How to Change the Fuel Line on Your 1998 Big Bear 350 4x4

Tools and Parts to Stage First

Nothing about this job is difficult, but fumbling for a tool with an open fuel line in your hand turns a clean repair into a mess. Lay out the following before you start:

  • Nitrile or rubber gloves, plus safety glasses
  • A fuel-rated container and a wide catch pan
  • Fresh fuel line sized to the original inside diameter, with a few spare inches
  • New spring clips or small worm-gear clamps
  • Screwdriver, needle-nose pliers, razor knife, clear drain tubing, and rags

The 1998 Big Bear 350 4x4 is a carbureted, gravity-fed machine with a manual petcock under the tank, which means you can skip the line-clamping pliers that a fuel-injected quad without a shutoff valve would demand. Your petcock is the valve, and turning it to off is all the isolation this system needs.

Gasoline Deserves Real Respect

Set up outdoors or with the shop door wide open. Gasoline vapor is denser than air, so it drifts down and collects around your feet where a high window will never vent it. Shut off water heater pilots, put away the shop heater, and keep any grinder or welder out of the area entirely. Wear the gloves — gasoline pulls the oil out of skin fast and carries whatever was in the tank straight through it. Keep an absorbent rag in your free hand for the dribble that always comes when a fitting releases.

What Makes a Line Give Up

A quarter century of heat cycles slowly bakes the flexibility out of rubber hose. The plasticizers that keep the wall pliable evaporate, and once the material turns rigid, the constant vibration of a working utility quad opens hairline cracks right where the line bends hardest. Dry climates accelerate the process because low ambient humidity draws moisture out of the outer surface, hardening it from the outside inward.

Ethanol works from the other side. Fuel sitting still in the line for months attracts water, and the alcohol slowly breaks down the inner liner while leaving gum and varnish behind. That is why a hose on a 1998 Big Bear can look intact from the outside and still be shedding material toward the carburetor, and why age matters at least as much as appearance when you decide whether to replace it.

Signals That Replacement Is Overdue

Watch for a puddle or damp shadow of fuel beneath the engine after the quad has sat overnight, and for a persistent gasoline smell that will not clear even with the petcock closed. Run your fingers along the whole length of hose: crazed surface cracking, a chalky texture, or a stretch stiff enough to hold its shape when squeezed all point the same direction. A ring of dirt caked at either barb is dried fuel residue from a slow weep.

Poor running belongs on the list too. When varnish or a collapsing wall restricts flow, the float bowl cannot keep up, so the engine bogs under load, hesitates on hard throttle, or feels lean and flat as though the tank were nearly empty. On a 20-plus-year-old machine, those symptoms plus a hard hose are all the diagnosis you need.

Pulling the Old Hose

Rotate the petcock to off and lift the seat, then remove the panels that block the tank outlet and the hose run down to the carburetor. Slide the pan into place. Open the float bowl drain screw at the bottom of the carburetor and route the contents into your container with the clear tube, which empties the lowest point in the system before you disturb any connection.

Work each clamp back along the hose until it is completely clear of the fitting. Dried fuel varnish tends to glue old rubber to a barb, so give the hose a twist to shear that bond instead of yanking on it. If it will not release, slice it lengthwise and peel it away in pieces — far better than cracking the petcock spigot or the carburetor inlet. Before the last end comes off, note the routing carefully. This is a 4x4, so the line tucks around front differential hardware and additional frame crossmembers that a two-wheel-drive chassis simply does not have, and duplicating that path keeps the new hose out of trouble.

Fitting the New Line and Confirming It Seals

Measure the replacement against the original and cut it to match. Excess length is a liability: it sags into rotating parts and rubs the frame until it wears through. Push each end onto its barb until it seats past the raised bead, and do it dry. No grease, no oil, no silicone anywhere near the fittings, since any lubricant film on the sealing surface becomes the exact channel fuel escapes through. Soften a stubborn end in hot water instead.

Place the fresh clamps just behind the bead at both the petcock and the carburetor, snugging them evenly so the hose is gripped without being crushed. Clip the line back into its original guides, well away from exhaust heat and steering movement.

Close the drain screw, open the petcock, and let gravity fill the line while you watch both joints closely. Wipe them dry, look again, then fire the engine and let it idle for several minutes before a final inspection with the machine warm and shaking. Because your Big Bear is carbureted rather than injected, the strainer that catches debris lives in the petcock where you can reach it rather than inside the tank on a pump module. If delivery still seems weak after the swap, pull that screen and check the carburetor jets next.
