No fuel pump, no injectors, no pressurized rail, no plastic quick-connect couplers to fight. That distinction matters because the two systems demand different opening moves: an injected quad requires relieving line pressure and pinching the hose closed with clamping pliers, while your Big Bear needs nothing more than a twist of the petcock lever to off. Everything downstream of that valve is at atmospheric pressure the moment you shut it.
Reading a Hose That Is Ready to Fail
Owners rarely replace fuel line on schedule; they replace it after a puddle appears. Catching it earlier saves a tow out of the woods. The clearest tells on a machine of this vintage include a slick of gasoline on the skid plate or the concrete beneath the engine, a fuel smell that hangs around the quad hours after shutdown, and visible surface cracking along the tightest bend in the run. Squeeze the hose between thumb and forefinger: healthy line compresses and springs back, while a failing one either feels glassy and refuses to deform or has gone soft and spongy from the inside out.
Running symptoms count too. A partially collapsed or varnish-restricted line starves the float bowl, so the engine bogs when you lug it up a grade, stumbles as you roll into the throttle, or acts like the tank is dry with several gallons still aboard. Weeping at either barb often shows as a ring of caked dirt where fuel has seeped and dried in place.
Why Rubber Does Not Last Forever
Two separate processes attack the same piece of hose. From the outside, decades of heat cycling drive off the compounds that keep the rubber flexible, and the wall gradually hardens until vibration and frame flex open hairline splits. Dry climates speed this along noticeably because low humidity accelerates the loss of surface moisture, which is why a Big Bear that spent its life in high desert country often has crunchier line than one from a humid region despite identical hours.
From the inside, ethanol-blended pump gas does the damage. Alcohol attracts water, and a line left full through a long idle stretch slowly degrades its inner liner while leaving gum and varnish behind. That residue is what plugs the petcock screen and the carburetor's tiny passages, so a fresh hose is often only half the fix on a neglected machine.
Tools, Parts, and a Genuine Word About Gasoline
- Rubber or nitrile gloves and eye protection
- An approved fuel container or catch pan large enough for whatever the tank still holds
- New fuel line in the correct inside diameter for this model, plus a few extra inches for trimming
- A clamp kit with fresh spring clips or miniature worm-gear clamps
- Flat-blade screwdriver, needle-nose pliers, razor knife, and plenty of rags
- A short piece of clear tubing to direct float bowl drainage into your container
Take the machine outside or work with the overhead door wide open. Gasoline vapor sinks and pools along the floor, so ground-level airflow is what protects you, not an open window overhead. Kill every ignition source in the area, including water heater pilots and shop heaters, and never smoke around an open fuel system.
Getting the Old Line Out
With the petcock off, raise the seat and remove whatever bodywork blocks access to the tank outlet and the hose path down to the carburetor. Position your pan first so nothing lands on the frame. Open the float bowl drain screw and let the carburetor empty through your clear tube — that step alone removes most of the fuel that would otherwise end up on your forearm.
Slide both clamps back along the hose, well clear of the barbs. Old line usually bonds itself to the fittings with dried varnish, so twist it a quarter turn to break the seal rather than hauling on it. When a hose refuses to budge, split it lengthwise with a razor and peel it off in strips; that protects the petcock spigot and the carburetor inlet, both of which are more fragile than they look. Snap a photo of the routing before the last end comes free, paying attention to how the line clears the front driveline components that a four-wheel-drive Big Bear carries and a 2x4 chassis does not.
Installing the New Hose and Checking Your Work
Trim the replacement to the same length as the original. Extra hose is not a safety margin — it sags into moving parts and chafes against the frame. Slide each end onto its barb until it bottoms out fully, and install it dry. Grease, oil, and silicone all belong nowhere near a fuel fitting, because any film on that surface becomes a leak path once the clamp is tightened. A dip in hot water makes a stubborn end slip on without lubricant.
Locate the new clamps just behind the bead on the petcock spigot and the carburetor inlet, then tighten evenly until the rubber is held firmly but not deformed. Return the line to its factory guides so it hangs clear of exhaust heat and the steering linkage.
Close the float bowl screw, turn the petcock back on, and watch both joints for a full minute as gravity refills the line. Dry the fittings with a clean rag and inspect once more before starting the engine, then let it idle several minutes and check a final time under vibration. Because this Big Bear is carbureted, its filtration sits in the accessible petcock screen instead of inside the tank the way an injected model's pump filter does, so if fuel delivery still feels weak after a clean install, that screen and the carburetor jets are your next stop.
