By the 2000 model year the Bayou 220 2x4 had been in production long enough to earn a reputation as a quad that keeps running, and the fuel system is part of why. It is carbureted and gravity fed, with a manual petcock under the tank, a short rubber hose, and a carburetor float bowl. Nothing in that path is pressurized or electronically managed, which makes the hose the one component most likely to give out and the easiest to renew.

Where the Fuel Goes and What Controls It

Spend a minute tracing the circuit. Gasoline leaves the tank through the petcock, which offers ON, RESERVE, and OFF, then falls under its own weight down the hose to the carburetor inlet. That valve gives you a genuine shutoff, and it is the reason this repair is simpler than the equivalent on a fuel-injected quad. Those machines have no petcock, hold residual pressure from an in-tank pump that must be relieved before anything comes apart, and often use self-locking plastic quick-connect fittings instead of a brass barb and a clamp. Your 220 keeps everything mechanical and adds a float bowl drain screw for emptying the downstream side on purpose.

Why Fuel Hose Has a Shelf Life

Rubber fuel line is soft when new because plasticizers are blended into it. Those compounds slowly work their way out of the hose wall over the years, and the tube that results is stiff and glassy rather than flexible. Heat radiating off the air-cooled cylinder accelerates the loss, and dry, arid climates speed it further by pulling moisture continuously from the outer surface. Once the rubber has lost its give, vibration and the occasional knock against a frame tube start opening cracks.

Ethanol handles the interior. Alcohol in blended pump gas draws water into the fuel and gradually breaks down the hose liner, worst of all on a quad that sits for a season with fuel in the tank. The liner softens, goes gummy, and sheds debris downstream toward the float needle. That version of the failure is easy to miss, because a hose can look entirely acceptable from outside while it restricts flow and contaminates the carburetor from within.

Symptoms Worth Investigating

The earliest sign is usually a gasoline smell you cannot place, since a small seep evaporates off warm metal before it can drip. Then comes a damp patch on the hose, and eventually a stain or puddle on the floor under the engine after the machine has been parked. Look at both barbs for a caked ring of dust, which is what dried fuel residue builds up over months of weeping.

Then check how it runs. A hose with a swollen or partly collapsed liner restricts flow, so the engine idles fine and then bogs, stumbles, or acts starved once you open the throttle or work up a grade. If a carburetor cleaning has failed to solve a bogging complaint, the hose feeding it deserves a hard look before you pull the carb apart again.

Preparation, Parts, and Fuel Safety

  • Rubber or nitrile gloves and a supply of clean rags
  • A shallow drain pan plus a sealed container approved for gasoline
  • Replacement hose in the original inside diameter, bought slightly long
  • New clamps rather than reusing decades-old originals
  • Flat-blade screwdriver, a small socket set, and a sharp utility blade

The safety point here is specific. Gasoline vapor is heavier than air and settles at floor level, so it pools around your feet rather than dispersing upward. That is the same height as a water heater pilot light, a shop heater, or a floor outlet. Work outdoors or with the overhead door raised fully so the low air moves, keep flame, grinders, and hot drop lights out of the space, and disconnect the battery before you open the fuel system.

Removing and Replacing the Line

Turn the petcock to OFF. Remove the seat and any panel blocking access, slide the pan under the carburetor, and open the float bowl drain screw so the bowl empties into it rather than onto the cases later. Loosen the clamp at the carburetor barb and slide it well back along the hose.

Two decades of gasoline will have varnished the rubber onto the brass. Break that bond with a gentle quarter twist rather than pulling straight, and if the hose stays locked on, slit it lengthwise with the blade and peel it off the fitting. Repeat at the petcock end with a rag ready for the fuel still in the tank neck. Because this is a 2WD chassis the hose takes a short, direct route with little obstruction, while a 4x4 model has to work around front differential hardware and additional frame clearance points. Note the clip locations on yours before the old hose comes fully free.

Cut the new hose to match the removed piece exactly. Soften the ends in hot water and press each fully onto its barb until it seats against the shoulder. Install it dry, with no grease, oil, or silicone anywhere near the fittings, because any lubricant film gives fuel a path to creep past the clamp long after the job is done. Set the clamps just behind the bead on each barb, tighten them evenly to snug rather than crushed, and route the hose back through its original guides well clear of the cylinder head and exhaust.

Verifying the Repair

Close the bowl drain, turn the petcock to ON, and watch both joints as the line fills under gravity. Blot each connection with a clean dry rag and read the cloth rather than the hose, since fresh fuel darkens cloth immediately. Start the engine and let it idle for several minutes before inspecting again, because vibration exposes a marginal seal that passed the static check. Flip the petcock to RESERVE briefly so the lower tank port is tested too.

With the system still drained, take a moment to clean or replace the petcock screen and any small inline filter element. That is a real advantage of a carbureted Bayou. Fuel-injected quads keep their filter inside the tank as part of the pump module, where a hose replacement never reaches it, so handle your filtration now while everything is open.
