Knowing exactly how fuel gets from the tank to the engine on a 1997 Big Bear 350 2x4 makes this repair almost relaxing. There is no fuel pump, no injector, and no pressurized rail. Gravity moves gasoline through a manual valve and down one length of rubber hose to a carburetor, and every part of that path can be opened with a screwdriver and a pair of pliers.

Mapping the System From Tank to Carb

The fuel valve sits beneath the tank and offers ON, OFF, and reserve positions, with a small strainer screen behind the outlet to keep tank sediment out of the hose. The hose leaves that outlet and drops to the carburetor inlet, secured with a clamp at either end and held in place mid run by a clip. The carburetor has a float bowl drain screw at the bottom, which is the tool that keeps this job dry.

Since this is the 2x4 version, there is no front differential or set of axle shafts to route the hose around, so the path is short and largely unobstructed. On 4x4 variants of the same platform the line sometimes takes a slightly longer route with an extra clearance point, but on your machine what you see after pulling the seat and side cover is the whole story.

Reasons Fuel Hose Fails

Rubber ages whether the quad is ridden or parked. The plasticizers that keep the hose flexible slowly evaporate out of the material, and every heat cycle from the air cooled 350 drives that process faster. The hose becomes hard and slick, then cracks at its bends and loses its clamping grip on the barbs. In dry regions, low humidity draws moisture out of the wall and leaves the rubber with no elasticity left at all.

The liner suffers separately. Ethanol in modern gasoline attracts atmospheric water, and the resulting mix degrades the inside surface during the long stretches a utility quad sits between jobs. A line can look reasonable on the outside while its liner delaminates and drops soft debris toward the carburetor jets. This is standard rubber aging, not a fault in the machine, and on a quad approaching three decades of service it is reason enough to replace the hose on sight.

Noticing the Problem Before It Grows

Keep an eye out for these:

  • Fuel puddling under the machine or streaking down the engine after it sits with the valve open
  • A persistent gasoline smell around the tank with no visible spill
  • Hairline cracks, chalky surface texture, or a hardened section you can feel by squeezing
  • Bogging on acceleration, lean surging at cruise, or an engine that acts empty with gas in the tank
  • Dust caked residue rings at either fitting, left where seeping fuel dried

A cracked hose often draws air in rather than pushing fuel out, so the engine complains long before anything drips. On an air cooled motor, an unexplained lean condition is worth solving quickly.

What the Job Requires

Set out the following before the valve gets closed:

  • Fuel rated hose in the original inside diameter
  • New clamps, because old spring clips lose tension and old worm gear clamps seize
  • Gloves and eye protection
  • A drain pan and a sealed container rated for gasoline
  • Screwdriver, pliers, fresh utility blade, and rags
  • Hand tools for the seat and side cover fasteners

Treat the fuel with respect. Gasoline vapor is heavier than air and sinks to floor level, where it travels toward pilot lights and electrical sparks you would never think about at standing height. Open the door fully or work outdoors, put a fan low and pointed away from the quad, shut down appliances with a standing flame, and keep an extinguisher nearby. Spread fuel soaked rags outside to dry rather than sealing them in a container.

Pulling the Hose From Petcock to Carb

Turn the valve to OFF. Remove the seat and side panel, then slide the pan under the carburetor and open the float bowl drain screw, letting the bowl empty before you disconnect anything. Slide both clamps back along the hose so they clear the fittings.

Give the hose a gentle quarter turn at the barb to break the varnish bond, then draw it off with steady pressure and a rag underneath to catch the trickle. When a hose end has cemented itself to brass, cut it lengthwise with the knife and peel it away in halves instead of prying, which is what cracks fittings. Take the valve end loose the same way. Before the old hose is fully clear of the frame, note every clip and pass point so you can duplicate the routing.

Assembly Without Shortcuts

Cut the replacement to the same length as the piece you removed. Too long and it sags into the chassis and rubs through; too short and both fittings stay under tension. Slide each end fully onto its barb until it seats, and assemble dry. Grease, oil, and sealant all give fuel a route to escape along the barb and contribute nothing to the seal, so keep them off entirely. Dip a stiff hose end in hot water briefly if it will not slide on.

Set the clamps just behind the raised bead on each fitting and snug them evenly until the hose no longer rotates. Stop at that point, since a worm gear clamp cranked down hard cuts the hose wall and creates a slow leak. Return the line to its original clip, keeping generous clearance from the exhaust and engine cases.

The Post Install Inspection

Open the valve and wait before hitting the starter. The bowl fills by gravity over the next minute, and that cool, quiet window is the best time to catch seepage. Wipe both joints dry with a clean rag, pause, and look for fresh fuel. Once they hold, start the engine, let it idle to temperature, and inspect again with the chassis vibrating.

Take a slow lap, shut down, and check both fittings a final time before the plastics go back. While you are in there, rinse the strainer screen at the valve outlet and confirm the tank vent is open. Either one restricts flow exactly the way a failing hose does, and clearing both now keeps the credit where it belongs.
