Gather This Before the First Fitting Comes Loose

Nothing derails a fuel job faster than realizing halfway through that the replacement hose is the wrong diameter. For a 1999 Xplorer 300, lay out nitrile or rubber gloves, a sealed fuel rated container, a shallow drain pan, new fuel hose matched to the original inside diameter, a set of fresh clamps, a flat blade screwdriver, pliers, a small socket set for the seat and body panels, a sharp razor knife, and a generous stack of rags. Buy the hose slightly long so you can trim it to the exact run.

Then handle the safety piece properly, because gasoline is the actual hazard here. Fuel vapor is heavier than air, so it drops to the floor and spreads outward instead of exiting through an open window, and it can reach a water heater pilot light or a shop heater burner well away from where you are working. Shut those appliances down before you begin, work outdoors or with the overhead door wide open for real airflow at ground level, let the engine and exhaust cool completely, and set a fire extinguisher within reach so you never have to walk for it.

A Simple Carbureted Circuit

The 1999 Xplorer 300 runs a carburetor, and that keeps this job approachable. Fuel exits the tank through a petcock, runs down a rubber hose, and enters the carburetor, which holds a small reserve in a float bowl fitted with a drain screw. There is no electric pump building pressure, nothing to depressurize, no in tank filter assembly, and no locking quick connect coupler to release. Turning the petcock off isolates the entire line. Keep in mind that this generation also carries a separate oil injection line running through the same area, so identify which hose you are touching before you cut anything.

The 4x4 driveline does not alter the procedure but it does crowd the space. Front differential hardware and its supporting frame members give the hose a slightly longer route with extra clips compared to a two wheel drive quad.

Telltale Signs of a Tired Hose

A gasoline smell that lingers around the tank hours after shutdown is usually the first hint. A damp ring on the skid plate or a small puddle where the machine parks is the second. Beyond that, put your hands on the hose: squeeze along its whole length, and treat any rigid, glassy, or crunchy section as finished. Bend a suspect area into a tight curve and look for hairline cracks opening along the outside of the bend.

Watch how the engine behaves as well. A 300 that idles fine and then bogs on a climb or under a load can be dealing with a hose that has softened internally and partly collapses under suction. Lean surging at steady throttle points the same way, and so does an engine acting empty with a half full tank. Grit stuck to dried fuel residue at either fitting is confirmation that a slow weep has been going for a while.

What Actually Destroys the Rubber

Age is the main enemy. The plasticizers that make fuel hose flexible migrate out over the years, leaving material that cracks under nothing more than engine vibration and chassis flex. That first split shows up at the tightest bend in the run. Dry regions accelerate the hardening because low humidity pulls it along, and a quad stored in a hot shed absorbs additional damage every summer.

The second mechanism runs inside the hose. Ethanol blended gasoline attracts moisture and slowly breaks down the inner liner, which softens the wall and releases particles that travel toward the carburetor jets. Fuel sitting motionless for long stretches makes this worse, and utility quads sit more than they run. That is why a hose can look perfectly acceptable from the outside while it is already shedding material into the fuel path.

Extracting the Old Line

Close the petcock first. Let the engine idle until it stalls to empty the float bowl, or back out the bowl drain screw and route the fuel into your pan through a short hose. Pull the seat and any plastic panel blocking the tank spigot and the carburetor inlet.

Push both clamps back along the hose before touching either end. Expect the originals to be seized or slack and plan on new hardware. Break each end loose by twisting the hose on its barb rather than pulling, since long term varnish buildup effectively glues rubber to brass and plastic. If a hose will not release, slit it lengthwise with the razor and peel it away instead of prying at the fitting. The petcock spigot has grown brittle over twenty five years and cracking it turns a hose swap into a tank job. Photograph every clip and clearance point as the line comes free, and mark the flow direction on any small inline filter before it comes out.

Fitting the Replacement and Checking Your Work

Cut the new hose to the same length as the original. Excess slack rubs on frame tubes or drifts toward the steering, while a piece cut short holds constant tension on the spigots. Seat each end fully onto its barb past the raised bead, and install it dry. Leave grease, oil, and silicone spray out of the process completely, because lubricant on the sealing surface weakens the joint and lets the hose walk off the barb under vibration. Dip a stiff hose end in hot water for half a minute instead and it will slide right on.

Set new clamps just behind the bead on both fittings and tighten them evenly, firm enough to seal but never tight enough to cut into fresh rubber. Return the hose to every original clip so it stays clear of exhaust heat, the front drive components, and any pinch point that appears when the suspension reaches full travel.

Open the petcock and then wait several minutes before starting anything. Head pressure from a full tank will expose a marginal joint on its own. Wipe both connections with a clean dry rag, since fingertips find a slow seep before your eyes will, then start the engine and inspect again with fuel moving. Finish with a slow lap of the yard and one last look. If both fittings stay dry, the repair is solid. Check the tank vent hose while the plastics are off too, because a plugged vent produces fuel starvation symptoms nearly identical to the ones you just fixed.
