Spotting Trouble Before It Strands You

Most owners discover a bad fuel line the hard way, standing over a wet spot on the shop floor wondering how long it has been leaking. The 1999 Big Bear 350 4x4 gives plenty of notice if you know where to look. A gasoline puddle or dark stain beneath the engine after an overnight sit is the loudest signal, followed closely by a fuel odor that clings to the machine even hours after the last ride. Slide a hand along the hose from tank to carburetor and feel for hard, glassy sections or fine cracking crazing the surface at the sharpest bend.

Running behavior fills in the rest of the picture. A restricted or partially collapsed line cannot keep the float bowl full, so the engine bogs when you drag a trailer up a hill, stumbles on a fast throttle roll, or feels lean and gutless as though it were running on fumes. Dried dirt caked in a ring around either barb is not road grime; it is residue from fuel that has been seeping past a tired clamp for months.

How This Machine Delivers Fuel

Your Big Bear 350 is carbureted and gravity fed. Fuel leaves the tank through a manual petcock, travels down a single rubber hose, and enters the carburetor at the inlet fitting, where the float bowl meters it. Nothing in that path is pressurized, and there is no in-tank pump module. That is a meaningful advantage over a fuel-injected quad, where the first move is relieving system pressure and pinching the hose shut with clamping pliers because no petcock exists. On this machine, rotating the petcock lever to off isolates the entire circuit instantly.

Why Fuel Hose Wears Out

Rubber ages from both directions at once. Externally, years of engine heat and sun drive out the plasticizers that keep the wall supple, and the hardened material eventually splits under the vibration a working utility quad produces every hour it runs. Riders in arid regions see this accelerate, since dry air steadily pulls surface moisture from the hose and stiffens it prematurely.

Internally, ethanol-blended fuel is the culprit. When a machine sits with E10 in the line for an extended stretch, the alcohol draws in moisture and degrades the inner liner, leaving varnish that narrows the passage and clogs the petcock screen. A hose can therefore pass a visual inspection while quietly falling apart where you cannot see, which is why replacing the line on a machine of this age is preventive rather than optional.

Preparation, Parts, and Ventilation

  • Rubber or nitrile gloves and eye protection
  • An approved gasoline container plus a shallow catch pan
  • Replacement fuel line matched to the original inside diameter
  • A clamp kit — new spring clips or small worm-gear clamps for both ends
  • Flat-blade screwdriver, needle-nose pliers, sharp razor knife, clear drain hose, and rags

Handle the fuel side of this job with genuine caution. Roll the quad outside or open the garage door completely, because gasoline vapor is heavier than air and settles into a layer right where you are kneeling. Extinguish pilot lights, unplug space heaters, and keep sparks and open flame out of the space entirely. Gloves are not optional either, since raw fuel defats skin and carries dissolved contaminants through it.

Taking the Old Line Off

Shut the petcock, lift the seat, and pull whatever bodywork stands between you and the tank outlet. Slide the pan underneath before loosening anything. Open the carburetor's float bowl drain screw and route the fuel into your container using the clear tube; that drains the bottom of the system so far less spills when the hose comes free.

Back both clamps well down the hose. Old rubber usually cements itself to the barbs, so break that bond with a gentle twist rather than pulling straight out. If the hose stays locked on, run the razor lengthwise and peel it away in strips — a cracked petcock spigot costs far more than the two minutes that shortcut saves. Watch the routing as it comes out. On a 4x4 Big Bear the hose threads past front driveline hardware and extra frame structure that a 2x4 model does not carry, so duplicating the original path keeps the new line clear of moving components.

Installation and the Final Leak Check

Cut the new hose to the same length as the old one. Too long and it droops into the frame or fouls the steering; too short and it tugs sideways on both fittings. Seat each end fully onto its barb past the raised bead, and install it completely dry. Grease, oil, and silicone have no place on a fuel connection because any lubricant film gives gasoline a route to creep out from under the clamp. A few seconds in hot water softens the rubber enough to slide on with hand pressure alone.

Position the new clamps just behind the bead on the petcock spigot and the carburetor inlet, then tighten them evenly until the hose is held firmly without pinching the wall shut. Route the finished line through the original guides so it hangs away from exhaust heat and steering travel.

Close the float bowl screw and turn the petcock on. Gravity fills the line immediately, so any weak joint reveals itself within a minute or two. Wipe both fittings with a clean rag, inspect them dry, then start the engine and let it idle a few minutes before checking a third time under vibration. Worth remembering on this platform: because the 1999 Big Bear is carbureted, its filter screen sits in the reachable petcock rather than inside the tank the way an injected model's pump-mounted filter does. If the machine still runs lean after a leak-free install, pull that screen and inspect the carburetor jets.
