Fuel Line Replacement on a 1998 Honda TRX450 Foreman 4x4

Few utility quads have stayed in working service as long as the first–year TRX450 Foreman, and a machine that has been hauling feed and firewood since 1998 has almost certainly outlived its original rubber. This Foreman feeds its single–cylinder engine through a carburetor, which means the whole fuel circuit runs on gravity: fuel leaves the tank through a manually operated petcock, drops through a short rubber hose, and enters the carburetor inlet fitting. Nothing in that hose is pressurized, which makes this one of the friendlier repairs on the machine, provided you treat the gasoline itself with respect.

Confirming What You Are Working With

Look under the left side of the tank on your 1998 Foreman and you will find a lever–style petcock with OFF, ON, and RES positions. That valve is your shutoff, and it is the single most important control in this job. Newer injected utility quads have no such valve because an in–tank pump handles delivery and the lines hold pressure that must be bled off first. Your machine has no pump and no pressure to relieve, but it does have a full tank sitting above an open fitting, so fuel will keep running until the petcock is closed.

The 4x4 driveline matters here in a small but practical way. With a front differential, propeller shaft, and the extra frame structure that comes with them, the lower left side of the chassis is more crowded than on a two–wheel–drive quad, and the factory routed the fuel hose through clips that keep it away from that hardware. Trace the hose end to end and note every clip before anything comes loose.

Why Rubber Quits Sealing

Fuel hose does not wear out from use so much as it cures in place. The plasticizers that keep the wall soft slowly migrate out, and the hose transitions from pliable to stiff to genuinely brittle. Heat cycling from the engine accelerates it, and so does simple calendar age on a machine this old. Riders in arid country notice the process running faster, because low humidity draws moisture out of the hose wall and hardens it from the outside inward until the surface crazes with fine cracks.

Ethanol–blended pump fuel works the opposite direction. Left sitting in the line through a quiet season, alcohol–bearing gas attracts water and softens the inner liner while the exterior continues to stiffen, and the varnish it leaves behind glues the hose to the barbs. A line can look intact and still be shedding material toward your carburetor jets, so on a 1998 machine the decision to replace should rest on age as much as on appearance.

Symptoms That Deserve Attention

A failing hose usually gives warning before it strands you:

  • A gasoline puddle or damp patch on the skid plate or garage floor beneath the tank
  • A strong fuel smell that lingers around the machine even after it has been parked a while
  • Visible cracking, a chalky gray surface, or a section that feels hard and glassy when pinched
  • Bogging under load, hesitation off idle, or a lean stumble that mimics a low fuel level
  • A dust–caked ring at either fitting, which is dried residue from fuel that has been weeping and evaporating

Because this is a gravity system, a leak on the tank side will empty the tank onto the ground if the petcock is left on. That is worth catching early for reasons beyond running quality.

Setting Up the Work Area

Gather everything before you open a fitting so you are not searching for a tool with fuel dripping:

  • Nitrile or rubber gloves, since gasoline strips skin oils quickly
  • A sealed metal or fuel–rated container plus a funnel for what you drain
  • Fuel–rated replacement hose matched to the original inside diameter and wall thickness
  • Fresh clamps — a small assortment of worm–gear or spring clips saves a second trip
  • Hose–removal picks, a flat–blade screwdriver, a socket set for the seat and fender hardware, and clean rags

Do this outdoors or with the garage door fully open, and keep every ignition source out of the space: water heaters, work lights with hot bulbs, grinders, cigarettes. Gasoline vapor is heavier than air and settles at floor level, so ventilation low in the room matters far more than a cracked window overhead.

Getting the Old Hose Off

Turn the petcock to OFF and leave it there. Remove the seat and whatever fender or tank covering blocks your view of the run between the petcock and the carburetor. Slide a drain pan under the carburetor, then back out the float bowl drain screw and let the bowl and the hose empty into the pan through the overflow tube. Draining first means the hose is nearly dry when you pull it, which keeps the mess small and the fumes down.

Slide each clamp well back along the hose before you disturb the fitting. On a machine of this vintage the hose ends are usually varnished onto the barbs, so twist gently to break that bond rather than hauling on it. If a stubborn end refuses to release, slit the hose lengthwise with a razor and peel it away; the fitting is worth more than the hose. Note the tank vent hose as you work and keep it separate from the fuel line so nothing gets crossed on reassembly.

Fitting and Routing the New Line

Cut the replacement to match the old piece rather than leaving slack. Extra length lets the hose sag into the front driveline or rub a frame edge, and a hose that is too short pulls at both barbs every time the engine rocks on its mounts. Push each end on dry until it bottoms against the shoulder of the fitting. Do not use grease, oil, or silicone to ease it on — any lubricant on a sealing surface gives fuel a path to creep out, and it never fully wipes away. If the hose is tight, dip the end in hot water for a few seconds to soften it.

Set the new clamps just behind the raised bead on each barb and snug them evenly, firm enough to seal without cutting into the wall. Return the hose to every original clip so it stays clear of the exhaust, the cylinder head, and the front drive components on this 4x4 chassis.

Leak Check Before the First Ride

Close the float bowl drain screw, turn the petcock to ON, and simply watch for a full minute with a clean dry rag in hand. Wipe both joints and look again. Then switch to RES and check once more, since that position draws from lower in the tank and puts a slightly different head of fuel on the connection. Start the engine, let it idle, and inspect a third time while it warms and the hose reaches operating temperature.

Only after several minutes of dry running should the plastics go back on. While you are in there, remember that a fresh hose does nothing for a carburetor already fouled by the debris an old line was shedding. If your Foreman still stumbles or starves after a clean install, the float bowl and jets are the logical next stop.
