Swapping the Fuel Line on Your 1999 Honda TRX450 Foreman 4x4

A hardened fuel hose is one of the quietest failures on an older utility quad. Nothing breaks, no light comes on, and the machine keeps running until the day it does not. On a 1999 TRX450 Foreman 4x4, that hose is a short length of rubber between the tank petcock and the carburetor, and replacing it is an afternoon job with hand tools. Because this generation of Foreman is carbureted and gravity fed, there is no fuel pump to disable and no pressurized circuit to bleed, but there is a tank full of gasoline sitting directly above the fitting you are about to open.

Reading the Warning Signs

Riders usually notice one of these before a hose lets go completely:

  • Fuel pooling under the frame or a wet streak running down the engine cases
  • A sharp gasoline odor in the shed that has no obvious source
  • Surface crazing, a swollen soft spot, or a stiff glassy section along the hose
  • A bog under throttle, a lean surge at steady cruise, or symptoms that feel like the tank is nearly empty when it is not
  • Dried fuel residue that has trapped dust into a dark ring at either barb

On a gravity system, a weeping tank–side joint will drain the tank if the petcock stays open. Any of these signs is a reason to look closely rather than wait for the next ride.

What Ages the Hose Out

Two things work on that rubber from opposite sides. From the outside, time and heat drive off the plasticizers that keep it flexible, leaving a wall that is hard, shrunken, and prone to fine cracking. Dry climates speed this along noticeably, since low ambient humidity pulls moisture from the hose and hardens it faster than the same part would age in a humid region. A 1999 machine has had well over two decades for that to run its course.

From the inside, ethanol–blended fuel does its own damage. Alcohol in the gas draws in moisture and slowly breaks down the inner liner, and fuel that sits unused through a long off season leaves gum and varnish that bonds the hose to the fittings and can flake loose into the carburetor. The combination is why a line can look serviceable on the outside and still be the reason your Foreman runs poorly.

Sorting the Fuel System and the Chassis

Verify the petcock before ordering anything. On this Foreman it sits at the base of the tank on the left with OFF, ON, and RES detents, and it is what stops flow while you work. Fuel–injected utility quads built a decade later handle this differently: no petcock at all, an in–tank pump feeding a pressurized hose, and a filter buried in the pump assembly rather than out on the line where you can reach it. None of that applies to your machine, which simplifies the job considerably.

The 4x4 layout is worth a glance too. The front differential and its driveshaft occupy space along the lower frame rails, and the factory clipped the fuel hose to keep it out of that area and away from exhaust heat. Follow the existing path with a light and a phone camera before you remove anything, because reproducing that routing is the difference between a hose that lasts and one that chafes through.

Tools, Parts, and a Real Word About Fumes

Have all of this staged and within reach:

  • Rubber or nitrile gloves and eye protection
  • A drain pan and a sealed, fuel–rated container to store what you catch
  • Fuel–rated hose sized to the original inside diameter, cut a little long and trimmed to fit
  • New clamps, either worm–gear or spring style to match what came off
  • A flat–blade screwdriver, a small pick, basic sockets, and a stack of clean rags

Work in the open air. Gasoline vapor sinks and travels along the floor, so an appliance pilot light or a shop heater across the room is a genuine hazard, not a technicality. Keep the drain container capped between pours and get the fuel–soaked rags out of the enclosed space when you are finished rather than piling them in a corner.

Removing the Old Line

Close the petcock first, then pull the seat and any fender panel or tank shroud in the way. Position your pan beneath the carburetor, loosen the float bowl drain screw, and let the bowl and hose empty through the overflow tube. Snug the screw back down once flow stops. Emptying the system before you disconnect anything keeps spillage to a few drops.

Work the clamps back along the hose, away from the barbs, using a screwdriver or pliers depending on the style. Break each hose end loose with a twist instead of a pull, since decades of varnish will have it gripping tight. When an end will not budge, slit it with a razor and peel it off the barb rather than levering on the petcock spigot or the carburetor inlet, both of which can crack. Keep track of the tank vent hose so it does not get mistaken for the fuel line later.

Installing and Verifying

Match the new hose to the length of the old one and push each end fully home against the fitting shoulder, dry. No grease, no assembly lube, no silicone spray on the barbs; anything slippery there is a leak waiting to happen and it will not wash off later. A dip in hot water is the right way to soften a stubborn end. Place the clamps behind the bead on each fitting and tighten them evenly, then thread the hose back through every factory clip so it clears the header pipe and the front drive components.

Turn the petcock to ON and watch both joints for a solid minute before touching the starter. Wipe them dry, look again, then repeat the check on RES, which sits lower in the tank and loads the connection slightly differently. Fire the engine and inspect once more at idle while everything comes up to temperature. If the Foreman still hesitates after a leak–free install, the debris that old hose was shedding likely reached the carburetor, and the float bowl and jets are where to look next.
