The 1999 TRX300FW pairs a carbureted 282cc air-cooled single with four-wheel drive, and its fuel system could not be much simpler: a tank beneath the front plastic, a manual petcock, one rubber hose, and the carburetor sitting behind the cylinder. Gravity does the pumping, so there is no pressure to relieve and nothing electrical in the fuel path.
Staging Parts, Tools, and the Workspace
Put all of this within reach before you open a fitting:
- Rubber or nitrile gloves and eye protection
- Gasoline-rated replacement hose in the original inside diameter
- New clamps in the factory style, plus spares, since originals this old are typically corroded
- A sealed, approved fuel container and a shallow drain pan
- Flat-blade screwdriver, needle-nose pliers, a razor blade, and sockets for the bodywork
- Penetrating oil for seized fasteners, rags, and a flashlight
The workspace itself is the safety issue that counts. Gasoline vapor is heavier than air, so it settles near the floor and drifts toward water heater pilots, shop heaters, and low-mounted motors. Roll the quad outside if you can, or open the overhead door completely and shut off any open flame in the building. Let the engine and exhaust cool fully before starting, because an air-cooled header holds heat long after the engine stops. Keep the fuel container capped between pours and clean spills right away instead of letting them evaporate indoors.
Decades of Wear on One Piece of Rubber
Fuel line stays pliable thanks to plasticizers mixed into the compound, and heat drives them out over years of service. With the hose routed near the cylinder of an air-cooled engine, this quad has cycled it through heat every time it ran since the late nineties. The line hardens, quits absorbing engine vibration, and begins to check on the surface before splitting through. Arid climates accelerate the process by pulling residual moisture out of the hose wall, so machines from dry country frequently have hose that fractures during removal.
The bore has its own problem. Ethanol-blended pump gasoline absorbs atmospheric water, and that blend is harder on older rubber compounds than the fuel this machine was engineered for. Fuel that sits stagnant for months leaves gum and varnish inside the line, restricting flow and freeing particles that travel toward the carburetor jets. Because both processes proceed together, a hose can be brittle on the outside and softened on the inside at the same time.
Clues That the Line Needs Attention
Gravity feed means a compromised hose leaks whenever the petcock is open, whether the quad is running or parked. The gasoline smell around the front bodywork usually registers before anything else, followed by a damp patch or dried stain on the ground under the engine. Under a flashlight, look for fine cracking, a chalky gray surface, hard sections you can feel by pinching, and dust cemented into a ring at either fitting by repeated seepage.
How the engine behaves matters as well. A restricted line cannot keep the float bowl supplied, so the quad bogs while pulling a load or climbing, stumbles lean when you open the throttle, or acts out of gas with plenty of fuel in the tank. Fuel-injected quads generate the same complaints, but a leak there often atomizes and evaporates at the breach, so the puddle that makes this diagnosis easy on a carbureted machine is frequently absent.
Separating the Old Hose From Its Fittings
Turn the petcock off. That valve is the complete fuel isolation step on a carbureted TRX300FW, and it is the reason the job is more pleasant than the same repair on a fuel-injected quad — those carry no petcock, so you would either pinch the hose closed with line-clamping pliers or pull the pump fuse and crank until the engine stalls to relieve pressure first.
Remove the seat and the plastic tank cover for unobstructed access, using penetrating oil rather than force on stubborn fender hardware. Slide the pan beneath the carburetor and open the float bowl drain screw to release the fuel trapped downstream. Move both clamps well back on the hose, twist each end at its barb to break the varnish bond, then pull it straight off. Never lever at a fitting with a screwdriver; the petcock spigot and carburetor inlet mar easily, and a marred barb seeps permanently regardless of clamp torque. Hose of this age often bonds tightly enough that slitting it lengthwise and peeling it away is the cleanest route. Photograph the routing before the old line is out, since this 4x4 carries front differential hardware and extra frame structure that the hose has to clear.
Installation, Leak Check, and Reassembly
Cut the replacement to the exact length of the original. Extra slack lets it sag onto the cylinder, chafe on a frame tube, or wander toward front driveline components; too little keeps both fittings under permanent strain. Push each end onto its barb dry until it bottoms out with the retaining bead fully covered. Apply nothing to the fittings — grease, oil, and silicone all give fuel a channel to migrate along the barb and can wash into the float bowl. Warm water is the only safe way to soften a stiff hose end.
Install new clamps just behind the bead at both connections and tighten them evenly to firm, not crushing, since overtightening deforms the hose and produces the very leak you are trying to prevent. Route the finished line through its factory guides, well clear of the exhaust header and moving front driveline parts. Then close the float bowl drain screw, open the petcock, and watch both joints for a full minute. Blot each fitting with a clean dry rag, wait, and blot again to distinguish a real seep from residual fuel. Start the engine, let it idle several minutes, and check once more with the hose warm and vibrating.
Before the bodywork goes back on, remove and rinse the strainer screen inside the petcock. Two decades of tank sediment plus the debris shed by the old hose collect there, and a plugged screen is the most common reason fuel starvation persists after a fresh line. That screen is reachable only because this is a carbureted machine; fuel-injected models tuck their filter inside the tank with the pump, where a hose replacement does nothing for it. With both joints proven dry, reinstall the tank cover and seat and the 1999 TRX300FW is ready for another season of work.
