Why and How to Replace the Fuel Line on a 2000 Polaris Magnum 500 4x4

Nobody plans a fuel line replacement. It happens because a 2000 Magnum 500 4x4 starts smelling like gas in the garage, or because a machine that used to pull a loaded trailer up a grade without complaint now stumbles halfway there. Understanding what is actually happening inside that hose makes the difference between chasing carburetor adjustments for a month and fixing the real problem in an hour.

Rubber Hardening Over Time

Fuel hose is rubber loaded with plasticizers that keep the wall soft and elastic. Those compounds slowly migrate out over the years, and once enough have left, the hose stiffens until it can no longer bend over a barb without fracturing. The 499cc single throws off real heat, which bakes the section closest to the carburetor hardest, and the vibration of a working utility quad flexes the same stress points thousands of times per ride.

Where the machine lives matters. Low humidity pulls residual moisture out of the rubber, so a Magnum kept in dry high country will typically have a line that feels like solid tubing while an identical quad from a humid region still pinches softly. The first cracks almost always appear on the outer surface where the hose curves into a fitting.

What Ethanol Blends Do From Within

The inner liner deteriorates by a different mechanism. Ethanol in pump gas draws moisture into the fuel and gradually attacks liner material, and that process runs fastest when fuel sits in the line unused for months at a stretch. As the volatile portion evaporates it leaves gum and varnish behind, coating the passage and reducing effective diameter.

The result is a hose hardening on the outside while softening and shedding on the inside. It can pass a casual squeeze test and still be restricting flow enough to lean the mixture under load, or sending particulate downstream toward the carburetor.

Warning Signs to Watch For

  • Fuel puddling under the machine or wetting frame tubes after it sits with the petcock open
  • A strong gasoline odor around the front bodywork that never quite clears
  • Cracks, crazing, or a chalky gray finish on the hose surface
  • A stiff, glassy section or a soft swollen spot detectable by hand
  • Bogging on climbs, a lean surge at steady throttle, or the engine behaving as though the tank were low

The Fuel Setup on This Magnum

The 500 is carbureted with a gravity-feed system. Fuel exits the tank through a hand-operated petcock, flows downhill through one rubber hose with no pump in the circuit, and enters the carburetor at the float bowl inlet with a clamp holding each end. Nothing is pressurized, so there is no relief procedure, and shutting the petcock genuinely stops the supply before you open a fitting.

Because this is the four-wheel-drive version, a front differential and driveshaft take up chassis space, and the hose usually follows a slightly longer path with an extra clip keeping it clear of that hardware. The steps are unchanged from a two-wheel-drive machine, just with tighter hand access.

Preparation, Tools, and Vapor Control

Gather replacement hose in the correct inside diameter, new clamps sized to it, gloves, safety glasses, a drain pan, a sealed metal or approved fuel container, a flat-blade screwdriver, pliers, a small socket set, rags, a sharp blade, and a flashlight.

Ventilation is worth doing properly rather than approximately. Gasoline vapor is heavier than air, so it sinks and collects along the floor instead of drifting out a window. Roll the quad outside or open the overhead door completely. Shut off appliances with pilot lights, remove grinders and torches from the area, and disconnect the battery negative before starting so a dropped tool cannot arc. Keep gloves on the entire time, and put fuel-soaked rags into a sealed metal can rather than a shop bin.

Removal and Installation

Turn the petcock off and let the engine idle until it dies so the carburetor empties itself. Remove the seat and any panel in the way, position the drain pan, and open the float bowl drain screw to dump the bowl before disturbing a clamp. Slide both clamps back onto the hose body so they cannot fall into the frame.

Twist the hose on each barb to break the varnish bond, then walk it off. If an end refuses to release, slit it lengthwise with the blade and peel it away instead of prying — the carburetor inlet spigot and the petcock outlet crack easily under leverage. Note the routing and every clip as you extract the line past the front driveline brackets, and keep the old piece for length reference.

Cut the new hose to match exactly. Slip the clamps on, then push each end fully onto its barb until it seats against the shoulder, assembling completely dry. Grease, oil, and silicone on a fitting create a leak path and swell the rubber, so keep every lubricant away — a few seconds in hot water softens a stubborn end instead. Set each clamp just behind the raised bead and tighten until the wall bulges slightly, no further, since a crushed clamp cuts the rubber and weeps later. Thread the hose back through its original clips, clear of the header, the steering, and the front differential.

Verifying the Job Before You Ride

Open the petcock and stand back while gravity fills the hose and float bowl. That static period under a full column of fuel is the easiest place to catch a bad joint. Wipe both fittings with a clean rag and watch each for beading or a slow spreading edge over several minutes.

Start the engine and inspect again at idle, because vibration exposes seepage that a still test will not show. Let it run long enough to warm up, shut it down, then check a third time as everything cools. Cycle the handlebars fully in both directions and confirm the hose has clearance throughout. If an inline filter is fitted along the run, replace it now while access is open, since a fresh hose feeding a clogged filter still leaves the 500 starved. Only once both connections stay dry should the bodywork go back on.
