How to Swap the Fuel Line on a 1998 Yamaha Big Bear 350 2x4

Owners of a 1998 Big Bear 350 2x4 usually discover the fuel hose in one of two ways: they smell gasoline in the shed, or the engine starts acting like the tank is empty when it clearly is not. Both point at the same short piece of rubber running from the manual fuel valve to the carburetor. This is a carbureted, gravity fed quad, so that hose is the entire fuel delivery system and it is fully serviceable with hand tools.
Evidence of a Leaking Line
Work through this checklist whenever the machine gives you a reason to be suspicious:
- A wet spot or slow drip beneath the frame after the Big Bear has been parked with the valve open
- Gasoline odor hanging in the storage area long after shutdown
- Fine cracking, a chalky gray cast, or a section that has gone hard and glassy to the touch
- Bogging under throttle, surging at part throttle, or the engine cutting out as though it ran dry
- Dried rings of dust caked residue at either barb where fuel seeped and evaporated
- A carburetor bowl that empties overnight, turning the first start of the day into a long crank
Air being pulled in through a crack causes the running problems, while fuel leaking out causes the smells and puddles. A single hose can do both at once, which is why the running symptoms and the leak often show up together on a quad this old.
Aging Out: What Happens Inside the Hose
The hose degrades from opposite directions at the same time. On the outer wall, the softening compounds blended into the rubber slowly migrate out and evaporate, and heat cycling from the air cooled 350 drives that along year after year. Hose that started out pliable becomes stiff and shiny, and stiff hose splits where it curves and quits sealing on its fittings. Dry regional air makes the process quicker by drawing residual moisture from the wall.
Inside, ethanol blended fuel is the aggressor. Alcohol draws water vapor out of the air, and that combination attacks the liner during the months a worKing Quad sits parked. The exterior can still look serviceable while the liner is swelling, softening, or flaking material into the fuel stream on its way to the carburetor jets. Nothing about this reflects a defect. It is normal rubber chemistry after roughly a quarter century of service.
Staging the Work Area
Gather all of it before you close the valve:
- Gasoline rated hose matched to the original inside diameter
- Replacement clamps sized to the hose
- Gloves and eye protection, since gasoline strips skin oils fast
- A drain pan plus a sealed, fuel approved container
- Flat blade screwdriver, pliers, a sharp utility knife, and rags
- Sockets for the seat and side cover hardware
Ventilation is the safety item that actually matters. Gasoline vapor is denser than air, so it settles across the floor and works its way toward pilot lights, heaters, and cord connections at ground level. Roll the quad outside if you can, or open the shop door completely and run a fan low, moving air away from the machine. Kill anything with a standing flame, avoid hot bulb work lights, keep an extinguisher handy, and dry fuel soaked rags in the open air.
Off With the Old
Rotate the fuel valve to OFF, pull the seat, and remove whatever panel blocks the run between valve and carburetor. Slide the pan into place below the carburetor and back out the float bowl drain screw first, letting the bowl empty into the pan. That one step captures most of the fuel that would otherwise land on the floor.
Push both clamps well back along the hose before touching a fitting. Old hose bonds to brass with fuel varnish, so break the seal with a gentle quarter turn rather than a hard pull, then ease the hose off with steady pressure and a rag catching the trickle. If an end will not release, slit the hose lengthwise with the utility knife and peel it off in two halves. That is always safer than levering on a fitting that can crack. Take the valve end apart the same way. This being a 2x4 chassis, the hose comes out along a short and open route with no front driveline in the way, but note each clip it passed through so the new one follows the same path.
Routing and Securing the New Line
Cut the fresh hose to match the length of the original. A long line sags into the frame and eventually chafes through; a short one keeps both barbs under constant tension as the engine rocks on its mounts. Push each end fully onto its fitting until it bottoms against the shoulder, working dry. Grease, oil, and silicone all belong away from fuel fittings, because a lubricated barb gives gasoline a channel to migrate along under the clamp. Soften a stubborn hose end in hot water for a few seconds instead of forcing it.
Place each clamp just behind the raised bead so it cannot walk off the fitting, then tighten evenly until the hose stops rotating by hand. That is enough. Overtightening a worm gear clamp on new hose bites into the wall and creates a weep you will find a month later. Feed the finished line back through its original clip with clearance from the exhaust and the engine cases.
Verifying the Work Before You Ride
Turn the fuel valve on and leave the engine alone for a minute while gravity refills the carburetor bowl. That quiet interval, with everything cool and visible, is the best chance you get to catch a leak. Wipe both joints with a clean dry rag, wait, then look closely for fresh wetness. When both stay dry, start the machine and let it idle up to operating temperature, inspecting again while vibration works on the clamps.
Finish with a slow lap of the property and one final look at both fittings before the bodywork returns. Two quick extras while the area is open: rinse the small strainer screen at the valve outlet and confirm the tank vent breathes freely. A plugged screen or vent starves the carburetor in exactly the way a collapsing hose does, and clearing both now means you will not be chasing the same symptom next weekend.
