The fuel hose on a 1999 Big Bear 350 2x4 does its job under almost no stress, which is precisely why it gets ignored until it fails. This is a carbureted machine with a manual fuel valve under the tank and gravity handling delivery, so there is no pump to depressurize and no injector plumbing to worry about. What there is, on a machine this age, is rubber that has quietly been aging for a very long time.
Why Two Decades of Service Catches Up
Fuel hose fails by chemistry rather than mileage. The plasticizers that make the rubber flexible slowly leave the material, and every heat cycle from the air cooled engine accelerates their departure. Hose that once bent easily turns hard and glossy, then develops cracks at the bends and stops sealing tightly against its barbs. Riders in dry, low humidity country tend to see this first, because the surrounding air pulls remaining moisture out of the hose wall and leaves brittle rubber behind.
From the inside, ethanol blended gasoline goes to work on the liner. The alcohol content draws water vapor out of the air, and that mixture softens and delaminates the inner surface while the quad sits between jobs. The upshot is a hose that can pass a glance while shedding material into the carburetor jets. This is ordinary aging, not a defect, and on a Big Bear that has been in service since the end of the nineties the hose has earned its retirement.
What to Look For During a Walkaround
Any of these findings should send you under the seat:
- A damp patch or drip under the frame after the machine sits with the valve open
- A gasoline smell that stays in the garage with nothing spilled to explain it
- Surface crazing, a chalky feel, or a hardened section that keeps its shape when squeezed
- An engine that bogs when the throttle opens, hunts at cruise, or dies like the tank ran out
- Residue rings at the fittings where seeping fuel evaporated and left dirt behind
Many owners notice the running symptoms first, since a small crack lets the hose pull air instead of pushing fuel out. Lean running is not something to tolerate on an air cooled single, so treat a mystery bog on an older quad as a delivery question before you reach for jets.
Prep Work That Saves Time
Have all of this on the bench before the valve gets turned:
- Fuel rated replacement hose in the stock inside diameter
- New clamps, since the originals have either lost spring tension or seized outright
- Nitrile gloves, eye protection, a drain pan, and a sealed fuel container
- Screwdriver, pliers, a fresh utility blade, and rags
- Sockets for the seat and side panel
Gasoline safety comes down to one physical fact worth remembering: the vapor is heavier than air, so it flows downhill and pools where it can find a pilot light or a spark at floor level. Push the Big Bear outside if the weather cooperates, or open the shop door all the way and set a fan low, pushing air away from the machine. Shut down any appliance with a standing flame, skip the hot bulb light, and keep an extinguisher in reach. Fuel soaked rags dry outdoors, never in a closed can.
Cutting the Old Line Loose
Set the valve to OFF, then pull the seat and any plastic hiding the hose run. Slide the pan below the carburetor and open the float bowl drain screw so the bowl empties completely before you open a connection. With the bowl dry, the mess is already mostly handled.
Move both clamps back along the hose to clear the fittings. Twist the hose a quarter turn at each barb to break the varnish bond, then walk it off with steady pressure while a rag catches the residual fuel. Any end that has bonded itself to brass should be split lengthwise with the knife and peeled away in halves rather than pried, since prying is how these fittings crack. As the old hose comes free, register every clip and frame pass point. On this 2x4 machine the routing is short and open, without the front differential hardware a 4x4 chassis puts in the way, so duplicating it is simple as long as you looked.
Putting the New Line In
Cut the replacement to the same length as the piece you took out. Extra hose loops into the chassis and wears through against a frame edge; too little keeps constant tension on both barbs. Press each end fully onto its fitting until it stops at the shoulder, and do all of it dry. Grease, oil, and sealant give fuel a path to creep out along the barb and do nothing at all for the grip, so keep them off the fittings entirely. Warm a stiff end in hot water for a few seconds if it will not slide.
Set the clamps just behind the raised bead at each end so they cannot slip off, and tighten evenly until the hose no longer rotates in your hand. Stop there. Cranking down a worm gear clamp cuts the hose wall and seeds the next leak. Guide the finished line back through its original clip so it hangs well clear of the exhaust and the crankcase.
Wrapping Up and Watching for Weeps
Open the fuel valve and hold off on starting. Over the next minute gravity fills the bowl, giving you a still, cool moment to inspect both connections. Wipe each joint dry with a clean rag, wait, and look for fresh fuel. When they stay clean, start the engine and let it idle to temperature, checking once more while the whole machine vibrates.
Finish with a slow lap, then a final inspection before the bodywork goes back on. Since the tank area is already open, rinse the strainer screen at the valve outlet and verify the tank vent is breathing. Both create the same starved, bogging behavior as a bad hose when they clog, and eliminating them now means your new line will not be blamed for an old problem.
