Putting a Fresh Fuel Line on a 1998 Honda TRX450 Foreman 4x4 ES

Any 1998 Foreman 450 still working today has outlived several sets of tires, and the original fuel hose is almost certainly not the part that has been keeping up. This machine is carbureted, with a manual fuel valve mounted under the tank and gravity carrying fuel down a single rubber line to the carburetor. There is no pump and nothing under pressure, which means the repair asks for patience and clean work rather than special equipment.

Two and a Half Decades of Rubber Fatigue

Fuel hose stays soft only while its plasticizers remain in the compound, and every heat cycle from that big single pushes a little more of them out. Give it enough years and the hose feels like hard plastic tubing, glossy and unwilling to bend. Once it stops flexing, the constant shake of a Foreman working in low range concentrates at the two barbed fittings, and hairline cracks begin exactly where the rubber stretches over a spigot.

The environment sets the pace. Machines that spend their lives in dry, low humidity country lose hose flexibility measurably faster, because arid air keeps drawing moisture out of the rubber wall. Ethanol blended gasoline attacks from the other side, absorbing water while the quad sits between jobs and slowly breaking down the inner liner into gum and varnish. That residue bonds the hose to its fittings and can shed loose particles toward the carburetor. On a machine of this vintage, replacing the line on age alone is sound thinking.

Clues the Hose Is Finished

Watch for these during any wash or grease session:

  • Gasoline collecting on the skid plate or leaving a stain where the Foreman parks
  • A fuel smell hanging around the bodywork hours after the engine has cooled
  • Cracking, a chalky gray bloom, or a hardened length you can feel when you pinch the hose
  • Bogging on a pull, an uneven idle, or the engine acting starved with plenty of fuel in the tank
  • Dirt caked into a dark ring at either clamp, the classic mark of fuel weeping and drying repeatedly

Gravity feed adds a twist. A crack on this Foreman can pull air into the fuel stream rather than push gasoline out, which shows up as a lean surge with nothing at all on the floor. A dry shop is not a clean bill of health.

What to Have Ready, and Handling the Fuel

Set out the following before touching a clamp:

  • Nitrile or rubber gloves and eye protection
  • A wide drain pan or approved gasoline container
  • Replacement hose matched to the original inside diameter and rated for constant gasoline contact
  • Fresh clamps or a clamp assortment, plus pliers that fit the factory clip style
  • A short length of clear tubing for the carburetor float bowl drain
  • A razor knife, hand tools for the seat and fender hardware, and plenty of rags

Take the gasoline seriously. Its vapor is heavier than air, so it rolls off the machine and pools at floor level right where you are kneeling, and an open window above the bench does nothing about that. Work outside or with the overhead door fully open so air moves at ground level. Shut off any appliance with a standing pilot flame, keep torches and grinders out of the space, use a sealed LED work light, and keep an extinguisher within reach.

Draining the System and Pulling the Line

Turn the fuel valve to its off position and disconnect the battery negative cable. Slip your clear tubing over the carburetor float bowl drain, run it into the container, and back out the drain screw. Emptying the bowl also empties the hose feeding it, which is what keeps this job from turning into a mess later.

Remove the seat and whatever fender or side panel blocks a clear view of the tank outlet. Slide both clamps well back from their fittings before you disturb the hose, then twist each end gently on its barb to break the varnish bond rather than pulling hard. When a hose has effectively glued itself to the fuel valve spigot, slit it lengthwise with the razor and peel it off, because prying on that spigot risks cracking a part that costs far more than the hose you are throwing away. Trace the routing before the line is fully free. As a 4x4 model, this Foreman carries a front differential and the frame structure supporting it, so the hose passes through tighter clearance than a two wheel drive quad, and the electric shift wiring adds one more thing you want the new line kept away from.

Fitting the Replacement

Cut the new hose to the same length as the original. Too much length lets it sag into the frame or drift toward the exhaust, while too little pulls at both fittings every time the engine moves on its mounts. Push each end fully onto its barb until it bottoms against the shoulder, and install it dry. Grease, oil, and silicone spray do not belong on a fuel fitting, since a lubricated surface gives fuel a path to creep past the clamp and can carry residue into the carburetor. If a hose end fights you, dip it in hot water for fifteen seconds and it will slide on without help.

Position each new clamp just behind the raised bead on its fitting so it cannot walk off, then tighten evenly until the rubber is held firmly without being crushed. Put the hose back through its original clips, confirm real clearance from the header and the front driveline, and while the bodywork is off make sure the tank vent hose is open and unkinked. A blocked vent starves the engine in a way that imitates a bad fuel line perfectly.

Checking Your Work and Closing Up

Close the float bowl drain screw, Reconnect the battery, and turn the fuel valve back on. Give gravity a full minute to fill the line and the bowl, then dry both joints with a clean rag and study them under strong light. A bead of fuel at a clamp means either the hose is not fully seated or the clamp needs another quarter turn. Start the engine, let it idle up to temperature so the hose warms and everything settles, and inspect once more while it runs.

Since this Foreman is carbureted, you also have easy access to an inline filter or the screen at the fuel valve, and there is no better time to clean or replace it than with the hose already off. That is a genuine advantage over the fuel injected utility quads that came later, where the filter sits inside the tank with the pump and cannot be reached from the visible line at all.
