Fuel Line Service on the 1997 Kodiak 400 4x4

The petcock is the most useful thing about working on this fuel system. Because the 1997 Kodiak 400 4x4 is carbureted, a single turn of that valve stops fuel flow completely and lets you take your time with the rest of the job. No pump to disable, no pressure to bleed, and no locking coupler to coax apart — just a rubber hose, two barbs, and a pair of clamps standing between you and a reliable machine.
The Gravity Feed Path in Detail
Fuel exits the tank through the petcock, runs down one hose, and enters the carburetor float bowl on the strength of gravity alone. The 386cc air-cooled single needs nothing more than that. The float bowl carries a drain screw at the bottom of the system, which is your tool for emptying whatever sits downstream of the valve. Filtration is handled by a small screen inside the petcock rather than an inline filter on the visible hose. And because this Kodiak is a 4x4, the front differential and the extra frame members that come with it sit near the hose path, so routing takes a bit more attention than on a two-wheel-drive quad.
What Finally Kills a Fuel Hose
Rubber lines fail from age rather than mileage. Heat cycling drives the plasticizers out of the wall until the hose loses its flexibility, hardens, and begins to craze at bends and clamp shoulders. Arid climates speed this along by drawing moisture off the outer surface. Meanwhile, ethanol-blended pump gas absorbs water and slowly breaks down the inner liner, leaving gum deposits whenever the quad sits unused with fuel standing in the line. After this many seasons, both processes have had plenty of time to work.
Warning Signs on the Trail and in the Garage
The first clue is usually your nose — a gasoline smell around the front bodywork that lingers even with the petcock closed. Next comes visual evidence: a damp shadow or small puddle on the floor beneath the engine, a slick film along the hose, or a dried ring of dust at a fitting where fuel has been weeping. Pinch the line in several spots and compare; healthy hose gives and rebounds, while a failing section feels hard and may crackle audibly. On the engine side, bogging when the Kodiak is working, hesitation off idle, and a machine that behaves as though it is nearly out of gas all point at fuel delivery, because a cracked line pulls in air as easily as it leaks.
Tools and a Word About Gasoline
Lay out nitrile gloves, eye protection, a drain pan, an approved sealed fuel container, gasoline-rated hose in the original inside diameter, fresh clamps, a flat-blade screwdriver, pliers, sockets for the seat and plastics, a razor blade, a flashlight, and rags. Then take the fuel seriously. Do the work outdoors or with the shop door completely open, because gasoline vapor is heavier than air and gathers at floor level where a furnace pilot, a heater, or a sparking cord can reach it. Keep the container capped between pours, clean up spills immediately, and keep an extinguisher on the bench.
Off With the Old Line
Turn the petcock off, remove the seat, and pull enough front bodywork to see the tank spigot and carburetor inlet together. Slide the pan under the carb and open the float bowl drain to release the fuel trapped there. Walk both clamps back along the hose before touching a fitting, then twist each end a quarter turn to break the varnish bond and work it off gradually instead of hauling on a petcock that has been in service for decades. Slit any hose that has bonded to a barb and peel it off. Watch that you do not confuse the tank vent hose with the fuel line, and photograph the guides and clearance points near the front driveline before the old hose is fully out.
New Hose On, Then Prove It Dry
Cut the replacement to match the old piece exactly, since a long hose chafes or dips into the driveline and a short one strains the petcock spigot. Press each end fully onto its barb until it bottoms against the shoulder, and assemble it dry. Grease, oil, and silicone do not belong on a fuel fitting, because a lubricated sealing surface undercuts the barb's grip and gives fuel a channel to escape beneath the clamp. Soften a tight end with hot water instead. Place fresh clamps just behind the raised bead on each fitting and snug them evenly, then set the hose back in its guides with a continuous downhill run to the carburetor and good clearance from the exhaust. Open the petcock and let the line and bowl fill for several minutes without starting the engine, checking both joints with a clean white rag. Fire it up, idle it warm, and inspect again with the machine shaking, then rev it lightly and take a last look before reassembling. If it still runs lean afterward, the petcock screen and carburetor jets are next.
