How to Change the Fuel Line on a 2000 Polaris Magnum 325 4X4

Pop the seat off a Magnum 325 4X4 and the fuel system tells you everything you need to know in about five seconds. A manual valve on the tank with a barbed spigot, one length of rubber hose, and a clamp at each end means carbureted, unpressurized, and simple. There are no electrical connectors on the tank, no plastic locking couplers, and no pump to disable, which is why this repair belongs on the short list of jobs any intermediate owner should be willing to tackle at home.

Identifying the Fuel Setup and Why It Matters

The presence of that petcock changes the whole procedure. On an injected quad you would start by pulling the fuel pump fuse and cranking the engine until it stalled to bleed pressure out of the line, then release a self locking quick connect coupler rather than loosening a clamp. Here you close a valve, run the engine dry, and the fuel stops coming. Carbureted machines also keep their filtration reachable, so the small screen behind the petcock can be inspected while the hose is off — injected models bury their filter inside the tank with the pump where you cannot get at it without dropping the assembly.

Where the Old Hose Goes Wrong

Rubber fuel line is a wear item with a finite life. Heat cycling drives the plasticizers out of the compound over the years, so the hose stiffens, quits conforming to its barbs, and eventually develops cracks along every bend. Dry air adds to it by pulling moisture out of the hose wall, which is why machines in arid regions tend to need hose earlier than the calendar would suggest.

Ethanol blended pump gas attacks the other side. Sitting fuel absorbs moisture and slowly breaks the inner liner down, while evaporation leaves gum and varnish that narrow the bore. On a Magnum that has been in service since 2000, the reasonable assumption is that the original hose is finished whether or not it has visibly failed yet.

What the Machine Will Tell You

  • A fuel puddle or damp stain under the frame after the quad has been parked
  • A gasoline smell hanging around the tank and seat area
  • Cracking, crazing, or stiff glassy sections found by pinching along the hose
  • Dried, dust caked residue ringing either barb, which is old seepage
  • Bogging under load, a lean stumble at higher rpm, or fuel starvation with plenty in the tank

Restriction produces those running problems. A narrowed hose keeps up with idle demand easily and only falls behind when the engine wants real volume, which is exactly why owners tear into carburetors that never needed touching.

Tools and a Serious Word on Ventilation

Have gloves, eye protection, an approved sealed fuel container, fuel rated hose in the correct inside diameter, fresh clamps, a flat blade screwdriver, needle nose pliers, a razor knife, and rags laid out before you begin. Line clamping pliers are optional here thanks to the petcock.

Ventilation deserves real attention. Gasoline vapor is heavier than air and pools at floor level, which is the exact height your head occupies while you work beneath the tank, so open the door completely or push the machine outside. Keep chargers, hot work lights, grinders, and pilot flames out of the area entirely, and put fuel soaked rags into a sealed metal can outdoors when you are done.

Getting the Line Out of the Chassis

Shut the petcock and let the engine idle until it stalls to empty the hose. Disconnect the battery negative lead. Slide a pan under the carburetor and open the float bowl drain screw, letting the bowl empty before you disturb any fitting.

Work each clamp back along the hose, clear of the barbs. Twist the hose to break the varnish bond, then pull it straight off. Anything that has effectively bonded to a fitting over two decades should be slit lengthwise with a razor and peeled away, which keeps the fragile brass petcock spigot intact.

Being the 4X4 version, this Magnum carries a front differential and front driveline that the 2X4 does not, so the hose run navigates additional frame structure and a couple more clearance points on its way to the carburetor. Photograph every clip and bend before the old hose is fully free, because guessing at the routing is how a fresh hose ends up resting against something hot.

Installation, Leak Check, and Finishing Up

Cut the new hose to the same length as the original. Extra length sags into the frame or interferes with steering, and a short piece keeps both fittings under tension. Push each end fully onto its barb until it seats against the shoulder, and assemble dry. Grease, oil, and silicone all ruin the seal at a barb and let the hose migrate off under vibration, so keep every lubricant away from the fittings. Hot water on a stiff end solves the problem instead.

Place new clamps just behind the raised bead at each fitting so they cannot slide off, and tighten them evenly — firm enough to seal, not tight enough to deform. Route the line back through its original clips with real clearance from the exhaust and from the front driveline.

Reconnect the battery, open the petcock, and let the hose fill with a clean dry rag under each joint. Watch it at rest for several minutes, then start the engine and inspect both connections at idle before blipping the throttle to shake everything. Ride a short distance and check once more hot, since heat and vibration reveal a marginal clamp. Confirm the tank cap vent breathes freely before you call the job finished, because a blocked vent mimics a failing hose closely enough to send you right back under the seat.
