Handling Gasoline Like It Deserves

Before any discussion of clamps and hose, understand what you are working with. Gasoline vapor is heavier than air, so when you open a fuel line it does not float up and out an open window. It falls, spreads along the floor, and can travel a long way at that level to reach a water heater pilot light, a shop heater burner, or a running electric motor. That is the mechanism behind most garage fuel fires, and it is entirely avoidable. Shut off any appliance with a standing pilot before you begin, work outdoors or with the overhead door fully open so there is real airflow at ground level, wait until the engine and exhaust on your Xplorer 400 are completely cool, and keep a fire extinguisher within arm's reach instead of across the shop.

Wear gloves as well. Gasoline strips the oils out of skin fast, and a job that involves catching fuel in a pan means your hands will be in it whether you plan on that or not.

The System on This Xplorer

The 1998 Xplorer 400 is carbureted, which makes this a friendly job. Fuel exits the tank through a petcock, runs down a rubber supply hose, and enters a carburetor holding a small reserve in a float bowl with a drain screw underneath. Nothing sits under pump pressure, so there is no relay to pull, no rail to bleed, no in tank pump assembly, and no locking quick connect fitting to release. Closing the petcock isolates the entire line.

Two model specific notes. A separate oil injection line runs through the same part of the chassis on this generation, so verify both ends of any hose before you cut it. And the 4x4 driveline means the front differential and its supporting frame members give the fuel hose a slightly longer route with additional clips than a two wheel drive machine carries.

Why the Original Hose Is Finished

A hose on a 1998 machine has been slowly changing composition for decades. The plasticizers that keep fuel line pliable migrate out over time, leaving material that feels stiff and glassy, and at that point simple engine vibration and chassis flex are enough to crack it. The failure almost always starts at the tightest bend in the run. Dry, low humidity climates move this along faster, and every summer parked in a hot shed contributes.

Ethanol blended pump gas handles the inner wall. Alcohol attracts moisture and gradually attacks the liner, softening the hose from within while shedding particles that migrate toward the carburetor jets. This proceeds fastest when fuel sits still, which is the normal state for most utility quads. Because the outside and the inside deteriorate on separate schedules, a hose can pass a casual glance while its interior is already breaking down.

Warning Signs Worth Chasing

  • Fuel odor that hangs around the tank hours after shutdown
  • A wet ring or small puddle under the machine where it sits parked
  • Fine cracking, a chalky texture, or hardened sections revealed by pinching the hose
  • Bogging under load, lean surging at steady throttle, or an engine acting starved with fuel on board
  • Grit stuck to dried fuel residue at either fitting

The starvation complaint is the one most often misdiagnosed. A hose that has gone soft inside can collapse a little under suction and deliver plenty of fuel at idle, then choke the 400 the moment you climb a grade with a load on the racks.

Old Line Out

Turn the petcock off. Let the engine idle until it stalls so the float bowl runs dry, or back out the bowl drain screw and route the fuel into your pan with a short piece of hose. Pull the seat and any plastic that blocks the tank spigot and the carburetor inlet, then position your drain pan underneath and drape a rag over the first fitting you plan to open.

Slide both clamps well back along the hose before disturbing either end. Original clamps on a machine this old are typically rusted stiff or have lost their spring tension, so install new ones no matter what condition they appear to be in. Break each end loose by twisting the hose on its barb instead of pulling straight, since long term varnish buildup effectively bonds rubber to brass and plastic. Any hose that will not release should be slit lengthwise with a razor and peeled off. Do not lever at the petcock spigot, because that plastic has grown brittle and cracking it turns a hose swap into a much larger repair. Photograph every clip and clearance point as the line comes free, and mark the flow direction on any inline filter.

New Line In

Trim the replacement to the same length as the piece you removed. Excess slack chafes on frame tubes or drifts into the steering path; a short piece leaves both spigots under permanent tension. Push each end fully onto its barb until it seats past the raised bead, and install it dry. Grease, oil, and silicone spray all compromise a fuel joint and let the hose creep off the fitting under vibration, so keep every lubricant away from the sealing surfaces. If the hose is too stiff to push on, thirty seconds in hot water solves it.

Position new clamps just behind the bead on each barb and tighten them evenly. Snug is correct; crushing fresh rubber creates its own leak path. Route the hose back through every original clip so it stays clear of exhaust heat, the front drive components, and any spot the suspension can pinch at full travel.

Checking the Work

Open the petcock and then leave the machine alone for several minutes. Head pressure from the tank will expose a marginal joint with the engine off, which is the safest way to discover one. Wipe both fittings with a clean dry rag, since a slow seep registers on your fingertips well before it becomes visible. Start the 400, let it idle while you inspect once more with fuel actually flowing, then take a slow lap of the yard and give both connections a final look.

If everything stays dry through that sequence, the repair is done. Take one more minute while the plastics are off to check the tank vent hose, since a plugged or kinked vent starves the carburetor in a way that closely mimics a failing supply line and would have you back under the seat chasing a problem you already solved.
