Everything You Need Before You Begin

Fuel work rewards preparation, so collect the following before a single clamp moves on your 1997 Xpress 300: nitrile or rubber gloves, a sealed fuel rated container, a shallow drain pan, replacement hose in the same inside diameter as the original, a set of new clamps, a flat blade screwdriver, pliers, a small socket set for the seat and body panels, a sharp razor knife, and a stack of rags. Buy the hose a little long and trim it to the run rather than hoping a precut length fits.

Then take the gasoline handling seriously, because it is the actual risk in this job. Fuel vapor is heavier than air, which means it sinks to the floor and spreads outward instead of drifting up and out an open window. At that level it can reach a water heater pilot light or a shop heater burner clear across the room while the air where you are standing smells perfectly normal. Shut off any appliance with a standing flame before you start, work outdoors or with the overhead door fully open so air actually moves at ground level, allow the engine and exhaust to cool completely, and keep a fire extinguisher close enough to grab without stepping away.

How the Xpress Feeds Its Engine

This is a carbureted machine, which keeps the whole procedure manageable. Fuel leaves the tank through a petcock, runs down a rubber hose, and enters the carburetor, where a float bowl holds a small reserve behind a drain screw. Nothing in the circuit is pressurized, so there is no relay to remove, no rail to bleed down, no in tank pump and filter module, and no self locking quick connect fitting to release. The petcock does all the isolation you need.

The Xpress 300 is a two wheel drive quad, which makes the hose run shorter and more accessible than on a four wheel drive model where the front differential and its supporting frame structure add length and clips to the path. Do keep in mind that a separate oil injection line runs through the same area on this generation, so trace whichever hose you plan to cut back to both of its ends first.

Recognizing the Failure Before It Strands You

The most common tip off is a gasoline smell around the tank that will not clear hours after shutdown. Right behind it is a damp ring or a small puddle where the machine parks. Follow those up with a hands on check: squeeze the hose along its full length and treat any rigid, glassy, or crunchy section as finished, then flex a suspect area into a tight bend and watch for hairline cracks opening on the outside of the curve.

Engine behavior belongs on the list too. If the Xpress idles fine but bogs when you climb or pull a load, surges lean at sustained throttle, or acts like it is out of fuel with a half full tank, a hose that has softened internally and partially collapses under suction is a strong suspect. Dried fuel residue with grit stuck to it at either fitting confirms a slow weep already in progress.

Why Age Alone Justifies the Job

Rubber fuel line degrades on two separate fronts. The exterior hardens as the plasticizers that keep it flexible migrate out of the material, and once stiff, the hose cracks under nothing more than engine vibration and chassis flex. Dry, low humidity regions accelerate this noticeably, and each summer spent baking in a hot shed pushes it further along.

The inner liner degrades chemically instead. Ethanol blended gasoline holds moisture and slowly attacks the hose wall from within, softening it while releasing particles that migrate downstream toward the carburetor jets. This runs fastest when fuel sits still for long stretches, which is the normal pattern for a light utility quad used seasonally. Because the two processes advance on different schedules, the exterior can look entirely acceptable while the interior is already compromised, and that is why a hose on a machine from 1997 is due for replacement whether or not it has started leaking.

Removing the Old Hose

Close the petcock, then either let the engine idle until it stalls or back out the float bowl drain screw and route the fuel into your pan through a short hose. Take off the seat and any plastic covering the tank spigot and carburetor inlet, slide the pan into position, and drape a rag over the first fitting you plan to open.

Move both clamps back along the hose body before disturbing either end. Aged screw clamps seize and old spring clips lose their squeeze, so fit new ones regardless of appearance. Break each end free by twisting the hose on its barb instead of pulling hard, since decades of fuel varnish effectively glue rubber to brass and plastic. If a hose will not release, slit it lengthwise with the razor and peel it away rather than levering at the petcock spigot, which has grown brittle with age and would turn this into a far larger repair if it cracked. Note where the line sits in each clip and mark the flow direction on any inline filter before pulling it.

Installing and Leak Testing

Trim the new hose to the original length so it neither rubs on frame tubes nor pulls on the fittings. Seat each end fully onto its barb past the raised bead and install it dry. Grease, oil, and silicone spray all undermine the seal and allow the hose to creep off the barb under vibration, so keep them completely away from the fittings. A stiff hose end softens in hot water in under a minute. Set fresh clamps just behind the bead on each end and tighten them evenly, firm without cutting into the new rubber, then route the hose back through every factory clip so it stays clear of exhaust heat and any pinch point at full suspension travel.

Open the petcock and leave the machine alone for several minutes. Static head pressure from the tank will reveal a marginal connection before the engine ever runs. Wipe both joints with a clean dry rag, since a slow seep is easier to feel than to see, then start the 300 and inspect again with fuel actively flowing. Finish with a slow lap of the yard and one final look at both fittings. While the panels are still off, check the tank vent hose as well, because a plugged vent produces fuel starvation symptoms nearly identical to a failing supply line.
