Confirm the Fuel Setup Before You Begin

Any fuel line job starts with knowing which kind of system you are opening, and the 1997 Xplorer 300 makes that easy: it is carbureted. Fuel leaves the tank through a petcock, runs down a rubber hose, and enters a carburetor that holds a small reserve in its float bowl with a drain screw at the bottom. Nothing in that circuit sits under pump pressure. You will not be pulling a relay, cranking to bleed a rail, or fighting a locking quick connect fitting, and there is no filter buried inside the tank to worry about. Shutting the petcock isolates the whole line, so the worst you face when a fitting comes loose is a dribble into your drain pan.

Four wheel drive on this Xplorer does not change the steps, though it does add company. Front differential hardware and the frame structure supporting it push the hose along a slightly longer path with additional clips and clearance points to respect compared with a two wheel drive quad.

Catching a Failing Hose Early

Most riders find the problem by smell. A gasoline odor that hangs around the tank after the machine has been parked for hours is worth chasing immediately. The next most common clue is a wet ring or small puddle on the skid plate or floor. Then there is the hands on test: run your fingers along the entire hose and squeeze as you go. Anything that feels rigid, glassy, or crunchy has aged out, and bending the hose into a tight curve will usually reveal fine cracks opening along the outside of the bend.

Do not overlook how the engine behaves. A 300 that idles cleanly but bogs when you climb or pull a load may be dealing with a hose that has softened internally and collapses slightly under suction. Lean surging at steady throttle and a machine that acts like it is out of gas with a half full tank both point the same direction. Grit stuck to dried fuel residue at either fitting confirms a slow weep already underway.

Two Kinds of Decay

The outside of the hose hardens with age as its plasticizers migrate out of the rubber. Once that happens, ordinary engine vibration and chassis flex crack the material, almost always at the tightest bend. Low humidity climates speed this up considerably, and a quad stored in a hot shed picks up additional hardening every summer it sits there.

The inside degrades chemically instead. Ethanol blended pump gas attracts moisture and slowly attacks the hose liner, softening the wall and freeing particles that head straight for the carburetor jets. That process runs fastest when fuel sits undisturbed for months at a time, which describes the typical life of a utility quad. Between those two mechanisms, a hose on a 1997 machine has almost certainly reached the end of its useful life regardless of how many hours are on the engine.

Supplies and Genuine Fire Safety

  • Nitrile or rubber gloves
  • A sealed fuel rated container and a shallow drain pan
  • New fuel hose in the matching inside diameter
  • Fresh clamps, screw type or spring clip to suit the machine
  • Flat blade screwdriver, pliers, small socket set, razor knife, rags

Gasoline vapor behaves in a way that catches people off guard. It is heavier than air, so it sinks and spreads along the floor instead of drifting out an open window, and it can travel at that level until it reaches a pilot light or an electric motor brush. Shut down any water heater or shop heater with a standing flame before you begin, work outdoors or with the overhead door fully open, wait for the engine and exhaust to cool completely, and keep a fire extinguisher within arm's reach rather than across the shop.

Removing the Old Line

Turn the petcock off and let the engine idle until it stalls, emptying the float bowl. If you prefer not to run it, back out the bowl drain screw and route the fuel into your pan through a short hose. Take off the seat and any plastic hiding the tank spigot and carburetor inlet.

Move both clamps back along the hose before you disturb the ends. Clamps this old are typically rusted stiff or have lost their spring tension, so install new ones regardless of appearance. Twist the hose on the barb to break the varnish bond instead of yanking, and if it refuses to release, slit it lengthwise with a razor and peel it away. Never lever at the petcock spigot with a screwdriver, since that plastic has grown brittle and cracking it turns a simple hose swap into a much bigger repair.

Study the routing as the hose comes free. Note where it clears the front driveline and how it stays away from exhaust heat, and if a short impulse hose feeds a pulse actuated pump in the circuit, note that connection too. Mark the flow direction on any small inline filter you find before pulling it out.

Installation and Verification

Cut the new hose to match the length of the old one exactly. Extra slack rubs on frame tubes or drifts toward the steering; a piece cut short keeps steady tension on both fittings. Press each end fully onto its barb past the raised bead, and install it dry. Grease, oil, and silicone all compromise a fuel joint and allow the hose to creep off under vibration, so leave them out of this job entirely. A few seconds in hot water softens a stubborn hose enough to slide on unaided.

Fit new clamps just behind the bead on each barb and tighten them evenly, firm but not crushing. Feed the hose through every original clip so it stays clear of the front drive components, the exhaust, and any pinch point that appears when the suspension cycles fully.

Open the petcock and wait several minutes before touching the starter. Tank head pressure alone will find a marginal connection. Wipe both joints with a clean dry rag, since a slow seep is easier to feel than to see, then start the engine and inspect again with fuel actively moving. Follow that with a slow lap of the yard and one final look. While the plastics are still off, glance over the tank vent hose too, because a blocked vent starves the carburetor in a way that mimics a bad supply line and would send you straight back into this job.
