Fuel Line Replacement on a 1997 Sportsman 500 4X4

Old fuel hose is the quiet reason plenty of solid machines sit in the corner of a shed. The 1997 Sportsman 500 4X4 is a carbureted quad, so its fuel system is simple, serviceable, and entirely within reach at home: a fuel valve on the tank, a pulse-driven pump, an inline filter you can actually see, and plain barbed fittings with clamps.
Symptoms After Years of Service
By now the original hose on one of these has had ample time to fail, and it usually gives warning first:
- Fuel collected on the floor beneath the machine or a damp patch that returns after every ride
- Raw gasoline odor around the front bodywork, noticeable even before you lift a panel
- Hairline cracks, a dull chalky finish, or a length that feels rigid when you pinch it
- The engine bogging on acceleration, running lean at steady throttle, or acting starved with fuel in the tank
- A weep line or crusted dirt at a barb, where fuel has been seeping and drying
On a carbureted Sportsman the system does not hold high pressure, so a real leak nearly always leaves evidence on the ground. Any fresh wet spot under the front of the machine deserves attention that day.
The Petcock Is Your Friend Here
Working on a carbureted 500 is friendlier than working on an injected quad for one simple reason: the fuel valve. Turn it off and you cut supply at the tank, no fuse pulling and no pressure relief required. Just be aware that these models rely on a pulse-operated fuel pump between the valve and the carburetor rather than straight gravity feed, so fuel remains in the sections downstream of the valve after you close it. The carburetor float bowl also holds a cupful, and it has a drain screw so you can empty it deliberately into a pan instead of onto the floor.
Why the Old Hose Gave Up
Rubber fuel line is flexible when new because of plasticizers mixed into the compound, and decades of heat cycling drive those out. The hose turns stiff and glassy, stops absorbing chassis flex, and begins fracturing in the short spans beside each fitting where the movement gets concentrated. Dry, low-humidity climates speed this up by pulling moisture from the hose wall.
Ethanol-blended fuel attacks from the inside. Sitting untouched in the line through a long quiet stretch, it draws in water and slowly degrades the inner liner, producing gum and loose particles that travel straight toward the carburetor's small passages. Draining, Unclamping, Removing
Gather your supplies first: fuel-rated hose in the correct inside diameter, fresh clamps, gloves and eye protection, a sealed container and a drain pan, a razor knife, clamp pliers, a small screwdriver, and rags. Then take ventilation seriously, because gasoline vapor is heavier than air and pools at floor level where pilot lights and power tools live. Work outside or with the shop wide open, keep a fan moving air low, and set an extinguisher within reach.
Shut the fuel valve, put the pan underneath, and open the float bowl drain screw to empty the carburetor. Pull the seat and enough front bodywork to reach the valve, the filter, and the pump. Work one section at a time so the layout stays clear in your head. Slide each old clamp back down the hose, twist the hose to break the varnish that has glued it to the barb, and walk it off; slit a stubborn one lengthwise instead of hauling on a decades-old fitting. Note every clip and pass-through, and remember this is an on-demand 4X4, so the hose route accounts for front differential hardware and a couple of extra frame clearance points.
Clamping the Replacement Down
Cut each new length to match the section it replaces, no longer. Excess hose either rubs a frame tube or loops toward the steering once the plastics are back on. Push each end fully onto its barb until it bottoms out, and keep the fittings dry. No grease, no oil, no silicone paste belongs anywhere on a fuel connection, because lubricant on the sealing surface gives fuel a route to creep past the clamp. Dip a stiff end in hot water if it does not want to slide on.
Place fresh clamps just behind the bead on each fitting and tighten them evenly rather than digging into the rubber. Reuse of the original clamps is a false economy; once removed they rarely grip the same way. Check the small pulse hose that drives the fuel pump while you are in there, and replace it too if it has hardened. Finally, seat every section back in its factory clips so nothing touches exhaust or dangles near the front driveline.
Fuel On and Watch Closely
Close the float bowl drain screw, turn the fuel valve on, and then do nothing but watch for several minutes. Wipe each connection dry beforehand so a slow weep shows up as a shine rather than hiding in old grime. Inspect from the tank forward with good light, paying attention to both sides of the filter and both sides of the pump.
Start the engine and check again while the pump is actively pushing fuel, then blip the throttle and take a third look. Only after several leak-free minutes should the bodywork go back on. One advantage worth appreciating on this carbureted Sportsman: the inline filter sits out where you can inspect and change it, so replacing it alongside the hose is quick and worthwhile on a machine of this age.
