How to Swap the Fuel Line on a 1998 Honda TRX250 Recon

Most riders do not go looking for a fuel line problem. They notice a smell in the shed, or the engine starts acting starved halfway up a hill, and only then do they lift the seat and find a hose that has turned the color and texture of an old pencil eraser. On a 1998 Recon, a machine that has now had more than two decades to bake and harden that rubber, catching the failure early is entirely a matter of knowing what to look for.
Reading the Warning Signs
A gravity-fed fuel system gives you clear symptoms because there is no pump masking anything. Watch for these:
- The unmistakable smell of raw gas around the quad long after shutdown
- A wet spot beneath the engine, usually toward the left where the hose meets the carburetor
- Hairline cracks along the outside of the hose, especially where it bends
- A hose that feels rigid rather than springy when you squeeze it
- A lean stumble, hesitation on acceleration, or bogging that clears up when you back off the throttle
The running symptoms come from two directions. A collapsing or internally swollen hose restricts flow, so the float bowl cannot keep up with demand, and the engine leans out under load. A hose shedding its inner liner sends particles to the jets, which produces the same starved behavior in a less predictable way.
What Kills Fuel Hose
Rubber has a service life whether the quad gets ridden or not. The compound loses its softeners over years of heat cycles from the air-cooled single, and it stiffens progressively until it can no longer flex where it bends around the frame. Dry climates speed this along, pulling moisture out of the hose wall and leaving it chalky on the surface.
Then there is fuel chemistry. Ethanol-blended gasoline was not widespread when this Recon was new, but it has been the standard diet for most of the machine's working life. E10 draws water into the fuel and attacks the hose liner from the inside, and any stretch of time with fuel sitting still in the line leaves gum and varnish behind. That residue bonds the hose to its fittings and makes an otherwise trivial job harder than it needs to be.
Confirming the Fuel System on This Machine
The 1998 Recon is carbureted. Fuel sits in the tank under the front plastic, exits through a manual petcock with OFF, ON, and RES positions, and drops down a single short hose to the carburetor inlet. Nothing in that path is pressurized, so the valve is your shutoff and you do not need to relieve pressure or pull a pump fuse the way you would on an injected quad, where the tank-mounted pump holds the line under pressure until it is deliberately bled down.
This is also a two-wheel-drive machine, which keeps the hose run direct and easy to reach. Quads with a front differential and four-wheel-drive hardware route their lines around considerably more structure. On the Recon, the entire path is visible once the seat and the tank cover come off.
Tools, Parts, and Ventilation
Have the following on the bench before you begin:
- Replacement fuel hose in the same inside diameter as the original
- New clamps, either spring style or small worm-gear
- Gloves, eye protection, and plenty of shop rags
- A sealed metal or approved plastic can for the fuel you drain
- Screwdriver, pliers, and a socket set for the seat and body panels
Take the ventilation seriously. Gasoline vapor pools low to the ground and will travel across a floor to a water heater or shop furnace pilot. Do this work outdoors or with the overhead door wide open, put out any open flame, and skip the extension lights with hot bulbs. Nothing about the mechanical side of this job is dangerous; the fuel is the part that demands respect.
Getting the Old Hose Out
Close the petcock, then drain the float bowl through the drain screw at the bottom of the carburetor into your container so the low point of the system is empty. Back the old clamps off and slide them clear of the fittings. Give the hose a slow twist at each barb before pulling, which shears the varnish that has effectively glued it in place. When a hose has gone hard enough that twisting does nothing, cut it lengthwise with a blade and peel the remnant off the spigot instead of prying, because a cracked petcock outlet or carburetor inlet turns a fifteen dollar repair into a much larger one.
Note how the hose sits before it is fully free. It should describe a gentle curve with no tight bends and no contact with the exhaust, the shift linkage, or the frame welds.
Installing the Replacement
Trim the new hose to match the old one. Extra length is not insurance, it is a loop waiting to rub a hole in itself or press against something hot. Warm the hose ends briefly in hot water so they slide onto the barbs, then push each one on until it bottoms out fully past the retaining bead.
Do not lubricate the fittings. Grease and oil interfere with the rubber gripping the metal, and a slick barb will weep no matter how tight the clamp. Set the new clamps just behind the bead on each end and tighten them evenly. Some injected machines use snap-together quick-connect fittings that require no clamp, but both ends on this Recon are conventional clamped barbs and both need a clamp.
Verifying the Repair
Turn the petcock back on and simply wait. Give it five minutes with the engine off and inspect both connections with a flashlight, then wipe each joint with a dry rag and look for fuel transfer on the cloth. If both are dry, start the engine, let it idle, and repeat the inspection while the quad is running and vibrating.
While you are in there, pull the screen out of the petcock, rinse it in clean fuel, and put it back. That small filter is serviceable on a carbureted Recon, unlike an injected quad where the filter lives inside the tank as part of the pump assembly. Between a new hose and a clean screen, your 1998 Recon should be delivering fuel reliably again.
