Fuel Line Replacement on the 1998 Polaris Xpress 300

Most owners do not go looking for a fuel line problem on a 1998 Xpress 300. They notice a smell in the shed, or the engine starts loading up and dying on hills, and the hose turns out to be the culprit. This is a carbureted two-stroke utility quad with a manual fuel valve on the tank and a crankcase-driven pulse pump feeding the carburetor, so the fuel plumbing is simple, cheap to replace, and completely within reach of a rider with basic hand tools.
Symptoms That Point Straight at the Hose
A tired line rarely fails all at once. It gives you weeks of hints first, and the Xpress 300 is honest about them:
- A damp patch or small puddle under the frame after the quad has sat overnight with the valve open
- Raw gasoline smell in a closed garage that gets stronger the longer the machine sits
- Fine surface cracks, a chalky gray cast, or hard spots you can feel when you pinch the hose between your fingers
- Bogging under load, surging at part throttle, or an engine that behaves as though the tank is nearly empty when it is half full
- Hard starting after a few days parked, because a cracked hose lets the pump pull air instead of holding fuel
The last two matter more on a two-stroke than most riders expect. Fuel starvation leans out the mixture, and a lean two-stroke runs hotter than it should. A ten dollar hose is not worth risking that.
Why the Rubber Stops Being Rubber
Fuel hose is a consumable. The plasticizers that keep it soft slowly migrate out, and after twenty-plus years of heat cycles the wall turns stiff and glassy instead of springy. Once it stiffens, it no longer conforms tightly around the barbed fittings, and it splits where the frame flexes against it.
Climate accelerates this. Machines kept in dry, high-desert air lose surface moisture faster and harden noticeably sooner than those living in humid country. Ethanol-blended pump gas works from the inside instead, drawing in water and attacking the inner liner while the outside continues to bake hard. A quad that spends the off-season with fuel sitting in the line often comes out with gum and varnish deposits inside a hose that still looks acceptable from the outside.
Setting Up the Job Safely
Gasoline vapor is heavier than air and pools at floor level, which is exactly where you will be lying while working on the Xpress. Roll the machine outside or open the shop up wide, keep a fan moving air across the floor, and get any heater, grinder, pilot light, or extension cord droplight well away before you open a single fitting.
Have all of this staged before you start:
- Nitrile or rubber gloves — gasoline pulls the oils straight out of bare skin
- An approved metal or fuel-rated plastic container plus a shallow drain pan
- Replacement hose matched to the original inside diameter and rated for gasoline
- Fresh clamps — a small assorted clamp kit covers both the tank and carburetor ends
- Flat-blade screwdriver, small socket set, side cutters, and a sharp razor knife
- Shop rags and a fire extinguisher within arm's reach
Getting the Old Line Out
Turn the fuel valve to the off position first. That is the whole shutoff strategy on a carbureted machine like this one, and it is why you do not need line-clamping pliers here the way an injected quad would require. Drain the carburetor next by loosening the float bowl drain screw and letting the bowl empty into your pan — that removes the fuel sitting downstream so it does not run back out the hose when you pull it.
Pull the seat and any side panel needed to expose the run of hose from the tank to the pump and from the pump to the carburetor. Trace the routing and note where the line passes through frame clips and clearance points; the 1998 Xpress 300 is a two wheel drive chassis, so the run is fairly direct and uncluttered compared with a four wheel drive platform carrying front differential hardware in the same area. On this machine you are also working around the small pulse line that runs from the crankcase to the fuel pump. That hose ages exactly like the fuel line does, so replace it while everything is apart.
Slide each clamp back along the hose, then twist the hose gently at the barb to break the varnish bond before pulling. If a hardened end refuses to release, slit it lengthwise with the razor and peel it off rather than prying at the fitting — the plastic and cast barbs on a machine this age crack far more easily than they used to.
Fitting the New Hose
Cut the replacement to the same length as the piece you removed. Extra length seems harmless but it lets the hose sag into a hot cylinder shroud or rub a steering component. Push each end fully onto its barb until it seats past the raised bead, and install it dry. Never put grease, oil, or silicone on a fuel fitting — lubricant on the sealing surface gives fuel a path to weep out and lets the hose creep off the barb over time. If a new hose is stiff, dip the end in hot water for twenty seconds and it will slide on without a fight.
Set new clamps just behind the bead on each fitting and snug them evenly. Overtightening a worm-gear clamp cuts into fresh hose, so tighten only until the rubber swells slightly. Route the line back through its original clips, keeping it clear of the exhaust and any pinch point at full steering lock.
Leak Check Before It Sees Dirt
Close the float bowl drain, then open the fuel valve and simply wait. Give it several minutes with a clean, dry rag pressed around each connection so any seepage shows up as a stain. Kick or start the engine and let it idle while you look again, since the pulse pump only pressurizes the line once the engine is turning. Blip the throttle a few times and check a third time.
Worth knowing on a carbureted machine like this: your fuel filter is an inline unit you can see and replace along the hose, unlike an injected quad that hides the filter inside the tank. Since you already have the system open and drained, put a fresh filter in with the new hose and clean the valve screen while you are there. Confirm no drips, put the plastics back, and the 1998 Xpress 300 is ready for the trail.
