Picking Hose That Will Actually Last

Not all rubber tubing belongs on a 1999 Bayou 300 4x4. The single most common mistake on this job is grabbing whatever clear vinyl tubing is on the hardware shelf because it happens to fit the barb. That material hardens and turns amber within a season on ethanol blended pump gas, and it tends to swell at the fitting rather than grip it. Use hose actually rated for gasoline service.

Size matters just as much. Match the original inside diameter instead of going up a size and trusting a clamp to squeeze the difference. An oversize hose seals only through clamp pressure, and it will creep off the fitting over time as the rubber takes a set. Buy a length slightly longer than you need so you can trim it to exact length during installation, and pick up fresh clamps at the same time. Reusing thirty year old spring clips that have lost their tension is false economy on a fuel connection.

What You Are Working With on This Bayou

The 1999 Bayou 300 is carbureted, which keeps the whole procedure simple. There is no fuel pump, nothing pressurized to bleed down, no injector, and no self locking quick connect coupling to disengage. The tank sits high under the front bodywork, a manual petcock threads into its base, and gasoline drops through a short hose to the carburetor inlet purely by gravity. The petcock is your shutoff for the job. The carburetor also has a float bowl drain screw, so the bowl can be emptied into a container rather than onto the engine.

As the four wheel drive model, this Bayou carries a front differential and driveline ahead of the engine. The repair is fundamentally the same as on the 2x4, but the hose can pass closer to frame crossmembers and driveline hardware, meaning slightly tighter access and a couple of additional clearance points to respect when routing the new line.

Why the Old Line Wore Out

Fuel hose deteriorates from both surfaces at once. On the outside, the plasticizers that keep rubber flexible gradually migrate out of the material. The hose stiffens into something glassy and brittle, and engine heat cycles plus frame vibration turn shallow surface checking into cracks, always beginning at a bend. Dry, sunny climates accelerate this considerably, since low humidity and ultraviolet exposure both strip flexibility.

On the inside, ethanol blended fuel goes after the liner. Alcohol attracts atmospheric moisture and slowly degrades it, doing the most damage when the quad sits unused for months with fuel in the system. The liner softens and sheds material into the fuel stream, and that debris becomes the varnish and gum that plugs small carburetor passages downstream. The internal damage is invisible, which is why calendar age alone is a fair reason to replace hose on a machine from 1999.

Symptoms That Send You Looking

  • A puddle or fuel stain on the floor beneath the fuel valve after the machine has been parked
  • A gasoline smell that lingers in a closed garage or shed
  • Cracks, crazing, or a hardened chalky surface anywhere on the hose
  • Grit stuck to a damp ring at the tank or carburetor fitting
  • Bogging under load, hesitation off idle, or an engine that behaves as if the tank were empty

Since the Bayou is gravity fed, a crack draws air into the line as freely as it lets fuel out. Air reaching the float bowl produces a lean stumble that is commonly mistaken for a carburetor fault.

Draining Down and Removing the Line

Beyond hose and clamps you will want nitrile gloves, eye protection, an approved fuel container, a short scrap hose for the bowl drain, line clamping pliers, screwdrivers, small sockets, pliers, a sharp razor blade, and rags. Handle the fuel with real care: gasoline vapor is heavier than air, so it sinks, gathers at floor level, and travels along the ground toward ignition sources. Work outdoors when you can, and otherwise open the overhead door completely and exhaust air low rather than trusting a high window. Shut off pilot lights on water heaters and shop heaters, move chargers and grinders away, and keep the drain container capped between pours.

Close the petcock, and if it seeps past its internals, clamp the hose shut a few inches below the tank. Drain the float bowl by attaching the scrap hose to its drain nipple, routing it into the container, and opening the drain screw a turn. Pull the seat and the plastic over the tank so both ends of the run are exposed together, and note the routing and every clip before disturbing anything. Slide both clamps well back, then twist the hose on its barb to break the varnish bond decades of fuel has formed. If it will not release, split it lengthwise with the razor and peel it off rather than levering at the petcock spigot or carburetor inlet, since a gouged sealing surface leaks regardless of clamp torque.

Fitting the New Hose and Verifying the Seal

Trim the new hose to match the old one laid out straight, with no extra slack. Additional length lets the line sag into the exhaust or chafe a frame edge, and space at the front of a 4x4 chassis is already tight. Push each end fully onto its fitting, dry, until it seats past the raised bead. Do not apply grease, oil, or silicone to the barbs. Lubricant defeats the friction seal and allows the hose to walk off under vibration. Warm water for a few seconds is the only assist a tight hose should get.

Position the new clamps just behind each bead and tighten evenly, stopping the moment the hose stops rotating by hand. Overtightening a worm gear clamp cuts into fresh rubber and seeds the next leak. Return the line to its factory clips so it clears the header, steering, and front driveline, and check the fuel cap vent while the panels are off, because a blocked vent creates tank vacuum and starves the carburetor just like a kinked hose.

Finish with a proper leak test. Wipe both joints bone dry, open the petcock, and let the system sit five minutes before starting anything. Inspect each fitting and run a dry finger underneath, since fuel travels along hose before it drips. When static is clean, start the engine and check again at idle, because vibration finds a marginal clamp a static test cannot. Confirm the bowl drain screw is closed and dry, reinstall the bodywork, and take a short local ride before trusting the machine on a long loop.
