Fuel Line Work on a 1999 Honda TRX400 Foreman 4x4

Every fuel system repair begins with one question, and answering it correctly saves an enormous amount of trouble on a 1999 Foreman 400 4x4. Is the machine carbureted or fuel injected? Get that right and every step afterward falls into place, including which tools you need and how much fuel is going to end up on the floor.
Carbureted, Which Changes Everything
The 1999 TRX400 Foreman runs a single carburetor fed by gravity. A mechanical petcock on the tank provides off, on, and reserve positions, with a screen built into the valve, and one length of rubber hose carries fuel down to the carburetor inlet with a clamp at each end. Nothing in that circuit is under pressure, so there is nothing to bleed down before you begin.
Contrast that with a fuel–injected quad, where the differences are substantial. There is no petcock, because an electric pump submerged in the tank does the work. The feed hose stays pressurized long after the key is off, so the correct opening move is to pull the pump fuse or relay and crank the engine until it starves and stalls. The fuel filter sits inside the tank as part of the pump assembly rather than being serviceable on the visible line, and some connections use self–locking quick–connect couplers that take no clamp at all. Your Foreman asks for none of that. Rotate a lever, drain the float bowl, and work with two ordinary clamped barbs.
One chassis note: this is the 4x4 model, so a front differential and propeller shaft sit beneath the frame where a two–wheel–drive layout has open space. The hose consequently threads through slightly tighter clearance and relies on its clips to stay clear of both the driveline and the exhaust header. Take a photo of that routing before you touch anything.
The Aging Mechanism Behind a Bad Hose
Plasticizers give fuel hose its flexibility, and they slowly leave the rubber over the years. Heat cycles from the air–cooled 395cc single accelerate the loss, and the hose progresses from supple to firm to genuinely brittle. At the brittle stage, ordinary vibration and frame flex crack it, virtually always at the sharpest bend in the run. Dry regional climates make this happen sooner because low humidity draws moisture out of the rubber wall.
Ethanol–blended pump gas contributes from the inside. Left standing in the hose through a long idle stretch it absorbs atmospheric water and degrades the inner liner, releasing fine debris downstream while leaving gum and varnish behind in the petcock screen and the carburetor's small passages. A hose that looks acceptable can therefore still be failing internally, which is why age deserves more weight than a visual inspection on a machine this vintage.
Symptoms That Justify Pulling the Cover
- Gasoline pooling under the tank or carburetor after the quad has been parked
- A fuel smell that hangs in a closed shed hours after the engine cooled
- Cracks, crazing, or a dry chalky finish on the hose exterior
- Rubber that will not compress between your fingers
- Bogging under throttle, lean surging on hills, or a stall that behaves like an empty tank
- Dirt caked into a dark ring at a barb, the residue of fuel weeping and evaporating
What to Gather and How to Handle the Fuel
Collect fuel–rated hose in the original inside diameter, new clamps of the same style, nitrile gloves, eye protection, a drain pan, a sealed approved fuel container, a flat–blade screwdriver for the bowl drain, basic sockets, a sharp utility blade, plenty of rags, and a flashlight.
The gasoline itself is the genuine risk on this job. Its vapor is heavier than air, which means that in a closed garage it does not rise and vent away but sinks and spreads across the floor at exactly the height you are kneeling. Work outdoors if the weather cooperates. If not, open the door completely and set a fan at floor level pushing air out of the space rather than stirring it around. Extinguish pilot lights on water heaters and furnaces, carry battery chargers and power tools out of the area, and disconnect the negative battery cable so nothing can arc while a fitting is open.
Freeing the Old Hose from Both Fittings
Turn the petcock to off. Remove the seat and the tank cover so both hose ends are visible. Slide the pan under the carburetor and back out the float bowl drain screw, letting the bowl and hose empty into it, then retighten the screw. Move both clamps back along the hose until they are clear of their barbs.
Rather than pulling the hose straight off, rotate it on each fitting to break the varnish bond that has developed between rubber and metal over decades. Then ease it away in small increments. Force is the enemy here, because hardened hose will bend a petcock spigot or crack a carburetor inlet before it releases. Anything genuinely seized should be slit lengthwise with the utility blade and peeled off in two halves. Follow the line through its clips as it comes out so the replacement returns the same way.
Installing the New Line and Verifying No Seepage
Lay the removed hose flat and cut the new piece to match, without adding slack. A long hose eventually contacts the exhaust or rubs a frame edge. Slide the clamps on first, then push each end fully onto its barb until it stops against the shoulder. Install dry, with no grease, oil, or silicone anywhere near the fittings, since any film on the sealing surface gives fuel a path to creep out from under a clamp. Thirty seconds in hot water softens a stiff hose end without leaving residue.
Set each clamp just behind the raised bead on its fitting and tighten evenly until the hose is gripped firmly but not cut into. Route the line back through its original clips, keeping clearance from the header and the front drive hardware.
Reconnect the battery and turn the petcock on. Gravity feed loads the hose immediately, so watch both joints for a solid minute; a marginal seal reveals itself quickly as a bead at a clamp edge. Wipe both fittings dry with a clean rag and inspect again, since leftover fuel from removal can look like a leak. Start the engine, let it idle several minutes, and check once more with the flashlight while everything is warm and vibrating. Two dry connections at that point mean the job is finished. Refit the cover and seat, and glance under the Foreman after its first day of work.
