Swapping Out the Fuel Line on a 1999 Sportsman 500 4X4

Give a 1999 Sportsman 500 4X4 fresh rubber in the fuel system and you eliminate one of the most common reasons an otherwise healthy quad refuses to run right. This is a carbureted machine, so the layout is refreshingly simple: a fuel valve at the tank, an inline filter, a pulse-driven pump, plain barbed fittings with clamps, and a carburetor float bowl with its own drain screw.

Set Up for a Clean Carburetor Job

Get your parts and tools together before anything comes apart:

  • Fuel-rated hose in the correct inside diameter, cut long and trimmed to fit each section
  • New spring or worm-gear clamps, because original clamps seldom grip the same after removal
  • A fresh inline filter, which is worth doing while the hose is off
  • Nitrile or rubber gloves and eye protection
  • A sealed fuel container plus a shallow drain pan or bucket
  • Razor knife, clamp pliers, a small flat-blade screwdriver, rags, and hand tools for the seat and front bodywork

Then handle the fuel with genuine caution. Gasoline vapor is heavier than air, so it sinks and creeps along the floor toward water heater pilots, floor drains, and any motor that arcs, and it lingers there well after the liquid is wiped up. Work outdoors or with the shop door fully open, keep a fan pushing air at floor level, unplug chargers, and put an extinguisher where you can reach it without moving.

How Age Attacks Fuel Hose

Rubber fuel line is flexible when new thanks to plasticizers worked into the compound, and years of engine heat steadily drive them out. What is left is stiff and glassy, no longer willing to move with the chassis. The flex that the hose used to absorb concentrates into the short spans beside each fitting, which is why cracking almost always begins right at a clamp.

Environment and fuel chemistry both accelerate it. In dry, arid regions the hose wall loses moisture and hardens from the outside inward ahead of schedule. Meanwhile ethanol-blended pump gas sitting in the line through long idle periods draws in water and slowly breaks down the inner liner, leaving gum and shed material that heads for the carburetor's small passages. On a machine of this age, both processes have had plenty of time to work.

What a Weeping Line Looks Like

These are the signals worth acting on:

  • Fuel pooled on the floor beneath the front of the machine after a night parked
  • A gasoline smell around the front bodywork that you notice before you open anything
  • Fine cracks, a chalky texture, or a stretch of hose that has gone rigid
  • Bogging under throttle, a lean stumble on a hill, or the engine behaving as though it is out of gas with plenty aboard
  • A shiny seep track or a crust of dirt built up at a barb

Because a carbureted system runs at low pressure, leaks geneRally drip rather than mist, so what you see on the concrete is trustworthy evidence on this Sportsman.

Valve Off, Bowl Drained, Hose Out

Turn the fuel valve to off. That closes supply at the tank, but do not treat it as an empty system: these Sportsman models use a pulse-operated pump between the valve and the carburetor rather than pure gravity feed, so the sections downstream still hold fuel. Slide the pan under the carburetor, back out the float bowl drain screw, and let the bowl empty deliberately.

Pull the seat and enough front bodywork to reach the valve, the filter, and the pump without fighting for space. Remove the hose one section at a time so you never lose track of the layout. Slide each old clamp well back, twist the hose to break the varnish that has bonded it to the barb, then walk it off with steady pull. A piece that will not release gets slit lengthwise with the razor, because a fitting this old does not tolerate levering or hard twisting. Watch the routing as it comes out, especially around the front differential; being an on-demand 4X4, this chassis gives the line a couple of additional clearance points to work through.

Installing the Fresh Line

Cut each new section to match the piece it replaces. A hose left long will chafe on a frame tube or loop toward the steering once the plastics are back in place. Push each end fully onto its barb until it bottoms out, working entirely dry. Grease, oil, and silicone are off limits on fuel fittings, since a lubricated sealing surface gives fuel a path to creep past the clamp. Warm water on a stiff hose end is all the help you should need.

Set the new clamps immediately behind the raised bead on each fitting and tighten them evenly rather than biting into the rubber. Do not forget the small pulse hose that drives the fuel pump; if it feels hard, replace it now while access is good. Return every section to its factory clips and guides so nothing rests against the exhaust or hangs near the front drive components.

Confirming a Dry Machine

Snug the float bowl drain screw, turn the fuel valve back on, and then just watch for several minutes before touching the starter. Wipe each connection dry beforehand so a slow weep shows up as a fresh shine instead of blending into old grime. Work from the tank forward with good light, checking both sides of the filter and both sides of the pump with a fingertip.

Start the engine, let it idle a few minutes while the pump actively moves fuel, and inspect once more. Blip the throttle, take a third look, then reinstall the bodywork only after everything has stayed dry. One nice thing about this carbureted Sportsman compared to a fuel-injected quad: the filter sits out in the open where you can see and service it, so add it to your regular inspection routine.
