How to Change the Fuel Line on a 1998 Sportsman 500 4X4

Fresh fuel hose is one of the highest-value repairs you can make to a 1998 Sportsman 500 4X4, and it asks very little in return. This is a carbureted machine, so everything you need to touch is mechanical and visible, and the fuel valve at the tank gives you a way to stop the flow before you begin.

Mapping the Fuel Path

Before you cut anything, follow the route with your eyes. Fuel leaves the tank through the valve, passes an inline filter, reaches a pulse-operated fuel pump that draws its signal from crankcase pressure through a small separate hose, and continues on to the carburetor. That means there is more than one section of rubber to consider, and replacing only the piece that failed leaves the rest at the same age. The carburetor also holds fuel in its float bowl, which has a drain screw so you can empty it on purpose rather than by accident.

Where Old Hose Cracks First

Fuel line is supple when new because of plasticizers blended into the rubber, and years of heat cycling steadily push them out. The hose stiffens, turns glassy, and stops flexing with the chassis. All the movement it used to absorb concentrates into the inch or two beside each fitting, which is why cracks almost always appear right where a clamp sits rather than in the middle of a run.

Two conditions shorten the timeline. Machines living in dry, arid climates lose moisture from the hose wall and harden from the outside inward faster than the same hose would in humid country. Ethanol-blended pump gas attacks the inner surface, absorbing water during long idle stretches and degrading the liner into gum and loose debris that migrates toward the carburetor's small passages.

Signs You Should Not Ride Through

Look for the following whenever you wash the quad:

  • A fuel puddle or damp ring on the floor after the machine has sat overnight
  • A strong gasoline smell hanging around the front bodywork and console
  • Surface checking, chalkiness, or a hardened section that will not compress under your thumb
  • Bogging when you open the throttle, a lean stumble under load, or behavior that mimics an empty tank
  • A shiny weep track or crusted grit at a barb, both signatures of fuel seeping and drying

Because this system runs at low pressure, leaks tend to drip rather than atomize, so a wet spot on the concrete is a reliable indicator on this Sportsman.

Bucket, Gloves, and Open Doors

Have all of this ready before the first clamp moves:

  • Fuel-rated hose in the correct inside diameter, plus a fresh inline filter while you are at it
  • New spring or worm-gear clamps, since old clamps rarely grip properly once disturbed
  • Gloves and eye protection
  • A sealed fuel container and a shallow drain pan or bucket
  • Razor knife, clamp pliers, small flat-blade screwdriver, and rags
  • Hand tools for the seat and front bodywork

Now the safety point that is not optional: gasoline vapor is heavier than air, so it sinks and travels across the floor toward furnace pilots, drains, and anything that sparks, lingering long after the liquid is cleaned up. Work outdoors or with the door fully open, aim a fan low, unplug battery chargers and trouble lights, and keep an extinguisher beside you.

Getting the Old Line Off the Barbs

Turn the fuel valve off. Slide the pan under the carburetor and back out the float bowl drain screw to empty the bowl. Keep in mind that closing the valve stops supply at the tank but does not empty the sections beyond it, so expect a spill at each joint you open and cover it with a rag as you go. Remove the seat and enough front bodywork to reach the valve, filter, and pump comfortably.

Take the hose off one section at a time. Slide the old clamp well back, twist the hose to break the varnish bond at the barb, and work it off with steady pressure. If a piece has effectively glued itself on, slit it lengthwise with the razor and peel it away rather than levering on a fitting that has been in service since the nineties. Note each clip and pass-through as you go, and pay attention around the front differential area, since this on-demand 4X4 layout gives the hose a few extra clearance points to navigate.

Fitting New Hose and Clamps

Cut each replacement section to the length of the piece it replaces. Push both ends fully onto their barbs until they bottom against the shoulder, and do it dry. Grease, oil, and silicone must not touch a fuel fitting, because anything slick on that sealing surface gives fuel a route to creep out from under the clamp. Softening the hose end in hot water is the right way to ease a tight fit.

Position the new clamps just behind the raised bead and snug them evenly instead of crushing the rubber. Replace the small pulse hose to the fuel pump at the same time if it has gone hard, since it is the same age as everything else. Reseat every section in its original clips so nothing lies against the exhaust or hangs into the front drive components.

Leak Check at the Valve and Carb

Tighten the float bowl drain screw, turn the fuel valve back on, and watch without starting the engine. Wipe each connection dry first so a slow weep shows as a fresh shine. Work from the tank forward, checking both sides of the filter and both sides of the pump with good light and a fingertip.

Then start it, let it idle several minutes while the pump moves fuel through the new hose, and inspect again. Blip the throttle, look once more, and put the bodywork back on only after everything stays dry. Unlike an injected quad where the filter hides inside the tank, your Sportsman 500 keeps its filter accessible, so make that a regular inspection item going forward.
