Nothing in the system is pressurized, which means no fuse to pull and no waiting for a pump circuit to bleed down.
Tracing the System Before You Touch It
Follow the hose with a light in hand and account for every length. Fuel leaves the tank at the petcock and runs toward the carburetor inlet, and on machines from this family the path may include a pulse-operated fuel pump driven by crankcase pressure. If yours has one, you will find a short hose on each side of the pump body plus a small impulse line going to the engine, and each of those lengths is its own replaceable piece. Treat the impulse line as part of the job too, because a hardened one lets the pump work poorly even with fresh fuel hose on both sides. Compare that arrangement with a modern injected quad, where a pump sits inside the tank, the filter is packaged with it, and the supply hose holds pressure long after shutdown — none of which applies here.
Why Old Hose Turns Brittle
Heat cycles slowly pull the plasticizers out of the hose wall, and once they are gone the rubber turns stiff, quits flexing with the chassis, and starts to craze. Arid conditions accelerate that hardening because dry air keeps drawing moisture off the outer surface. From the inside, ethanol-blended gasoline left standing for weeks absorbs water and degrades the liner, leaving gum and softened material that can travel into the carburetor. On a quad that has been around this long, original hose is almost certainly past its useful life whether or not it has failed yet.

- A pronounced gasoline smell in a closed shed or garage
- Visible cracking, a chalky exterior, or a hose section that feels hard and glassy when pinched

Gravity-fed systems leak honestly. Because the hose is under static head rather than pump pressure, escaping fuel drips and pools instead of misting away, so a wet floor is real evidence rather than a maybe.
Getting Set Up
Collect this before the first clamp moves:
- Gasoline-rated hose in the original inside diameter, enough to cover every length in the run
- New clamps in the correct style, worm-gear or pinch, plus a spare or two
- An inline filter if the machine carries one and it is due
- Nitrile gloves and eye protection
- A drain pan and an approved sealed container for the fuel you capture
- A short flat-blade driver, sockets, a sharp blade, line-clamping pliers, and clean rags
The safety note that matters most concerns vapor, not liquid. Gasoline vapor is heavier than air and settles along the floor, right where a space heater or a water heater pilot light will find it well before you smell trouble. Work outdoors or with the door fully open and air moving low through the space, cap the container between pours, and let the engine and exhaust cool completely first.
Removal Step by Step
Turn the petcock to off. Remove the seat and whatever bodywork blocks a clear view of the tank outlet, the pump if fitted, and the carburetor inlet. Slide the drain pan under the work area, then open the float bowl drain screw and let the carburetor empty into it before you disturb any hose.
Push each clamp well back along its hose, away from the fitting. Aged rubber bonds to brass with fuel varnish, so twist gently to break the seal rather than pulling hard. Where an end refuses to release, slit it lengthwise with the blade and peel it off. That is always the better trade than levering on a petcock spigot, a pump nipple, or a carburetor inlet, all of which crack more easily than you would like. Note the routing carefully as everything comes out. This is a 4x4 chassis, so the run passes close to front differential hardware and extra frame members that a two-wheel-drive quad does not carry, and photographs of each clip and clearance point save guesswork later.
Installing the New Hose and Testing It
Cut each new length to match the piece it replaces. Keep the run heading steadily downhill from the petcock so no high loop can trap a vapor bubble, and avoid slack that could rub a frame tube. Push every end fully onto its barb dry until it seats against the shoulder, softening a stubborn end in hot water. Leave grease, oil, and silicone off the fittings entirely, since lubricant on a sealing surface is precisely how fuel weeps past a clamp. Position new clamps just behind the raised bead on each barb and tighten them firmly, stopping before you deform the hose. An inline filter goes in with its flow arrow pointing toward the carburetor, and it should be supported so its weight does not hang on the hose.
Open the petcock and simply watch for a full minute before touching the starter. Static fuel head will expose a poor joint on its own. Wipe each fitting dry, inspect again with good light, then start the engine and check every connection at idle, blipping the throttle while you watch the carburetor end. Reinstall the bodywork after several minutes of dry running, take a slow loop, and look underneath once more. If the 1999 Sportsman 335 still runs rough with a sound hose and no leaks, the inline filter, the pump if equipped, or the carburetor itself is the next place to look.
