Set up your workspace before you touch a single fitting and this job stays clean. That advice applies to any fuel repair, but it counts double on a 2000 TRX450 Foreman 4x4, because this generation is carbureted and gravity fed: the tank sits above the carburetor, and the moment a hose end comes loose with the petcock open, whatever is in the tank starts looking for the floor. Get the container, the gloves, and the ventilation sorted first, and the actual hose swap takes very little time.

Staging Tools and Handling Gasoline Sensibly

Collect the following and put it within arm's reach of the machine:

  • Nitrile or rubber gloves plus safety glasses
  • A wide drain pan and a sealed fuel–rated jug for the gas you recover
  • Replacement hose rated for gasoline and matched to the original inside diameter
  • New clamps in the style your Foreman uses, worm–gear or spring clip
  • A flat–blade screwdriver, needle–nose pliers, a pick, common sockets, and plenty of rags

Roll the quad outside or open the shop door all the way. Gasoline vapor is heavier than air, so it flows downhill across a concrete floor and can reach a water heater or space heater on the far wall long before you smell it at head height. No grinding, no welding, no torch work anywhere in the building while a fuel line is open, and carry the soaked rags out when you finish instead of leaving them bagged in the corner.

Identifying the Delivery System on This Foreman

The 2000 Foreman 450 uses a carburetor with a manual fuel valve mounted at the tank, marked OFF, ON, and RES. Closing that valve is what makes the repair possible without draining the whole tank. It is a genuinely different animal from the injected utility machines that arrived years later, which carry an in–tank pump, hold residual pressure in the supply hose, and hide the fuel filter inside the pump module where the visible line has nothing to service. Your machine has no pressure to relieve and no pump fuse to pull, only a valve to close and a bowl to drain.

Being a 4x4, this Foreman carries a front differential and driveshaft that fill the lower left of the frame, and the fuel hose is clipped along a path that keeps it clear of both that hardware and the exhaust. Trace it end to end with a flashlight and take a photo of each retaining clip before the old hose leaves the machine.

How a Good Line Turns Bad

Rubber fuel hose ages whether the quad is ridden or parked. The soft compounds that give it flexibility slowly leave the wall, and what remains is stiff, slightly shrunken, and quick to crack when flexed. Engine heat cycles push that along, and so does a dry climate: with little humidity in the air, the hose gives up moisture and hardens from the outside face inward until you can see a network of fine lines in the surface. A hose from 2000 has had ample time.

Meanwhile, ethanol–blended fuel attacks the liner. It carries water into the system and gradually degrades the inner surface, and gas left standing in the hose over a quiet season leaves gum that both bonds the hose to the barbs and sheds particles downstream toward the jets. That is why a hose can pass a casual glance and still be the reason the engine runs lean.

Catching Trouble Before It Strands You

Check for these on your next walkaround:

  • A fuel puddle beneath the machine or a damp trail down the frame or engine cases
  • A persistent gasoline smell around the tank area
  • Cracking, chalky texture, or hard spots you can feel by pinching the hose along its length
  • Bogging under load, poor throttle response, or a lean condition that behaves like a fuel starvation issue
  • A ring of dust stuck to dried fuel residue at either connection

Any one of these justifies a hose. Given the price of the part, so does age alone on a machine this old.

Removing the Original Hose

Turn the petcock to OFF. Take off the seat and any fender section or tank cover blocking access to the run between the valve and the carburetor. Slip the pan under the carburetor, open the float bowl drain screw, and let the bowl and hose drain out through the overflow tube, then close the screw. Working with an empty line rather than a full one is the whole trick to keeping this tidy.

Slide both clamps back off the barbs. Rotate each hose end to break the varnish seal before pulling, because pulling straight on a hose that is glued down usually means straining the petcock spigot or the carburetor inlet. If an end is truly stuck, cut it lengthwise and peel it off rather than prying. Note where the tank vent hose runs so you do not confuse the two during reassembly, and check the barbs for old rubber left behind and scrape them clean.

New Line In, Then Prove It

Cut the replacement to the same length as the original. Slack invites the hose to sag toward the front driveline; too short and it tugs at both fittings as the engine moves. Push each end on dry until it seats fully against the shoulder, with nothing on the barb to help it along — grease, oil, and silicone all compromise the seal and stay put once applied. Hot water for a few seconds is the correct softener. Set new clamps behind the bead at each fitting, tighten evenly, and route the hose back through every original clip.

With the drain screw closed, open the petcock to ON and watch both joints for a full minute, wiping and rechecking with a dry rag. Repeat on RES, which pulls from lower in the tank. Start the engine and inspect a final time at idle as things warm up. If your Foreman still runs rough once the hose is dry and sealed, suspect that the old line already sent debris into the carburetor and pull the float bowl next.
