1997 Polaris Xpress 400: Getting a New Fuel Line Installed Right

Fuel hose is one of the few parts on a 1997 Xpress 400 that fails purely from sitting still. It does not care how many hours are on the engine or how gently the machine was ridden. Rubber ages, and once it does, this carbureted two-stroke starts starving for fuel or leaking onto the floor. The good news is that the system is about as simple as fuel delivery gets: a manual valve on the tank, a diaphragm pump run off crankcase pulses, and short barbed hose runs held on with clamps.
The Chemistry Behind a Hardened Hose
Inside every length of fuel line are compounds that keep the wall soft and elastic. They gradually migrate out under heat, and after decades of warm-up cycles what remains behaves more like rigid tubing than rubber. That stiffness is the root of both failure modes: the hose cracks where it has to bend, and it stops conforming tightly around the barb where the clamp squeezes it.
Two outside factors speed this up. Machines stored in dry, arid air lose surface moisture from the hose wall and harden noticeably sooner than machines living in humid climates. Meanwhile, ethanol-blended pump gas left standing in the line for months draws in water and breaks down the inner liner, sometimes leaving gum and varnish behind that narrows the passage. That combination is why a hose can pass a visual check and still be days from splitting. On a machine of this vintage, age is reason enough to replace it.
Getting Ready and Staying Safe
Treat the gasoline with more respect than the hardware. Vapor is heavier than air and pools at floor level, right where you will be working, so open the shop or roll the quad outside and get a fan moving air across the floor. Kill every ignition source in the area — heaters, appliance pilot lights, grinders, anything that sparks — and keep an extinguisher close enough to grab without standing up.
Have these staged before you begin:
- Gasoline-rated hose in the original inside diameter, with a little extra length
- New clamps in the correct sizes for the valve, pump, and carburetor connections
- Nitrile or rubber gloves and safety glasses
- A drain pan plus a sealed, approved container for recovered fuel
- Screwdrivers, a small socket set, needle-nose pliers, and a razor knife
- A fresh inline filter and plenty of rags
Reading the Warning Signs
The failures worth catching early are the boring ones. Look for a small puddle or damp spot under the chassis after the machine has sat with the valve open. Notice a gasoline smell that hangs in a closed shed long after shutdown. Check for a ring of dust stuck around a fitting, which is what dried, slow seepage leaves behind. Run the hose through your fingers and feel for hard sections, chalky texture, or fine cracks that open up when you flex it.
Running behavior tells the same story from the other end. A hose that has hardened enough to draw air keeps the pump from filling the float bowl, so the engine bogs under load, stumbles lean on a hard pull, or feels like it is running out of fuel with half a tank showing. Difficulty starting after several days parked fits the pattern too. Two-strokes do not tolerate a lean condition well, which makes this a repair worth doing at the first symptom rather than the last.
Removal, Step by Step
Close the fuel valve. That single move isolates the tank, and it is the reason a carbureted machine does not need the line-clamping pliers you would reach for on an injected quad with no valve to shut. Loosen the carburetor float bowl drain screw and drain the bowl into your pan so nothing downstream comes back at you.
Remove the seat and any side panel in the way, then trace the whole run before disturbing it. Note each frame clip and every clearance point. As a four wheel drive utility platform, the Xpress 400 routes its line past front driveline hardware and through a slightly busier section of chassis than a two wheel drive machine does, so putting the new hose back along the identical path is what keeps it clear of heat and moving components.
Slide clamps well back before touching the hose ends. Twist each end on its barb to break the varnish bond, then rock it free. If an end has gone hard and refuses, cut it lengthwise with the razor and peel it off — prying on an aged barb or pump housing is how you turn a hose job into a parts order. Also replace the small impulse line between the crankcase and the fuel pump while you have access. It ages identically, and a leak there weakens the pump no matter how good the supply hose is. Wipe old varnish off every barb before assembly.
Assembly, Clamping, and the Leak Check
Match each new piece to the length of the old one you removed. Slide clamps on first, then push each hose end fully home until it passes the raised bead on the fitting. Assemble dry — never grease, oil, or silicone a fuel fitting. Lubricant destroys the friction that holds the joint and opens a channel for fuel to seep out under the clamp. A stubborn hose end softens plenty after a short dip in hot water.
Position each clamp just behind the bead and tighten until you see the hose swell slightly. Stop there; a worm-gear clamp torqued down bites into new rubber and creates the leak you were trying to prevent. Fit the new inline filter with the flow arrow pointing toward the carburetor and secure the hose back into its factory clips, away from exhaust and clear at full steering lock.
Close the bowl drain, open the valve, and let it sit five minutes with a dry rag wiped around each joint so any weep shows as a fresh stain. Then start the engine, since the pulse pump only builds real pressure while running, and inspect the valve, both pump ports, the filter, and the carburetor inlet again at idle and after a few blips of throttle. Everything on this carbureted setup is visible and serviceable in the open, unlike an injected machine that hides its filter inside the tank. Once every connection stays dry, reinstall the bodywork and the 1997 Xpress 400 is trail ready.
