Changing Out the Fuel Line on a 1997 LT-F250 Quadrunner

Modern pump gas is harder on old rubber than anything the original hose on a 1997 Quadrunner 250 was designed to see. Between ethanol content and the simple passage of decades, the fuel line on a machine of this era is living on borrowed time. Replacing it before it fails is a short job with basic tools, and it removes one of the few remaining components that can quietly leave you walking.

What Ethanol and Time Do to a Hose

Ethanol-blended fuel is hygroscopic, meaning it pulls moisture out of the air and holds it in suspension. That water-laden mixture sits against the inner liner of the hose and slowly degrades it, softening the surface until it begins shedding material downstream toward the carburetor. When the machine sits unused for months, the same fuel oxidizes and leaves gum and varnish deposits that narrow the passage. A hose can look entirely serviceable from outside while its bore is measurably restricted.

The outer wall ages on a separate track. Plasticizers that keep the rubber flexible migrate out over the years, and heat cycling from the air-cooled 250 accelerates the loss. The hose stiffens, loses the ability to conform around a barb, and cracks at the bends under vibration. Riders in arid, low-humidity country watch this happen years sooner, since dry air draws moisture from the rubber and hardens it from the outside inward.

Recognizing a Line That Is Done

  • A pool or damp shadow on the floor beneath the tank after the machine has been parked
  • A gasoline smell around the Quadrunner that persists hours after shutdown
  • Fine cracks that open when you bend the hose, or a chalky white surface
  • Rubber that feels rigid and glassy, or soft and swollen next to a barb
  • An engine that bogs when the throttle opens, stumbles lean at higher rpm, or behaves as if the tank were empty when it is not

Pinch the entire length between your fingers. Healthy hose compresses and springs back. A line at the end of its life stays deformed or crackles audibly, and either result is your answer.

The Fuel System on This Machine

The 1997 LT-F250 is carbureted, with fuel dropping by gravity from the tank through a manual petcock into a Mikuni carburetor. There is no electric pump and no pressure in the line at any point. That makes the shutoff genuinely simple — rotate the petcock lever to off and the flow stops. Owners used to fuel-injected quads can skip pulling a pump relay, cranking to bleed pressure, and hunting for the release on a self-locking quick-connect coupler, because none of those exist here. Both hose ends are plain barbs with clamps.

The float bowl drain screw is another benefit of a carbureted setup, letting you empty leftover fuel into a pan deliberately. And rather than concealing the filter inside the tank as part of a pump module, this machine keeps any filtration inline where it can be inspected and swapped by hand.

Getting Ready to Work

Have the following at the bench before starting: fuel-rated hose in the original inside diameter, new clamps, a replacement inline filter if one is fitted, nitrile or rubber gloves, eye protection, a sealed container for drained gas, a catch pan, a flat-blade screwdriver, needle-nose pliers, a sharp razor knife, and plenty of clean rags.

Respect the fuel. Gasoline vapor is heavier than air, so it settles at floor level and spreads sideways along the ground instead of dissipating upward. Work outside, or with the garage door fully open and airflow moving low across the floor. Keep open flames, shop heaters, hot work lights, and grinding operations entirely out of the space. Disconnect the negative battery cable before you open a fitting so a dropped tool cannot arc across a terminal, and keep the fuel container capped rather than letting an open pan sit next to you.

Taking the Old Hose Off

Close the petcock and let the engine run until it stalls on its own, burning through what remains downstream. Slide the pan under the carburetor, loosen the float bowl drain screw, and empty the bowl. Remove the seat and whichever panel restricts your access to the hose, then trace the run from petcock to carburetor and note every clip and guide before anything moves.

Walk the old clamps back along the hose with pliers. Twist each end a quarter turn on its barb to break the varnish that has bonded it in place, then draw it off. Hardened rubber that will not release should be slit lengthwise with the razor and peeled away in strips instead of pulled harder, since the petcock spigot bends far more easily than aged hose lets go. With no front differential in this 2WD frame, the hose comes out along a short, unobstructed route.

Installation and Verification

Cut the new hose to match the original piece exactly. Too much length sags into something abrasive; too little keeps both fittings under constant strain. Slide the clamps on before seating either end, then push each end fully onto its barb until it bottoms against the shoulder. Fit everything dry — no grease, no oil, no silicone spray on the fittings, because lubricant on a sealing surface creates a channel for fuel to weep along and can carry contamination into the carburetor. Soften stubborn new rubber with a quick hot water dip. Position each clamp just behind the raised bead on the barb and tighten firmly and evenly without cutting into the wall. Point any inline filter's flow arrow toward the carburetor, support its weight so nothing hangs on the hose, and route the finished line through its factory guides clear of the exhaust and cylinder head.

Snug the bowl drain screw, Reconnect the battery, and open the petcock. Wait a minute for gravity to fill the line and bowl, then wipe both joints with a clean rag and watch for fuel returning. Start the engine and let the LT-F250 idle several minutes, checking once more while the machine vibrates, because a static inspection hides seeps that running conditions reveal. Snap the throttle a few times and run a dry rag under the hose where you cannot see. When both joints stay completely dry, reinstall the bodywork and the quad is ready to go back to work.
