Fuel Hose Renewal on a 2000 Honda TRX250 Recon

This is a one-afternoon job with a very short parts list, and the preparation matters more than the wrenching. Replacing the fuel line on a 2000 Recon takes about half an hour of actual work, but the difference between a clean repair and a garage full of gas fumes comes down to what you set out on the bench first and how you handle the fuel that comes out of the machine.
Gathering What You Need
- Fuel hose in the same inside diameter as the original, cut generously so you can trim it to length
- New clamps, spring type or small worm-gear, one per end
- Nitrile or rubber gloves plus eye protection
- A sealed metal or approved plastic fuel can and a funnel
- Flat-blade screwdriver, pliers, socket set for the seat and plastics
- A razor blade for a hose that will not release, and a pile of clean rags
Two items deserve emphasis. Use hose rated for gasoline rather than generic tubing, because vinyl and unrated rubber swell and soften in fuel. And buy new clamps instead of reusing the old ones, since a spring clamp that has been on for twenty-plus years has relaxed and a worm-gear clamp that has been torqued once has already deformed the band.
Ventilation and Fuel Handling
Gasoline vapor is heavier than air. It does not rise and dissipate; it pours off the machine, spreads across the floor, and finds low ignition sources such as water heater pilots, shop furnaces, and battery chargers sitting on the ground. Work outdoors if you can, and if you cannot, open the overhead door fully and shut off anything with a flame or a heating element in the building. Cap the drained fuel rather than leaving an open pan on the floor, keep a rag over any fitting you have opened, and take the gloves seriously because gasoline strips the oils out of skin quickly. That is the whole safety brief, and it is worth following.
How the 2000 Recon Delivers Fuel
Your Recon is carbureted, so the entire fuel path is gravity fed and unpressurized. A manual petcock under the tank controls flow with OFF, ON, and RES positions, and a single short hose runs from that valve down to the inlet on the Keihin carburetor. Because nothing is pressurized, closing the petcock is all the isolation you need. An injected quad demands a different opening move, since its in-tank pump holds the supply line under pressure and that pressure has to be relieved by pulling the pump fuse and running the engine down before any fitting is opened.
Drive configuration works in your favor too. This is a two-wheel-drive machine, so there is no front differential or extra crossmember for the hose to navigate around. The complete run is visible and reachable the moment the seat and tank cover are off, unlike four-wheel-drive utility quads where the line takes a longer path with additional retaining clips.
Why the Old Hose Needs to Go
Fuel hose ages out on a schedule of its own. Heat cycles from the air-cooled single gradually bake the plasticizers out of the rubber, leaving it stiff where it used to be springy, and a stiff hose cracks at the bend instead of flexing. Dry desert air accelerates the hardening by drawing moisture out of the hose wall. Meanwhile ethanol-blended pump gas, which this machine has been running for most of its life, pulls water into the system and eats at the inner liner while leaving gum and varnish behind wherever fuel sits still. The result is a hose that looks acceptable and is simultaneously brittle outside and crumbling inside.
Symptoms worth acting on include a lingering gas smell, a damp spot or puddle beneath the left side of the engine, visible cracking or a chalky texture on the hose, dust caked into a ring at either fitting, and an engine that bogs or leans out under load as though the tank were low. On a gravity system a crack above the carburetor can drain the tank with the ignition off, which is reason enough not to wait.
Removal Without Damaging the Fittings
Close the petcock first. Run a short piece of hose from the carburetor's float bowl drain into your container and open the drain screw, which empties the lowest point of the system before you disturb anything. Slide the old clamps well back along the hose, then twist the hose at each barb to break the varnish bond before you pull it off.
If it will not budge, do not lever it with a screwdriver. Slit the hose lengthwise with a razor blade and peel it away from the spigot. The petcock outlet and the carburetor inlet are both far more expensive and far more fragile than the hose you are throwing away. Snap a photo of the routing before the old piece is fully out.
Fitting the New Line and Checking Your Work
Trim the replacement to match the original length so it holds the same gentle arc with no kinks and no contact with the exhaust or shift linkage. Soften each end in hot water for a few seconds, then push it fully onto its barb until it seats past the retaining bead. Install the hose dry — grease, oil, and silicone spray all keep the rubber from gripping the metal and create a slow weep that clamping will not cure. Set the new clamps immediately behind the bead on each end and tighten them evenly, snug enough to seal without biting into the wall. Every connection on this Recon is a clamped barb, unlike the self-locking quick-connect couplers found on some injected machines.
Open the petcock and wait five minutes with the engine off, letting gravity pressure test the joints for you. Inspect both fittings under strong light, then wipe each with a clean dry rag and look for fuel on the cloth. When they stay dry, start the engine and check again at idle, since vibration will expose a connection that held perfectly while static. Before you put the plastics back, pull the screen out of the petcock and rinse it in clean fuel. That filter is serviceable on a carbureted Recon, where an injected quad keeps its filter inside the tank with the pump, and cleaning it now completes the repair.
