry ahead of time makes even a slow weep obvious as a fresh shine. Move from the tank forward with a bright light, checking both sides of the filter and both sides of the pump, and use a bare fingertip where you cannot see clearly.
Fire the engine, let it idle a few minutes with the pump pushing fuel through the new line, and inspect again. Blip the throttle, take one more look, and reinstall the bodywork only once everything stays dry. Worth noting on this carbureted Sportsman: your filter is accessible on the visible line rather than buried inside the tank like a fuel-injected model, so keeping an eye on it costs you nothing but a glance.
