Swapping the Fuel Line on a 1999 Polaris Xpress 300 ATV

Knowing exactly what you are working with makes this a short job. The 1999 Xpress 300 is a carbureted two-stroke, so there is a manual fuel valve on the tank you can simply shut off, no fuel pressure to relieve, no electric pump, and no quick-connect couplers to fight. Fuel leaves the tank through the valve, runs to a diaphragm pump driven by crankcase pulses, and continues to the carburetor. Three short hoses, a handful of clamps, and an afternoon is all this takes.
Confirming the Fuel Path on This Machine
Before you cut anything, follow the plumbing with your hands and a flashlight. On the two wheel drive Xpress chassis the tank sits high, the valve hangs below it, and the supply hose drops to the pump mounted near the engine. A second hose carries fuel from the pump up to the carburetor inlet, and a smaller impulse hose ties the pump to a fitting on the crankcase. That impulse hose is not carrying liquid fuel, but it hardens on the same schedule as everything else, and a leaking one leaves the pump too weak to keep the float bowl full. Plan to replace all three.
What Actually Kills a Fuel Hose
Rubber fuel line loses flexibility as the compounds that keep it soft leach away with age and heat. Twenty-five years of warm-up cycles turns a pliable hose into something closer to plastic tubing, and stiff hose cracks where it bends and stops sealing where it clamps.
Dry climates make it worse. Low humidity draws moisture out of the hose wall and the outer surface hardens and checks noticeably faster than it would in wetter regions. Then there is ethanol. Blended fuel left sitting in the line over a long idle stretch pulls water into the system and slowly degrades the inner liner, so a hose can be crumbling internally while the outside still looks presentable. On a quad this old, replace on age rather than waiting for visible failure.
Catching It Before You Are Stranded
Run through this list any time you pull the seat off:
- Fuel odor around the machine that lingers hours after shutdown
- A wet or dust-caked ring at any fitting, which is dried evidence of slow seepage
- A puddle beneath the pump or carburetor overnight, especially with the valve left open
- Hose that feels hard, brittle, or crunchy when squeezed, or shows fine cracks when flexed
- Bogging as the engine loads up, a lean stumble at higher rpm, or symptoms of running out of fuel with plenty in the tank
Any two of those together justify pulling the line off and replacing it the same day.
Tools, Parts, and Genuine Gasoline Precautions
Gasoline is the real hazard in this job, not the wrenching. Vapor sinks and collects at floor level, so do this outdoors or with the door open and a fan pushing air across the floor. No smoking, no grinder in the corner, no water heater pilot in the same room, and keep an extinguisher where you can grab it one-handed.
- Rubber or nitrile gloves and eye protection
- Drain pan plus a sealed, fuel-rated container for what you catch
- Fuel hose in the correct inside diameter for this model, cut generously and trimmed to fit
- New clamps in matching sizes, spring clips or worm-gear style
- Screwdrivers, small sockets, razor knife, and needle-nose pliers
- A fresh inline fuel filter, since you are already draining the system
Removal Without a Mess
Shut the fuel valve. Loosen the carburetor float bowl drain screw and let the bowl empty into your pan so the low point of the system is dry before you disturb any hose. Remove the seat and whatever bodywork blocks access to the pump.
Work one hose at a time so you never lose track of routing. Slide the clamp well back, twist the hose to shear the varnish that has glued it to the barb, then work it off with a slight rocking pull. Hardened ends often will not budge; slice them lengthwise and peel instead of levering on the fitting, because aged plastic and aluminum barbs snap with very little persuasion. Keep the old pieces beside you as length references.
Because this is a two wheel drive machine, you get a clean, short run with fewer obstructions than a four wheel drive utility quad, where the line typically detours around front driveline components and extra frame clearance points. Take advantage of the open access to clean varnish off the barbs with a rag before the new hose goes on.
Installation and the Final Leak Test
Trim each new piece to match the original exactly. Slide clamps on before the hose goes on the barb, push each end on until it fully bottoms out past the bead, then position the clamp just behind that bead. Do all of this dry — no grease, no oil, no assembly lube of any kind on a fuel fitting. Lubricant destroys the friction the joint relies on and gives fuel a channel to escape. Hot water is the only assembly aid you need on a stubborn end.
Snug clamps until the hose bulges slightly and stop there. Route everything back through the factory clips so no hose touches the exhaust or gets pinched at full lock, and install the new inline filter with the flow arrow pointing toward the carburetor.
Close the bowl drain screw, open the fuel valve, and let the machine sit for five minutes. Wipe each connection with a dry rag and look for any stain reappearing. Start the engine — the pulse pump only builds pressure while it is running, so this is where a marginal joint reveals itself — and check every fitting again at idle and after a few throttle blips. One more advantage of a carbureted setup like the Xpress 300: the filter and every joint are right there in the open where you can see them, rather than tucked inside the tank the way an injected machine hides its filter. Confirm everything is dry, reinstall the panels, and go ride.
