A 2000 Bayou 300 4x4 can still be a completely sound machine mechanically and yet carry a fuel line that is well past its service life. Hose does not wear from mileage; it wears from time and exposure. The plasticizers that keep rubber flexible slowly migrate out of the material, and a hose that was originally soft and springy ends up stiff and glassy. Once that flexibility is gone, engine heat cycles from the air cooled single and constant vibration through the frame drive fine surface checking into real cracks. Bends always split first because that is where the material is under permanent stress.
Climate is a genuine factor. Machines stored in dry, sunny regions harden significantly faster than ones kept in humid shade, since low ambient moisture and ultraviolet exposure both pull flexibility from the rubber. Then there is fuel chemistry: ethanol blended pump gas attracts water and steadily degrades the hose liner, doing the most damage during long idle periods when gasoline just sits in the line. The interior softens and sheds material while the exterior grows brittle, and that shed material becomes the varnish and gum that clogs small carburetor passages. Internal damage is invisible, which is why age alone justifies fresh hose on a machine of this vintage.
Symptoms Worth Chasing Down
- A wet patch or dark stain on the floor under the fuel valve after the quad has sat overnight
- A strong gasoline odor that hangs in a closed shed hours after shutdown
- Visible cracking, crazing, or a chalky hardened surface along the hose
- Dirt caked into a damp ring at either fitting, the mark of a slow weep
- Bogging on climbs, hesitation off idle, or an engine acting starved with fuel still in the tank
Because this system is gravity fed, a crack in the line lets air in as readily as it lets fuel out. Air reaching the float bowl produces a lean stumble that riders regularly chase into the carburetor when the hose was the problem all along.
The Fuel Delivery Setup You Are Servicing
Your 2000 Bayou 300 uses a carburetor. That means no fuel pump, no pressurized line to relieve, no injector, and no locking quick connect fitting to release. The tank sits high beneath the front bodywork, a manual petcock threads into its underside, and fuel drops through a short rubber hose to the carburetor inlet. The petcock is your master shutoff for the whole procedure, and the carburetor float bowl has a drain screw so you can empty the bowl into a container deliberately.
This is the four wheel drive chassis, so a front differential and driveline occupy space ahead of the engine. The fundamentals of the repair are the same as on the 2x4 version, but the hose can run nearer to frame crossmembers and driveline hardware, which means tighter access and a couple of extra clearance points to respect when routing the new line.
Supplies and a Safe Working Setup
Have all of this ready before you open a fitting:
- Gasoline rated hose matched to the original inside diameter
- New spring clips or small worm gear clamps
- Nitrile gloves and eye protection
- An approved fuel container plus a short scrap hose for the bowl drain
- Line clamping pliers in case the petcock no longer shuts off cleanly
- Screwdrivers, small sockets, pliers, a sharp razor blade, and rags
Take the gasoline seriously. Its vapor is heavier than air, so it sinks, collects at floor level, and drifts along the ground toward anything that can ignite it. Roll the Bayou outdoors if the weather allows. Working inside, open the overhead door fully and exhaust air at floor height rather than relying on a window overhead. Shut off water heaters and shop heaters with standing pilots, relocate battery chargers and power tools, keep the drain container capped except while pouring, and set fuel soaked rags outside to dry rather than piling them up.
Getting the Old Hose Off
Turn the petcock off. If it passes fuel past a worn seal, pinch the hose closed with the pliers a few inches below the tank. Drain the float bowl next: slide the scrap hose onto the drain nipple, aim it into the container, and back the drain screw off a turn. Remove the seat and the plastic panel over the tank so both ends of the line are visible at once, and note the routing and each retaining clip before anything comes loose.
Slide both clamps well back along the hose, then rotate the hose on its barb to break the varnish bond that a quarter century of fuel has created. It will resist. When it does, split the hose lengthwise with the razor and peel it off the fitting rather than prying with a screwdriver. The petcock spigot and carburetor inlet are both soft metal, and a scored sealing surface will weep permanently regardless of how tightly you set the clamp.
Installing the Replacement and Proving It Dry
Lay the old line out straight next to the new hose and cut to match. Skip the extra slack, because a long line sags into the exhaust or rubs a frame edge and there is not much spare room at the front of this chassis. Push each end fully onto its fitting, dry, until it bottoms out past the raised bead. Keep grease, oil, and silicone away from the barbs entirely; anything slick undermines the friction seal and lets the hose creep off under vibration. A brief dip in hot water is the correct way to soften a stiff hose.
Set new clamps just behind each bead and snug them evenly, stopping as soon as the hose refuses to turn by hand. Overtightening a worm gear clamp cuts into fresh rubber and creates the next leak. Route the line back through its factory clips so it clears the exhaust header, the steering, and the front driveline, and confirm the fuel cap vent is clear while the panels are off, since a plugged vent creates tank vacuum and starves the carburetor exactly like a collapsed hose.
Verify before you ride. Wipe both joints bone dry, open the petcock, and let the fuel column sit on the connections for five minutes without starting the engine. Inspect each fitting and run a dry finger underneath, because fuel travels along hose before it drips and the wet spot is rarely at the source. Once the static check is clean, start the engine and inspect again at idle, since vibration reveals a clamp that barely passed. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and take a short shakedown loop close to home. Replacing the vent hose and any other short fuel hose at the same time is smart on a machine this old.
