How to Change the Fuel Line on a 2000 Sportsman 335 4x4

There is one move that makes this whole job clean on a 2000 Sportsman 335, and it happens before you pick up a screwdriver: reach under the tank and turn the petcock off. That valve is the great advantage of a carbureted machine. Fuel here moves by gravity through soft hose to a carburetor with a drainable float bowl, and nothing is under pump pressure, so shutting the valve genuinely stops the flow instead of merely pausing it.

Shutting Off and Draining Down

With the petcock closed, pull the seat and any panel covering the tank outlet and the carburetor. Slide a drain pan into position and open the float bowl drain screw so the carburetor empties into the pan rather than onto the frame when you disconnect the hose. That step alone eliminates most of the mess people associate with fuel work. If your machine routes fuel through a pulse-operated pump driven by crankcase pressure, note that there will be a short hose on each side of the pump plus a small impulse line to the engine, and each of those lengths deserves the same attention as the main run. Contrast this with an injected quad, which has no petcock and requires pulling the pump fuse and running the engine until it stalls before a single fitting can be opened.

Reading the Old Hose for Trouble

Once you can see the whole run, evaluate it honestly. Fine crazing usually appears first where the rubber stretches over a barb, since that is the most stressed and heat-soaked spot. Pinch the hose along its length; healthy rubber compresses and rebounds, while a hose at the end of its life feels stiff and slick. Dust caked in a ring at a fitting means fuel has been wicking out and drying for weeks. Add to that a persistent gasoline smell in a closed building, a wet stain on the floor after an overnight sit, or an engine that bogs on a climb and acts starved with fuel in the tank, and the verdict is clear.

The Chemistry of a Worn Out Line

Fuel hose ages from both directions. Repeated heat cycles drive the plasticizers out of the wall until the rubber hardens, stops absorbing chassis flex, and cracks. Dry regional air makes that happen sooner by pulling moisture off the exterior year after year. At the same time, ethanol-blended gasoline sitting idle in the line draws in water and slowly attacks the inner liner, softening it and leaving gum that can find its way into the carburetor circuits. Neither process cares how many hours are on the machine, which is why hose on a quad this old should be considered a maintenance item rather than a part you wait to fail.

Materials, Tools, and Vapor Control

  • Fuel-rated hose in the original inside diameter, enough for every length in the system
  • Fresh clamps in the matching style, worm-gear or pinch, with a couple of spares
  • An inline filter if one is fitted and due for replacement
  • Nitrile gloves and eye protection
  • A drain pan plus an approved sealed fuel container
  • Line-clamping pliers, a stubby flat-blade driver, sockets, a razor blade, and clean rags

Give the fuel itself the respect it deserves. Gasoline vapor is heavier than air, so it sinks and gathers along the floor where a heater, grinder, or appliance pilot light sits, and it spreads farther than you would guess before you can smell it. Work outdoors or with the shop door fully open and air moving at ground level, keep the fuel container capped except when actively pouring, and let the exhaust cool completely.

Working the Old Line Off the Fittings

Slide each clamp well back along the hose before you disturb its fitting. Decades-old rubber bonds to brass with varnish, so a gentle twist to break the seal beats a hard pull every time. When an end simply will not let go, slit the hose lengthwise with the blade and peel it away. Sacrificing a hose you are throwing out anyway is far better than cracking a petcock spigot or a carburetor inlet. Follow the routing as the old line comes out and take photos of every clip. On this 4x4 chassis the hose runs nearer to front differential hardware and additional frame structure than it would on a two-wheel-drive quad, and returning it to the original path keeps it away from hot surfaces and moving parts.

Installation and the Final Leak Test

Trim each new length to match what came off. Keep the main run falling steadily downhill from the petcock, since a high loop in a gravity system can hold a vapor bubble and cause a frustrating intermittent stumble. Seat every end fully on its barb dry, using a few seconds in hot water to soften a stiff end, and keep grease, oil, and silicone entirely off the fittings — lubricant on a sealing surface gives fuel a path out from under the clamp. Set new clamps just behind the raised bead on each barb and tighten them firmly without crushing the hose. Any inline filter installs with its flow arrow aimed at the carburetor and should be supported rather than left hanging.

Open the petcock and watch, patiently, for a full minute with the engine off. Static head is a real test on a gravity system, and a joint that is going to seep will show itself. Dry the fittings with a clean rag, look again under good light, then start the engine and inspect at idle while blipping the throttle. Only after several minutes of dry running should the bodywork go back on. Take a short slow ride and check once more underneath. If the 2000 Sportsman 335 still runs poorly with a fresh hose and dry joints, the filter, the pump if equipped, or the carburetor is where the diagnosis continues.
