Assembling Your Kit

The Slow Death of Old Fuel Hose

Rubber fuel line has a service life measured in years, not miles, and a 1997 machine is well past it regardless of how many hours are on the meter. The flexible compounds inside the hose wall gradually leach out, leaving behind a stiff, glassy material that cracks instead of flexing. Heat from the engine bay speeds the process, and the constant chassis movement of a working 4x4 quad turns those microscopic cracks into real ones.

  • Visible cracking, ballooning near a clamp, or a hose that feels hard rather than springy

Any one of these justifies pulling the plastics and looking. A hose that fails outright dumps the tank contents onto a hot engine, which is exactly the scenario worth spending twenty dollars to avoid.

Removal Without the Mess

Close the petcock and let the engine idle briefly to run the carburetor down if it will still start. Remove the seat and whatever bodywork blocks access to the tank spigot and the carburetor inlet. Position your pan directly under the work area, then back out the float bowl drain screw and empty the bowl into it.

Work each clamp back along the hose before disturbing the hose itself. Give the old line a slow quarter turn on the barb to break loose the hardened varnish, then work it off. When a hose has fused itself in place, cutting it lengthwise with a razor and peeling it away is always safer than pulling hard on a thirty year old petcock spigot or a brass carburetor fitting.

Before the hose is completely free, trace its path. Four wheel drive versions of this chassis route the line past front differential hardware and additional frame crossmembers, and there are specific guides and clips that hold it away from the exhaust and the driveline. Reproducing that path exactly is not optional.

Installation and Verification

Trim the new hose using the old one as your template. Push each end onto its barb dry, seating it until it stops against the shoulder of the fitting. Leave grease, oil, and silicone spray out of this entirely; lubricant on a barb sealing surface is how a joint that felt tight starts weeping a week later. A quick soak of the hose end in hot water is the correct way to make a stubborn fit go on.

Set the new clamps just behind the retaining bead on each fitting, oriented so the screw or the clamp ears are reachable later. Snug them firmly without crushing the rubber. Reinstall the hose into every clip you noted, confirm nothing touches the header or the front driveline, and give it a gentle tug to verify both ends are captured.

Open the petcock and wait. Fuel needs a moment to fill the line and refill the float bowl, and that static period is your best leak test. Dry both joints with a rag, wait two minutes, and look again. Fire the engine, let it idle to full warmth while checking a third time, then shut it off and check with everything hot. Park the King Quad on clean concrete overnight and inspect the floor in the morning before you take it out to work.
