Replacing the fuel supply hose on a 1997 Xplorer 400 is one of the highest value maintenance jobs you can do on a machine this age. The part costs very little, the tools are basic, and the failure it prevents ranges from an annoying fuel smell to a genuine fire hazard. Because this Xplorer is carbureted, the whole circuit is unpressurized, which puts the job comfortably within reach of a rider with intermediate mechanical skills.
Confirming the Layout on This Machine
Fuel exits the tank through a petcock, runs down a rubber hose, and feeds a carburetor with a float bowl that holds a small reserve behind a drain screw. There is no electric fuel pump pressurizing the line, no relay to pull, no in tank pump and filter assembly, and no self locking quick connect coupler at either end. That means turning the petcock to off isolates the entire line and the worst you get when a fitting comes loose is a controlled dribble into your pan.
Two details specific to this machine are worth noting. This generation carries a separate oil injection line routed through the same area, so identify both ends of any hose before cutting it. And as a 4x4, the front differential and its supporting frame members give the fuel hose a slightly longer path with additional clips compared to a two wheel drive quad.
How a Fuel Hose Reaches the End of Its Life
Rubber fuel line degrades from both directions at once. The exterior stiffens as the plasticizers that keep it flexible leach out over the years, until vibration from the engine and flex in the chassis crack the material at the sharpest bend. Riders in dry, low humidity regions hit that point sooner, and every summer the quad spends baking in a shed pushes it further along.
Meanwhile ethanol blended gasoline works on the inner liner. The alcohol content attracts moisture and gradually breaks the liner down, softening the wall and releasing particles that head toward the carburetor jets. Stagnant fuel accelerates that decay, and utility quads sit far more than they run. Because these two mechanisms progress independently, a hose can present a perfectly reasonable exterior while its inside is already coming apart, which is why calendar age is a legitimate reason to replace one.
Symptoms to Watch For
- A gasoline odor that lingers near the tank hours after the engine is shut down
- A damp patch or small puddle on the skid plate or floor where the quad sits
- Visible checking, a chalky surface, or stiff spots you can feel when you pinch the hose
- Bogging under load, lean surging at steady throttle, or the engine acting starved with fuel available
- Grit stuck to dried fuel residue at either fitting, a sign of ongoing seepage
Take the running complaints seriously before you start rebuilding the carburetor. A hose that has softened internally can partially collapse under suction, delivering plenty at idle and choking the 400 the second you load the engine on a hill.
Staging the Job and Handling Fuel Safely
Have gloves, a sealed fuel rated container, a shallow drain pan, replacement hose in the correct inside diameter, new clamps, a flat blade screwdriver, pliers, a small socket set, a sharp razor knife, and rags laid out before you open anything. It is worth the two extra minutes, because you never want to leave an open fuel fitting to go looking for a tool.
The fire risk deserves real attention. Gasoline vapor is heavier than air, which means it sinks and creeps along the floor rather than exiting through an open window, and it can reach a water heater pilot light or a shop heater burner across the room without ever registering at nose level. Shut those appliances off, work outdoors or with the door fully open so you get airflow at ground level, let the engine and exhaust cool all the way down, and keep an extinguisher close enough to grab without stepping away.
Removing the Original Hose
Rotate the petcock to off. Let the engine idle until it stalls so the float bowl empties, or open the bowl drain screw and direct the fuel into your pan through a short length of hose. Take off the seat and any plastic that blocks access to the tank spigot and the carburetor inlet.
Slide each clamp back along the hose body before you disturb the ends. Assume old clamps are finished, whether they are seized screw clamps or spring clips that have lost their squeeze. Twist the hose on its barb to break the varnish bond instead of pulling hard, and if a hose refuses to move, slit it lengthwise with the razor and peel it away. Avoid levering at the petcock spigot entirely, since that plastic grows brittle with age and cracking it escalates the job substantially. Photograph the routing at each clip, note where the hose clears the front driveline and the exhaust, and mark flow direction on any inline filter you find.
Fitting the New Line
Cut the replacement to match the original length. Too much slack rubs against frame tubes or drifts into the steering path; too little leaves constant tension on both spigots. Seat each end fully onto its barb past the raised bead and install it dry. Grease, oil, and silicone spray all undermine a fuel joint and encourage the hose to migrate off the barb under vibration, so keep them away from the fittings. Hot water softens a stiff hose end plenty.
Set fresh clamps just behind the bead on each fitting and tighten evenly, snug rather than crushing. Feed the hose back through every original clip so it stays away from exhaust heat, the front drive components, and any pinch point that shows up when the suspension cycles fully.
Verifying Before You Ride
Open the petcock and simply wait several minutes. Tank head pressure will expose a marginal connection with the engine off, which is the safest way to find one. Wipe both joints with a clean dry rag, since a slow seep is easier to feel than to see. Start the engine, let it idle, and inspect again with fuel moving through the hose, then take a slow lap of the yard and check one final time. Two dry fittings after all of that means the repair is trustworthy. While the panels are off, look over the tank vent hose as well, because a blocked vent causes fuel starvation that closely imitates a failing supply line.
