The 1999 Bayou 400 4x4 earned its reputation by being uncomplicated, and its fuel system is a good example of why. Gasoline leaves the tank through a manual valve, falls down a rubber hose, and enters a carburetor. Three parts, no electronics. That simplicity means an owner with basic hand tools can replace the hose properly in an afternoon, and it also means there is no excuse for riding around on rubber that has gone hard.

Old Hose Out, Step by Step

Begin by turning the petcock to the OFF position and giving it a moment to stop feeding the carburetor. Pull the seat and remove whatever fender or side panel stands between you and a clear view of the tank outlet and the carburetor inlet. Slide a drain pan into position beneath the engine, run a short piece of clear tubing from the float bowl drain screw into a sealed fuel container, then crack the screw open and let the bowl and hose empty. Close the screw once the flow stops.

With the system dry, slide both clamps back along the hose so they are well clear of the barbs. Years of fuel varnish effectively glue old rubber to a metal fitting, so twist the hose gently to shear that bond rather than pulling hard and straight. If the hose refuses to budge, run a sharp blade lengthwise along it and peel it off the barb. That approach protects the petcock outlet and the carburetor inlet, which are far harder to source than hose on a machine of this age. Set the old piece aside as a cutting template and note where every routing clip sat.

What Makes Fuel Hose Fail

Rubber fuel line ages on its own schedule, ridden or not. The plasticizers that keep the wall flexible migrate out over the years, leaving material that is stiff and glassy. Heat cycling from the air-cooled 400 speeds that along, and dry climates push it further still by drawing residual moisture out of the rubber and hardening it from the outside in. Once a hose has lost its flex, ordinary vibration from washboard trail turns fine surface checking into a genuine crack.

Ethanol-blended pump gasoline works from the other direction. Its alcohol content absorbs water and slowly degrades the inner liner, with fuel that sits unused through a long stretch doing the heaviest damage. As the liner softens it releases fine rubber particles into the fuel stream, and those land in the carburetor float bowl, on the needle seat, or inside a jet. This is why a deteriorating hose frequently announces itself as a running problem before it ever leaks.

Symptoms to Take Seriously

  • A puddle or wet streak beneath the frame after the machine has been parked overnight
  • A persistent gasoline odor in an enclosed garage or shed
  • Cracking, splits, or a chalky white surface bloom on the hose itself
  • Rubber that feels rigid and unforgiving when pinched between your fingers
  • A dust-caked dark ring at either fitting, which is dried fuel from a slow weep
  • The engine bogging under load, stumbling lean, starting hard, or acting starved for fuel with plenty in the tank

The Fuel Setup on This Bayou

This model is carbureted, so a mechanical petcock at the tank genuinely shuts fuel off, gravity does the pumping, and there is no pressurized circuit to relieve before you begin. No fuse to pull, no relay, no electrical involvement whatsoever in the fuel path. If your machine has a small inline filter partway down the run, replace it now rather than reinstalling a used one alongside fresh hose.

The four-wheel-drive configuration puts a front differential and driveshaft in the chassis where a two-wheel-drive Bayou has open space, so the hose passes an extra frame clearance point on its way forward. Nothing about the procedure changes, but photograph or note the routing before disassembly so the new hose follows exactly the same path.

Tools, Materials, and Gasoline Safety

Assemble everything first: gasoline-rated hose in the original inside diameter with a couple of extra inches, new clamps, nitrile gloves, safety glasses, a sealed fuel container, a drain pan, clear tubing, screwdrivers, needle-nose pliers, a small socket set, a fresh utility blade, and a good stack of rags.

Then set up the space properly. Gasoline vapor is denser than air, so it sinks and collects along the floor instead of venting out a high window — you want the door wide open with real airflow, or the Bayou parked outside. Clear every ignition source from the area, giving special attention to anything at ground level such as an unvented heater, a hot work light, a grinder, or a nearby appliance pilot flame. Keep an extinguisher within arm's reach and cap the fuel container as soon as it is filled instead of leaving an open pan of gas next to your boots.

Fitting the Replacement and Checking Your Work

Trim the new hose to match the length of the old one exactly. Excess length lets it sag toward the header or chafe against a frame tube, while a short piece holds constant tension on both barbs as the engine rocks on its mounts. Push each end on dry until it bottoms fully against the fitting shoulder, and keep grease, oil, and silicone completely away from the sealing surfaces — lubricant there is the single most common cause of a brand new joint that weeps once it warms up. Dip a stubborn end in hot water to soften it instead. Set each clamp just behind the raised bead, snug it evenly without cutting into the rubber, and thread the hose back through its original guides, well clear of the front driveline and the hot cylinder and exhaust.

Turn the petcock back to ON and let gravity load the line. Watch for two or three minutes, then wipe both connections with a clean dry rag so any bead of fuel becomes obvious. Start the engine and inspect again at idle, since running vibration exposes a clamp that static pressure alone will not. Ride a slow loop, park, and take a final look underneath. Dry joints after that sequence mean the panels can go back on with confidence.
