Installing a New Fuel Line on a 1999 Kawasaki Bayou 220 2x4

Getting the new hose on correctly is where this job is either finished or quietly set up to fail again. On a 1999 Bayou 220 2x4 the fuel system is carbureted and gravity fed, so a manual petcock under the tank controls flow, a short rubber hose delivers it, and the carburetor float bowl stores the working supply. There is no fuel pump and no line pressure, which means the seal at each barb depends entirely on clean surfaces, correct hose length, and a properly placed clamp.
Doing the Installation Right
Lay the old hose beside the new one and cut to the same length. Extra hose is the most common self-inflicted problem on this repair, because a line that is even an inch long will find a frame tube to rub against or will sag toward the header. Once the new piece is cut, dip each end in hot water for a few seconds. The rubber softens enough to slide over the barb without a fight and then shrinks back down as it cools.
Push each end fully onto its fitting until it bottoms out against the shoulder. Then leave the lubricants alone entirely. Grease, oil, and silicone spray all make assembly easier and all leave behind a slick film that gasoline can migrate through, which turns a properly tightened clamp into a slow weep months later. Dry rubber grips clean brass better than anything you could add to it. Set the clamps just behind the raised bead on each barb so they cannot slide off, and tighten them evenly to snug rather than crushed, since aged rubber takes a permanent set under excessive force.
The Fuel System You Are Working On
Knowing the layout keeps expectations right. The petcock threads into the bottom of the tank with ON, RESERVE, and OFF, so you can genuinely stop the flow before you start. A fuel-injected quad has no petcock at all, carries residual pressure from an in-tank pump that must be relieved before disassembly, and frequently uses self-locking plastic quick-connect couplers where your 220 uses a barb and a clamp. Your carburetor also has a float bowl drain screw, letting you empty the downstream side deliberately.
What Made the Old Hose Fail
Rubber fuel line ages out chemically rather than wearing out mechanically. The plasticizers that keep it soft slowly migrate out of the hose wall, leaving a tube that is stiff and glassy instead of pliable. Heat cycling from the air-cooled cylinder drives that process, and dry, low-humidity climates accelerate it further by pulling moisture out of the outer surface. Once the rubber cannot flex, vibration and the occasional bump against the frame open cracks that widen into leaks.
Ethanol-blended gasoline damages the liner from inside. Alcohol in the fuel attracts water and gradually breaks the liner down, most severely on a machine that sits for months with fuel still in the system. The liner goes gummy, sheds particles downstream toward the float needle, and the hose can look completely serviceable while it is falling apart internally. On a Bayou of this vintage, replacing the line on age alone is sound thinking.
Signs You Are Overdue
- A persistent gasoline odor around the machine with no visible drip
- A stain or puddle on the floor beneath the engine after the quad has been parked overnight
- Surface cracks, a chalky white film, or hard brittle stretches you can feel by pinching
- Dust caked into a ring at either barb, which is dried fuel residue
- Bogging or a lean stumble under throttle while the engine idles fine, indicating restricted flow
Tools, Prep, and Handling Gasoline
The list is short: gloves, a drain pan, a sealed fuel-rated container, replacement hose in the original inside diameter, new clamps, a flat-blade screwdriver, a small socket set, a sharp knife, and rags. Gloves belong on that list because gasoline strips the natural oils out of skin in seconds.
Ventilation deserves real attention. Gasoline vapor is heavier than air, so it settles at floor level and stays there instead of dispersing upward. That puts it right at the height of a water heater pilot, a shop heater, or a floor receptacle. Work outdoors or with the overhead door completely open so the low air actually moves, keep all ignition sources away from the area, and disconnect the battery before opening the fuel system.
Removal, Routing, and the Final Leak Check
Close the petcock and give it a moment. Take off the seat and any bodywork covering the hose run, slide the drain pan under the carburetor, and open the float bowl drain screw so the bowl empties. Loosen the clamp at the carburetor barb, slide it back along the hose, then twist the hose a quarter turn to break the varnish bond before pulling it off. A hose fused to its fitting should be slit lengthwise and peeled away rather than pried, since the fitting is worth protecting and the hose is going in the trash. Handle the petcock end the same way with a rag ready.
Because this is a 2WD machine, the hose takes a short and largely unobstructed path from tank to carburetor. A 4x4 quad has to route its line around front differential hardware and extra frame clearance points, adding length and bends. Yours stays simple, but still return the new hose to the original clips and guides so it cannot drift against the cylinder head or exhaust.
Close the bowl drain, turn the petcock to ON, and watch both joints fill. Blot each with a clean dry rag and study the cloth for darkening, which catches a seep earlier than a glance at dark rubber will. Start the engine, idle it for several minutes, and inspect again while the machine vibrates. Cycle the petcock to RESERVE to test the lower tank port. Finally, since the system is drained, clean or replace the petcock screen and any inline filter. Fuel-injected quads keep their filter inside the tank with the pump where a hose job never touches it, so use the access your 220 gives you.
