Installing a New Fuel Line on a 1999 Kodiak 400 4x4

Hoses do not wear out the way bearings and brake pads do. They quietly lose the properties that made them work, and one day the same piece of rubber that has fed your 1999 Kodiak 400 4x4 for years is stiff enough to split. Since this machine is carbureted and gravity fed through a manual petcock, catching that decline early and swapping the hose is a genuinely simple repair.

What Time Does to Rubber Fuel Line

Every heat cycle from the 386cc air-cooled single drives a little more plasticizer out of the hose wall. Soft, flexible rubber slowly turns rigid and glassy, and once that happens the constant vibration of a working utility quad opens fine fissures at bends and clamp shoulders. Dry climates make it happen sooner, because low humidity draws moisture out of the outer surface and hardens the hose from the outside in. Ethanol-blended pump gas attacks the other side of the same wall, pulling in water and steadily degrading the inner liner while leaving gum and varnish behind, particularly on a Kodiak that spends long stretches parked with fuel standing in the line.

Recognizing a Line on Its Way Out

Inspect with your hands as well as your eyes. Squeeze the hose along its length: line in good shape compresses and springs back, while a failing section feels hard and can crackle. Look for crazing and a chalky gray cast, particularly right behind the clamps. A dried, dust-caked ring at a fitting means fuel has been weeping there for a while. On the floor, a small puddle or damp shadow after the machine has been parked overnight is confirmation. And on the engine side, bogging under load, hesitating off idle, or acting like the tank is nearly empty all point at fuel delivery, since a cracked hose admits air just as readily as it loses gasoline.

Setting Out Tools and Managing the Fuel

You will want gloves, eye protection, a shallow drain pan, an approved sealed container, gasoline-rated hose in the correct inside diameter, a clamp assortment, a flat-blade screwdriver, pliers, sockets for the seat and front plastics, a razor blade, a flashlight, and rags. Handle the gasoline with real care: work outdoors or with the shop wide open, because vapor is heavier than air and pools at floor level where a pilot light or an electrical spark can reach it. Keep the container closed except when pouring, wipe up spills immediately instead of letting them evaporate around you, and keep every ignition source out of the work area.

Understanding This Machine's Fuel Path

The layout could not be more straightforward. Fuel leaves the tank through a hand-operated petcock, drops through one hose, and enters the carburetor float bowl under gravity. Closing the petcock genuinely stops the flow, so there is nothing to depressurize and no need for line-clamping pliers, which belong to injected quads with no valve. The float bowl drain screw empties everything downstream, and filtration comes from a small screen inside the petcock rather than an inline canister you can swap. As a 4x4, this chassis carries front differential hardware and additional frame members near the hose run, so the routing is slightly more involved than on a two-wheel-drive machine.

Getting the Old Hose Off

Close the petcock, pull the seat, and remove enough front bodywork to see the tank spigot and carburetor inlet at the same time. Slide the pan under the carb and open the float bowl drain screw to release the trapped fuel. Move both clamps well back along the hose before touching a fitting, then rotate each end a quarter turn to break the varnish film and work it off with steady pressure. Do not pull hard against the petcock body after this many years in service. Any hose that has cemented itself to a barb should be slit lengthwise and peeled away. Keep the tank vent hose clearly identified so it does not get confused with the fuel line, and photograph the guides and clearance points before the old line leaves the frame.

Fitting Up and Confirming No Leaks

Cut the new hose to the length of the old one. Push each end fully onto its barb until it bottoms against the shoulder and assemble it dry, because grease or oil on a fuel fitting weakens the barb's grip and hands fuel a path out beneath the clamp. Warm water for a few seconds is the right way to make a tight hose cooperate. Fit new clamps just behind the raised bead on each fitting, tighten them evenly without cutting the rubber, and route the hose downhill from petcock to carburetor with clearance from the exhaust and the driveline. Open the petcock, let the system fill for several minutes, and inspect both joints with a clean white rag and good light. Start the engine, idle it warm, and check again with everything vibrating, then blip the throttle and look one more time before the plastics go back on. If delivery still seems restricted, the petcock screen is the next item to inspect.
