Fuel hose is the cheapest part on a 1998 Bayou 400 4x4 and one of the few whose failure can genuinely ruin your day. A crack the width of a hair will drip fuel onto the frame at every stop, and a hose that splits under load leaves you pushing a five-hundred-pound utility quad. Fortunately, on a carbureted machine like this one, replacing it is straightforward work with hand tools and an hour of patience.

Which Fuel System You Are Dealing With

The 400 Bayou runs a carburetor rather than fuel injection, and everything about the procedure follows from that. A mechanical petcock at the tank shuts flow off completely, one rubber hose carries fuel down to the carburetor inlet under gravity, and the float bowl has a drain screw so the low point of the system can be emptied on demand. There is no fuel pump to disable, no pressurized circuit to bleed down, and no electrical component in the fuel path at all. Clamps and hose are the whole assembly, plus a small inline filter on some machines.

Because this Bayou is the selectable four-wheel-drive model, a front differential and driveshaft take up room that a two-wheel-drive frame leaves open, and the hose run passes an extra clearance point on its way to the carburetor. Trace the path with a flashlight and note where every clip sits before you loosen anything, so reinstallation puts the hose back exactly where the factory routing intended.

The Two Ways Hose Deteriorates

Age gets it from the outside. The plasticizers that keep fuel hose supple leach out slowly over the years, leaving a wall that is stiff, glazed, and unable to flex. Heat radiating from the air-cooled single accelerates that loss, and dry climates accelerate it again by pulling moisture out of the rubber. A hardened hose cannot absorb trail vibration, so surface checking that looks cosmetic works its way into a crack that eventually goes all the way through.

Ethanol gets it from the inside. Alcohol-blended pump gas absorbs atmospheric moisture and gradually breaks down the hose liner, and fuel sitting in the line through a long unused stretch does the most damage of all. The liner softens, sheds fine rubber into the fuel, and that debris lands on the carburetor float needle seat or inside a jet. That is why the first sign of a bad hose is often a running problem rather than a puddle.

What a Failing Line Looks and Feels Like

  • Fuel puddled or streaked beneath the chassis after the Bayou has been parked
  • A gasoline smell in the garage that does not clear on its own
  • Visible cracking, splitting, or a powdery chalk bloom along the hose
  • A hose that feels stiff and glassy rather than soft when pinched
  • Grit stuck into a dark ring at a fitting, which is dried weeping fuel
  • Bogging on a climb, a lean surge, hard starting, or symptoms of fuel starvation with a full tank

Tools, Supplies, and Safe Handling

Have this ready before starting: gasoline-rated hose in the correct inside diameter cut a bit long, fresh clamps in pinch or worm-gear style, nitrile gloves, eye protection, a sealed fuel-safe container, a drain pan, a short piece of clear tubing, screwdrivers, needle-nose pliers, a small socket set, a sharp blade, and plenty of rags.

Now the part that actually matters for your safety. Gasoline vapor is heavier than air, which means it sinks and pools along the floor rather than escaping through a window above your head. Work outdoors or with the shop door fully open and real air moving through the space. Remove every ignition source, paying particular attention to anything at low level — unvented heaters, hot drop lights, grinders, torches, or a pilot light on a water heater in the same room. Keep an extinguisher close, and cap your fuel container as soon as it is filled rather than letting an open pan of gasoline sit beside your feet.

Getting the Old Hose Free

Turn the petcock to OFF. Remove the seat and any fender or side panel obstructing the tank outlet and carburetor. Position the drain pan, connect the clear tubing to the float bowl drain screw, open it, and let the bowl and hose drain into your container. Close the screw when the flow stops.

Slide both clamps well back along the hose. Do not pull the hose straight off a barb it has been bonded to for years by fuel varnish — twist it gently first to break that bond, then walk it off. When a hose simply will not release, slit it lengthwise with the utility blade and peel it away from the fitting. That keeps a screwdriver away from the petcock outlet and the carburetor inlet, which are the parts you genuinely do not want to damage. Keep the old hose on the bench as a length reference.

Installing the New Hose and Verifying It

Cut the replacement to match the piece you removed. Slack lets the hose drift toward the header or rub a frame tube, and a short length keeps steady tension on both barbs as the engine moves on its mounts. Push each end on dry until it seats completely against the shoulder of the fitting. Leave grease, oil, and silicone spray off the fittings entirely, since lubricant on a sealing surface is the most common reason a fresh joint starts weeping once it heats up. Warm a stubborn end in hot water to soften it. Position each clamp just behind the raised bead, tighten it evenly, and thread the hose back through every original guide so it clears the front driveline hardware and stays away from the hot cylinder.

Open the petcock and let gravity pressurize the line. Watch both joints for a couple of minutes, wiping each with a dry rag so any bead of fuel shows up plainly. Start the engine and inspect once more at idle, since vibration finds a clamp that is not quite tight enough. Take a slow lap around the property, shut it down, and give the underside a final look. Once both connections stay dry through all of that, put the plastics back on and the Bayou is ready to work again.
