The Magnum 500 4x4 was built as a genuine workhorse, and the 499cc single pulling hard through a full day of towing and trail work puts heat and vibration into everything nearby — including the rubber hose feeding it. On a 1999 example, that hose is long past the point where it should be considered original equipment worth keeping. Replacing it is inexpensive, uses only hand tools, and removes one of the most common causes of roadside strandings on machines this age.
How Fuel Reaches the Big Single
This Magnum is carbureted and gravity fed, which keeps the whole system refreshingly simple. Fuel sits in the tank, exits through a manually operated petcock, drops through a single rubber hose under nothing but the weight of the fuel column, and enters the carburetor at the float bowl inlet. Inside the bowl, a float and needle meter what the engine draws.
Two things follow from that. There is no fuel pump and no pressurized circuit, so nothing needs depressurizing before you open a fitting. And the petcock is a real shutoff valve — turn it and the supply genuinely stops, which is a convenience you do not get on an injected machine where the line has to be pinched closed instead.
What the 4x4 Layout Means for Access
With a front differential, front driveshaft, and their supporting brackets occupying chassis space, the hose on this four-wheel-drive Magnum typically runs a slightly longer, less direct route than it would on a two-wheel-drive machine, held clear of that hardware by an extra retaining clip or two. The replacement procedure is identical either way, but hand clearance is tighter, so trace the run with a flashlight and note every clip before you disconnect anything. A hose reinstalled outside its guides can end up resting on the header or drifting toward a rotating part.
Why Fuel Hose Reaches the End of Its Life
Age does most of the damage. The plasticizers that keep fuel hose flexible slowly migrate out of the rubber, and a hose that has lost them cannot flex over a barb without cracking. The 500's heat output accelerates that at the carburetor end while continuous vibration works the stress points at both fittings.
Climate contributes too. Dry air draws moisture out of the hose wall, so quads living in arid regions consistently show more brittle lines than identical machines in humid areas. From the inside, ethanol-blended gasoline degrades the liner, and fuel left standing during a long layup leaves gum and varnish behind that narrow the passage. That combination can restrict flow or shed material toward the carburetor while the hose still looks acceptable.
Signs You Should Not Ignore
- Fuel pooling beneath the frame or wetting the skid plate after the machine sits with the valve open
- A gasoline smell that hangs around the front bodywork long after shutdown
- Surface cracking, crazing, or a chalky finish on the hose, worst at the bends
- Hardened, glassy sections that no longer compress under your fingers
- Bogging while pulling a load, a lean surge at steady throttle, or the engine acting starved with fuel in the tank
Tools and Working Safely With Fuel
Lay out fuel hose in the correct inside diameter, new clamps sized to it, nitrile gloves, safety glasses, a drain pan, a sealed metal or approved fuel container, a flat-blade screwdriver, pliers, a small socket set, clean rags, a sharp utility blade, and a flashlight.
Then set up the space properly. Gasoline vapor is heavier than air and settles into a layer along the floor where it lingers, so ventilation has to reach ground level — work outdoors or with the overhead door open rather than trusting a window. Extinguish pilot lights, move heaters and grinders out of the area, and disconnect the battery negative before you begin so no tool can arc. Fuel-wet rags belong in a sealed metal can, and gloves stay on throughout since gasoline strips skin oils on contact.
Removing the Old Hose
Close the petcock and let the engine idle until it stalls, emptying the carburetor. Pull the seat and any panel blocking the tank outlet or carburetor inlet, slide the drain pan into place, and open the float bowl drain screw to release what remains in the bowl before disturbing a clamp.
Slide each clamp back along the hose so it stays captive rather than dropping into the frame. Twist the hose on its barb to break the varnish bond, then work it off slowly. If an end will not release, slit it lengthwise with the blade and peel it away instead of prying — the brass carburetor spigot and the petcock outlet both crack under leverage. Extract the line from its clips and past the front driveline brackets in order, remembering the sequence, and keep the old piece for measuring.
Fitting the New Line and Checking for Leaks
Cut the replacement to the original length. Slip the clamps on, then push each end fully onto its barb until it bottoms against the shoulder, working entirely dry — grease, oil, or silicone on a fitting creates a leak path and can swell the rubber. A stubborn end softens in hot water in seconds. Set each clamp just behind the raised bead and tighten until the wall bulges slightly, no more, since a crushed clamp cuts into the hose.
Route the finished hose through every original clip, keeping it clear of the exhaust, the steering, and the front differential, then cycle the bars lock to lock to confirm clearance. Open the petcock and let gravity fill the line and bowl while you watch both joints. Wipe them dry, inspect for beading over several minutes, then start the engine and check again at idle where vibration reveals slow seepage. Run it a few minutes, shut down, and look once more. Replace any inline filter along the run while you are in there, since fresh hose feeding a clogged filter still leaves the 500 running lean.
