Start by Isolating the Fuel

Everything about this job on a 1999 Xplorer 400 becomes easier once you accept that step one happens before the tools come out. Reach the petcock beneath the tank and rotate it to off. Since this machine is carbureted and not fuel injected, that valve alone stops the flow, and there is no pump holding residual pressure in the hose behind it. Let the engine idle until it dies to consume what remains in the float bowl, or open the bowl drain screw and send that fuel into a pan with a short length of hose. Only then do you pull the seat and whatever plastic panels block your view of the tank spigot and the carburetor inlet.

Slide your drain pan under the work area and lay a rag over the first fitting you intend to open. Even with the petcock closed and the bowl drained, a hose full of gasoline is going to give some back when you break the connection.

What Makes This Machine Straightforward

The carbureted setup on the Xplorer 400 removes the complications that come with an injected quad. There is no relay to pull, no cranking sequence to bleed a pressurized rail, no in tank pump and filter module, and no self locking quick connect coupler that can crack when you pry on it. What you have instead is a petcock, a rubber hose, two hose clamps, and a serviceable float bowl. Every piece of that is replaceable with hand tools.

Keep two model details in mind. This generation carries a separate oil injection line routed through the same region of the chassis, so confirm both ends of any hose before cutting. And as a 4x4, the front differential and its supporting frame structure route the fuel hose a bit farther with more clips than a two wheel drive quad requires.

What Went Wrong With the Old Hose

Fuel line does not fail from mileage, it fails from time and chemistry. The plasticizers that keep rubber flexible migrate out of the material over the years, and the hose progresses from something that squishes under your fingers to something closer to hard tubing. Once it reaches that condition, engine vibration and the flexing of the chassis over rough ground open hairline splits, typically at the sharpest bend in the run. Dry, low humidity regions accelerate this, and time spent parked in a hot shed each summer adds up.

Separately, ethanol blended gasoline attacks the inner liner. Alcohol holds moisture and slowly degrades the hose wall from the inside while releasing particles that travel toward the carburetor jets. Stagnant fuel accelerates the process considerably, and most utility machines sit far more than they run. Between the two mechanisms, a hose can look reasonable on the outside and still be shedding material into the fuel path, which is why age by itself justifies replacement on a quad of this vintage.

Reading the Warning Signs

  • A gasoline smell around the tank that persists hours after shutdown
  • A damp spot or small puddle beneath the parked machine
  • Checking on the surface, a chalky feel, or stiff sections you notice by pinching the hose
  • Bogging under load, lean surging at sustained throttle, or the engine acting empty when it is not
  • Grit clinging to dried fuel residue at a fitting

Before assuming the carburetor needs a rebuild, consider that a hose which has softened inside can partially collapse under suction. It will feed an idle without complaint and starve the engine the instant you ask for real throttle on a climb, which is exactly the symptom pattern people spend weekends chasing in the wrong place.

Tools and a Real Safety Note

Lay out gloves, a sealed fuel rated container, a shallow drain pan, replacement hose in the correct inside diameter, new clamps, a flat blade screwdriver, pliers, a small socket set, a sharp razor knife, and rags. Everything staged means you never walk away from an open fitting.

Ventilation matters more than most riders assume. Gasoline vapor is denser than air, so it sinks to the floor and spreads outward rather than leaving through a window, and it can reach a water heater pilot light or shop heater burner across the room without you smelling anything at standing height. Turn those appliances off before you begin, work outdoors or with the door fully open, let the engine cool completely, and keep an extinguisher where you can reach it without moving your feet.

Removal, Installation, and Verification

Push both clamps back along the hose before disturbing the ends, and plan on replacing them since old screw clamps seize and old spring clips lose tension. Twist the hose on its barb to break the varnish bond rather than pulling hard, and slit any stuck hose lengthwise so you can peel it off instead of prying at a brittle petcock spigot. Photograph the routing at each clip, note the clearance from the front driveline and exhaust, and mark flow direction on any inline filter.

Cut the new hose to match the original length so it neither chafes on the frame nor pulls on the fittings. Seat each end fully past the raised bead on its barb, and do it dry. No grease, no oil, no silicone, because lubricant on a sealing surface weakens the joint and lets the hose migrate off the barb under vibration. Hot water softens a stiff hose end if you need help. Fit new clamps just behind the bead on both ends, tighten evenly without crushing, and return the hose to every factory clip so it stays away from heat and pinch points.

Open the petcock and wait several minutes before starting anything. Tank head pressure will expose a marginal joint on its own. Wipe both connections with a clean dry rag, then start the engine and inspect again with fuel moving. Follow up with a slow lap of the yard and one final check. Two dry fittings means the repair holds. Look over the tank vent hose while the panels are off as well, since a blocked vent starves the carburetor in a way that imitates the problem you just solved.
