Changing the Fuel Hose on a 1999 Grizzly 600 4x4

If the hose feeding the carburetor on your 1999 Grizzly 600 4x4 has never been changed, it is overdue. That piece of rubber has been baking next to a 595cc single for decades, and the fuel running through it today is not the fuel it was designed around. Replacing it takes an hour and eliminates one of the most common reasons an older utility quad leaks or runs poorly.
What the Hose Is Telling You
Begin with observation. Park the Grizzly on clean ground with the fuel valve on and check underneath after it has sat. A wet patch, a stain on the skid plate, or that unmistakable smell of raw gasoline hanging around the machine all mean fuel is finding a way out. Look for a damp ring at either fitting where dried fuel has collected dust into a dark crust.
Then consider how it runs. A 600 that idles fine but bogs when you load it, sputters at higher rpm, or feels like it is starving with a half-full tank may be pulling air through a cracked hose wall or a clamp that has lost its grip. Squeeze the hose along its whole length. Rubber that feels like hard plastic, crunches audibly, or shows a network of fine cracks has nothing left to give.
The Chemistry Behind the Failure
Hose does not simply wear through; it changes composition. Engine heat cycles slowly bake out the plasticizers that keep the rubber pliable, and the wall becomes stiff and slightly undersized so it no longer conforms to the barb it is clamped to. Dry regional air accelerates this, pulling residual moisture from the material and hardening it from the outside in, which is why quads in arid country show cracking earlier.
Meanwhile ethanol in modern pump gas attracts water and gradually degrades the inner liner, softening it as the exterior turns brittle. Bits of that liner can travel downstream into the carburetor and plug a jet. Fuel that sits for months leaves varnish behind as it evaporates, welding the hose to its fittings and hiding a slow seep beneath dried gum. Both processes are invisible from a quick glance.
Carbureted Means You Have a Shutoff
This is the part that makes the job easy. The 1999 Grizzly 600 is carbureted, fed by gravity through a petcock on the fuel tank. Turn that valve to OFF and the supply stops, with no pump running and no pressure trapped in the hose. The carburetor also has a float bowl drain screw, so you can empty the bowl into a container rather than letting it spill when you pull the hose. Standard low-pressure fuel hose in the correct inside diameter is the right part here.
Getting Set Up
- Rubber or nitrile gloves and eye protection
- A drain pan and an approved sealed container for the fuel you catch
- Fuel hose in the original inside diameter, cut a bit long and trimmed to fit
- New clamps or a clamp assortment, plus a screwdriver and pliers to handle whichever style is on the machine
- Hand tools for the seat and side panels, and a generous supply of clean rags
Genuine caution about the fuel itself: gasoline vapor is heavier than air and pools low, collecting under the quad and around your knees where you will not smell it well. Roll the machine outside or open the bay fully and put a fan on the floor moving air out. Keep flames, sparks, and hot lamps away, and set an extinguisher on the ground beside you before you open anything.
Taking the Old Line Off
Shut the petcock and give it a moment, then verify flow has actually stopped — a worn valve can seep past even when closed. Slide the drain pan under the carburetor, back out the float bowl drain screw, and let the bowl empty into your container. Pull the seat and any bodywork blocking access so you can see the whole run instead of working blind.
Walk each clamp well back down the hose before disturbing the fitting. Cover the joint with a rag, then twist the hose gently to break the varnish bond rather than pulling hard. Hose that will not release should be split lengthwise with a razor and peeled off the barb, because forcing it risks bending or cracking the brass spigot on the petcock. Save the old piece as a length reference.
Trace the routing before it is completely out. As a 4x4 this Grizzly carries a front differential and extra driveline hardware in the forward chassis, and the hose path threads specific clearance points to stay away from heat and movement. A quick photo of each clip saves guesswork.
Seating the New Hose
Trim the new hose to the same length as the original. Extra hose finds the exhaust or a sharp frame edge and eventually wears through; a short piece puts tension on both fittings. Push each end onto its barb until it bottoms against the shoulder, and install it dry. Nothing lubricating belongs on those surfaces, since grease and silicone give fuel a path to creep out from under the clamp. Warm the hose end in hot water if it fights you.
Fit fresh clamps just behind the raised bead on each fitting and tighten them evenly — snug is the goal, not crushed. Reinstall every clip and guide so the new hose follows the factory path, well clear of the header pipe and the front driveline components.
Confirming a Dry Repair
Tighten the float bowl drain screw, then open the fuel valve and watch. On a gravity fed system fuel starts moving right away, so a poor connection reveals itself in the first minute. Check both the petcock end and the carburetor end with clean, dry fingers; any moisture at all on new rubber means something is not seated or clamped correctly.
With the static check clean, start the engine and let it idle for several minutes while you look and smell around both connections again, wiping with a fresh rag to be sure. Reinstall the plastics only after a leak-free run. While you are under there, take a look at the tank vent hose too — a pinched or blocked vent starves a gravity system in a way that feels exactly like a failing supply hose.
