Replacing the Fuel Line on a 1999 Honda TRX250 Recon

Rubber does not last as long as the engine it feeds. A 1999 Recon can still be running strong on original internals while the fuel hose beneath its plastic has quietly turned into something closer to hard plastic than rubber. Understanding exactly why that happens is the fastest route to catching it before you find a puddle under the machine.
The Chemistry and Physics of Hose Failure
Fuel hose is a rubber compound loaded with plasticizers that keep it flexible. Every heat cycle from the air-cooled 229cc engine drives a little more of that softener out, and the process never reverses. After twenty-five years the hose has lost enough that it no longer flexes where it bends around the frame, and the bend becomes a stress riser that opens into a crack. Owners in arid regions see the timeline compress, because dry air pulls moisture from the hose wall and hardens the outer surface faster than humid climates do.
Working inward, the fuel itself contributes. Ethanol-blended gasoline has been the standard supply for most of this machine's life, and alcohol both attracts water and degrades the inner liner of hose that was never formulated with it in mind. Fuel left standing in the line during a long idle stretch oxidizes into gum and varnish. That deposit does two damaging things: it stiffens the hose from the inside, and it releases fine particles that travel downstream into the carburetor jets.
Catching a Failing Hose Early
Inspect for the following whenever the seat is off:
- Fine surface cracking, particularly on the outside of the bend
- A hose that feels hard, chalky, or slick rather than grippy
- Fuel odor hanging around the quad hours after shutdown
- A stain, damp ring, or dust-caked collar at either fitting
- Engine bogging, a lean stumble on throttle, or symptoms that mimic a low tank
Since the Recon feeds by gravity, a leak above the carburetor can empty the tank on its own with the key off. That is the reason a hose in questionable condition is worth replacing now rather than at the end of the season.
Your 1999 Recon's Fuel Path
This machine is carbureted, which means the job is mechanical from start to finish. A manual petcock on the tank controls flow, one short hose carries fuel down to the carburetor inlet, and there is no pump and no pressure anywhere in the system. Injected quads work differently: an in-tank pump keeps the supply line pressurized, so the fuse or relay has to be pulled and the pressure bled before a fitting can be opened. None of that applies here. The petcock is your shutoff.
The 1999 Recon is two-wheel drive, so the hose takes a short, direct path with no front driveline in the way. On four-wheel-drive utility quads the line has to be threaded past a front differential and additional frame crossmembers, which adds clips and clearance points to keep track of. Your run comes out and goes back in without complication.
Setting Up the Job Safely
Collect these before you start:
- Fuel hose matched to the original inside diameter
- Fresh spring or worm-gear clamps
- Rubber gloves, eye protection, rags
- A sealed container and a funnel for drained fuel
- Basic hand tools for the seat and body plastic
Handle the gasoline deliberately. Vapor is heavier than air, so it flows down and across a floor toward pilot lights, shop heaters, and anything that sparks. Open the door or work outside, shut down open flames in the space, and keep the drained fuel capped rather than sitting in an open pan. This is the genuine hazard in an otherwise simple repair.
Old Hose Off, New Hose On
Shut the petcock and drain the float bowl through the carburetor's drain screw into your container. That empties the lowest point in the system and keeps the spill contained when the hose comes off. Slide both clamps back, then rotate the hose on each barb to break the varnish seal before you pull it. A hose that has hardened past twisting should be slit lengthwise with a razor and peeled off, protecting the petcock spigot and the carburetor inlet from cracking.
Cut the new hose to the length of the original and no longer. Dip the ends in hot water to soften them, then push each fully onto its barb, seating past the raised bead. Leave the fittings completely dry. Grease, oil, or silicone on a barb prevents the rubber from gripping and creates a weep path that no amount of clamp torque will close. Fit new clamps just behind the bead at both ends, tightened evenly and firmly without cutting into the hose. Route the finished line in the same smooth arc as the original, well clear of the exhaust and shift linkage.
Confirming It Holds
Open the petcock and let the system sit for several minutes with the engine off, then look closely at both joints under a bright light. Drag a clean dry rag around each fitting and check the cloth for fuel. Only when both are dry should you start the engine, and then check once more at idle, since running vibration will find a marginal connection that a static test missed.
Finish by cleaning the small screen in the petcock. On a carbureted Recon that filter is right there and takes a minute to rinse in clean fuel, while an injected machine buries its filter in the tank alongside the pump. New hose, new clamps, and a clean screen add up to a fuel system your 1999 Recon can rely on for another long stretch.
