Replacing it is inexpensive and does not require special equipment, because this machine is carbureted and gravity fed. A rotating petcock under the tank shuts off flow completely, so there is no pressurized circuit to bleed and no electric pump to disable before you begin.
Understanding the Failure Mode
Rubber fuel line does not wear out from carrying gasoline. It ages out because the flexible compounds blended into the hose wall gradually migrate to the surface and evaporate away. Once that has happened, the material behaves like hard plastic, and the first real flex produces a crack rather than a bend. The heat radiating off a big air cooled single speeds the process considerably, and the vibration of a working utility quad concentrates the damage right where the hose curves.
Regional climate has a measurable effect. In dry, arid country the outside of the hose loses moisture constantly and goes brittle years earlier than the same part in a humid region. Ethanol blended pump gas works the interior at the same time, since the alcohol content attracts atmospheric water and holds it against the inner liner, breaking it down slowly. The damage accelerates when a Quadrunner sits for months at a stretch with fuel standing motionless in the line. Between the two mechanisms, a hose can pass a visual inspection while quietly shedding rubber toward your carburetor jets.
Tools and Materials Worth Having Ready
Buy the hose by inside diameter, not by eye. That single dimension determines whether a clamp can seal the hose to the barb, and getting it wrong in either direction guarantees either a leak or a struggle.
- Fuel rated hose in the original inside diameter, cut long for trimming
- New clamps sized to the finished outside diameter of your hose
- An inline filter if the machine has one in the run
- Rubber or nitrile gloves plus eye protection
- Drain pan and a sealed container approved for gasoline
- Flat blade screwdriver, needle nose pliers, sharp razor knife
- Clean rags and a flashlight
Old clamps are not worth saving. Decades of thermal cycling relaxes spring clamps and rusts worm gear bands from the inside out, and clamps are the cheapest thing in the entire repair.
Gasoline Safety You Should Actually Follow
Vapor is the hazard, not the liquid. Gasoline vapor is heavier than air, so it flows downward and pools along the floor, precisely where a water heater pilot light, a furnace burner, or an old refrigerator compressor lives. Ventilation at head height accomplishes nothing about that. Do the work outdoors when you can, or open the garage door fully and get air crossing at floor level.
Disconnect the battery before the first clamp moves. Keep space heaters, grinders, and cord connections away from the work area entirely, and stage a fire extinguisher within arm's reach. Wear gloves throughout, because gasoline absorbs directly through skin and strips its oils on the way through. Spread soaked rags flat outdoors to evaporate rather than closing them in a bin.
Signs That Prompt the Job
- A puddle or damp patch on the ground under the engine after the Quadrunner has sat
- A strong fuel odor around the parked machine that will not go away
- Fine cracking, chalky texture, or a hardened stretch that no longer springs back when squeezed
- Bogging, stumbling, or a flat spot on throttle, worst under load
- An engine that feels starved even with plenty of fuel in the tank
- Dried fuel residue and caked dust encircling either fitting
The running symptoms are worth taking seriously on a gravity fed system. With nothing pressurizing the circuit, a crack lets air into the hose, interrupts the fuel column, and leans out the mixture. Owners frequently spend a weekend inside the carburetor when the real trouble was a two dollar length of rubber.
Removal Step by Step
Rotate the petcock to off, then pull the seat and remove the front fender fasteners or side panel that blocks a clear view of the tank spigot and the carburetor inlet. Slide the pan beneath the carburetor and loosen the float bowl drain screw so the bowl empties in a controlled way instead of pouring out when you pull the hose.
Slide each clamp back along the hose before you disturb the ends. Rotate the hose a quarter turn on the barb to break the varnish bond that has formed, then walk it off gradually. When a hose has fused solid, cut it lengthwise with the razor and peel it away from the fitting. That approach protects the brass carburetor inlet and the petcock spigot, both of which fail before the old rubber does when you get impatient.
Note every clip and guide as the hose comes out. On the four wheel drive 500 the front differential hardware and extra frame structure sit near the routing, and those clips exist to keep the line off the exhaust and clear of the driveline. Reproduce the path exactly.
Installation and Final Verification
Cut the replacement against the old hose for length, leaving a relaxed sweep with no tension on either fitting and no slack drooping into moving parts. Push each end onto its barb until it bottoms out against the shoulder, working dry. Grease, oil, and silicone all stay off the fittings; a lubricated sealing surface lets fuel creep past even a correctly tightened clamp. Warm a stiff hose end in hot water for a few seconds if it resists.
Set each clamp just behind the raised bead so it compresses hose against solid metal, and tighten to firm rather than crushing the wall. Reinstall the hose through every clip and confirm clearance from the header and the front driveline with your hands before buttoning things up.
Open the petcock and let the line and float bowl fill while you watch. Wipe both joints dry with a clean rag, wait two minutes, and inspect again under a light. Start the engine, bring it to operating temperature, check a third time, then shut it down and look once more while hot. Reinstall the bodywork, then leave the Quadrunner on clean ground overnight and check the floor in the morning, since a slow weep only reveals itself with time.
