Preparation Determines How This Goes

The mechanical part of replacing a fuel line on a 1998 Bayou 300 4x4 is not difficult. What separates a clean job from a messy one is preparation. Lay out every tool and part before a single fitting comes loose, and decide where the drained fuel is going before you open anything. You will want gasoline rated hose in the factory inside diameter, new spring clips or small worm gear clamps, nitrile gloves, eye protection, an approved fuel container with a funnel, a short scrap of hose to reach from the float bowl drain to that container, line clamping pliers, a flat blade screwdriver, a small socket set, pliers, a fresh razor blade, and more rags than you think you need.

Buy hose that is genuinely intended for fuel service and match the original inside diameter. Oversize hose relies on clamp pressure alone to seal and will creep off eventually. Generic clear tubing from a hardware bin goes hard and amber within a season on ethanol blended gas.

Ventilation and Gasoline Discipline

Gasoline vapor is heavier than air. It does not rise and vent through a window; it sinks, pools at floor level, and travels along the ground toward the first thing that can ignite it. That single fact should shape your workspace. Push the Bayou outdoors if the weather cooperates. If you have to work inside, open the overhead door completely and use a fan at floor height to move air out of the space rather than circulating it around the bench.

Then remove the ignition sources people habitually forget: pilot lights on water heaters and shop heaters, battery chargers on the bench, angle grinders, and drop cords lying in the work area. Do not work over a floor drain. Wear the gloves the entire time, keep the fuel container capped except while actively pouring, and set any fuel soaked rag outside to dry rather than tossing it in a pile.

Confirming the System on This Machine

The 1998 Bayou 300 is carbureted. That means no fuel pump, no pressure to relieve, no injector, and no locking quick connect coupling in the circuit. The tank rides high under the front bodywork, a manual petcock threads into its underside, and fuel drops by gravity through a short rubber hose to the carburetor inlet. The petcock is your shutoff for the whole job, and the carburetor has a float bowl drain screw so the bowl can be emptied on purpose.

Because this is the four wheel drive version, a front differential and driveline sit ahead of the engine. The procedure does not change, but the hose route can run nearer to frame crossmembers and driveline hardware than on the 2x4, giving you a slightly tighter reach and an extra clearance point or two to keep in mind.

How the Old Hose Got This Way

Two mechanisms are at work. From the outside, the plasticizers that keep rubber flexible slowly leave the material over decades. The hose stiffens, takes on a glassy or chalky surface, and develops checking that turns into cracks under engine heat cycles and frame vibration. Bends fail first. Dry, sun exposed climates speed this along noticeably.

From the inside, ethanol blended fuel degrades the hose liner. Alcohol attracts moisture and works on that liner steadily, doing the most harm during months of sitting with fuel in the line. The interior softens and sheds material into the fuel stream while the exterior grows brittle, and that debris ends up as gum in small carburetor passages. Signs to watch for include a fuel stain on the floor under the petcock, a strong gasoline smell in a closed shed, visible cracks or hardened rubber, dirt caked into a damp ring at either fitting, and an engine that bogs on climbs or acts starved with fuel still in the tank. On a gravity system a crack admits air as easily as it releases fuel, so the resulting lean stumble often gets misdiagnosed as a carburetor issue.

Removal Without Collateral Damage

Shut the petcock off. If the valve seeps past its internals, which is common at this age, pinch the hose closed with the line clamping pliers a few inches downstream of the tank. Drain the carburetor next: attach the scrap hose to the float bowl drain nipple, run it into your container, and back the drain screw off a turn. Emptying the bowl on purpose beats having it dump on the engine cases when you pull the line.

Remove the seat and the plastic covering the tank so both ends of the run are visible at once. Note the routing and every clip before anything moves. Slide both clamps well back along the hose, then rotate the hose on each barb to break the varnish bond that years of fuel has created. Old rubber does not release willingly. If it fights you, slit it lengthwise with the razor and peel it off rather than prying at the petcock spigot or carburetor inlet with a screwdriver. Both fittings are soft metal, and a scored sealing surface will weep no matter how firmly you clamp the new hose.

Installation, Leak Check, and Wrap Up

Lay the old line straight next to the new hose and cut to match. Do not add slack. Extra length lets the hose sag toward the exhaust or rub a frame edge, and the front end of a 4x4 chassis has little room to spare. Push each end fully onto its fitting, dry, until it bottoms out past the raised bead. Keep grease, oil, and silicone off the barbs entirely, because lubricant undermines the friction seal and lets the hose creep off under vibration. Dip a stubborn hose end in hot water for a few seconds instead.

Set new clamps just behind each bead and tighten evenly, stopping as soon as the hose will not turn by hand. Route the line back through its factory clips so it clears the exhaust header, steering hardware, and front driveline. While the panels are off, confirm the fuel cap vent is open; a blocked vent creates tank vacuum and starves the carburetor in a way that mimics a collapsed hose perfectly.

Now prove it. Wipe both joints dry, open the petcock, and let the fuel column sit on the connections for several minutes before starting the engine. Inspect each fitting and run a dry finger underneath, since fuel travels along hose before it drips. When static comes back clean, start the Bayou and check again at idle, because vibration exposes a clamp that barely passed. Verify the bowl drain screw is closed and dry, reinstall the bodywork, and ride a short loop near home before committing to a long day out.
