Getting a New Fuel Line onto a 1998 Honda TRX300 Fourtrax 2X4

The hardest part of this job on a 1998 TRX300 Fourtrax is usually getting a hose that has cemented itself to a barb to let go without damaging anything. Everything else is straightforward, because this 2WD utility quad is carbureted and gravity fed with a manual petcock beneath the tank. No pump, no pressure, no electronics involved.

Shutting Down and Extracting the Old Hose

Turn the petcock to OFF and watch it for half a minute. A valve with this many years on it can pass fuel even when closed, and if yours does, siphon the tank into an approved container before continuing. Remove the seat and left side cover so the valve body and the run of hose down to the carburetor are fully exposed.

Push a short piece of scrap hose onto the float bowl drain nipple, point it into a pan, and back out the drain screw. Emptying the bowl before you touch the lower fitting prevents most of the mess this job can create. Then slide both clamps well back along the hose and rotate each end on its barb to break the varnish bond before pulling. If a hose has hardened around a fitting and will not budge, slice it lengthwise with a razor and peel it away, which protects the carburetor spigot and the petcock outlet from being snapped off. With 2WD there is no front differential or additional crossmember in the path, so the old line comes out in one clean motion.

The Chemistry That Ruined It

Fuel hose does not wear so much as it changes. The rubber depends on plasticizers for flexibility, and the heat radiating from an air-cooled 282cc cylinder drives those out over decades of heat cycling. What remains is stiff and glassy, unable to absorb the shake of a big single or the twist of a chassis on rough ground, so cracks open at the bends and behind the clamps where stress never lets up. Arid, low-humidity regions accelerate that hardening, and a quad left in the sun gathers ultraviolet damage as well.

Working the opposite direction, ethanol-blended fuel left standing through a long layup pulls moisture into the system and breaks down the inner liner. The bore softens and gums while the outside continues to harden, and the debris shed from that liner heads directly into the float bowl and jets. Since both processes are driven by time, a garage-kept 1998 Fourtrax needs a fresh hose as much as a working machine does.

Recognizing a Line About to Fail

  • A puddle of fuel or dark damp patch beneath the engine after the quad has been parked
  • A strong gasoline smell that will not clear from a closed shop
  • Chalky surface checking, visible cracking, or rigid spots detectable by squeezing the hose
  • Bogging under load, hesitation off idle, or symptoms of an empty tank when fuel remains
  • A ring of varnish and caked dust at a fitting, showing fuel has been seeping past the clamp

Because gravity supplies all the pressure in this system, a hose collapsed internally can starve the carburetor without ever leaking. Take those running complaints as fuel line evidence until the hose is ruled out.

Parts, Tools, and a Word on Vapor

Set out nitrile gloves, eye protection, an approved sealed fuel container, a wide drain pan, gasoline-rated hose in the original inside diameter, new clamps, a flat-blade screwdriver, needle-nose pliers, sockets for the bodywork, a razor knife, scrap hose for the bowl drain, and a stack of clean rags.

Ventilation is the one thing not to improvise. Gasoline vapor is heavier than air, so it settles along the floor exactly where water heater pilots, shop heaters, and power strips sit. Work outdoors or with the garage door fully open and get air moving low, not overhead. Shut off every ignition source in the space, let the exhaust cool completely before you reach across it, keep open fittings covered with a rag, and never leave drained fuel standing in an open pan.

Fitting the New Line

Measure the piece you removed and cut the replacement to match. A hose left too long sags onto the cylinder head or chafes a frame tube, and one cut too short pulls at both barbs until it eventually works off one of them. Push each end on dry, seating it fully against the shoulder of the fitting, and keep every lubricant away from the barbs. Grease, oil, or silicone on a sealing surface gives fuel a path past even a well tightened clamp, producing a slow seep that no additional torque will stop. A few seconds with the hose end in hot water softens it enough to slide on.

Place the new clamps just behind the raised bead on each fitting, orient the screws where you can reach them later, and tighten evenly until the hose will not rotate by hand. Then quit, because crushing fresh rubber cuts a groove that becomes next year's leak. Reseat the line in its original clips so it hangs clear of the header and the steering.

Verifying Before You Ride

Close the float bowl drain screw, open the petcock, and leave the Fourtrax undisturbed for five minutes with a clean dry rag under each connection. Dry rags mean you are done with that part. Damp fabric means the hose is not fully seated or a clamp sits off its bead, both of which are quick fixes in the garage and serious problems on the trail. Start the engine and repeat the check at idle, since vibration finds joints that pass a static test.

Two last items while the bodywork is off. Clean the sediment screen behind the petcock, since it captures the flakes an aging hose sheds and a clogged screen will imitate the starvation you just cured. Confirm the tank vent hose is open and routed correctly, because a blocked vent shuts down a gravity feed system just as effectively as a bad line.
