Swapping the Fuel Line on a 1997 Polaris Sportsman 400 4x4

Start with the shop setup, because almost every fuel line job that goes badly goes badly in the first five minutes. The 1997 Sportsman 400 4x4 is carbureted, which means a manual fuel valve sits beneath the tank and the whole system is unpressurized. There is no pump to relieve and no electronics to trip. Your only real hazard is the gasoline itself, and that is entirely manageable if you set up properly before a single clamp moves.

Setting Up a Workspace That Handles Fuel Safely

Roll the machine outside or open the shop door all the way. Gasoline vapor is heavier than air and pools along the floor, so put a fan at ground level pushing air out rather than relying on a window. Shut off any water heater pilot, kerosene heater, or shop light with an exposed element in the same space. Disconnect the battery negative terminal so nothing can spark while fuel is open, and keep an approved metal or fuel-rated container within arm's reach instead of a household bucket. Gloves matter too, since gasoline pulls the oil right out of your hands and passes through cotton without slowing down.

What Actually Destroys a Fuel Hose

Time does most of the damage. Rubber fuel hose contains plasticizers that keep it supple, and those compounds slowly leach out year after year. What is left behind is hard, dimensionally shrunken, and no longer able to conform to the brass barbs it clamps onto. On a Sportsman this old, the original hose has likely been through hundreds of heat cycles from the single-cylinder engine, each one baking a bit more life out of the section closest to the carburetor.

Dry climates speed the whole thing up. Low ambient humidity draws moisture out of the hose wall, so machines living in desert or high-plains conditions show surface checking years before an identical quad kept in a humid region. Ethanol-blended fuel does its damage from inside, especially during any stretch when the machine sits unused. Alcohol attracts water and slowly breaks down the inner liner, leaving a gummy residue that migrates toward the carburetor and clogs jets long before the hose bursts.

Catching a Failing Line Before It Leaves You Walking

Give the machine a cold inspection and look for the classic indicators:

  • Fuel pooling under the frame or a stained, damp patch on the skid plate
  • A strong raw gas smell around the tank area with no obvious source
  • Visible cracks, chalky texture, or a flat spot where a clamp has bitten in
  • Hose that has gone stiff enough to hold a bend when you flex it
  • An engine that bogs on climbs, runs lean, or acts starved when there is plenty of fuel aboard

Also look for a dust-caked ring at either fitting. That is dried fuel residue collecting grit, and it means the joint has been weeping slowly for a while.

Getting the Old Hose Off the Barbs

Close the fuel valve before anything else, then pull the seat and left side plastic to expose the tank outlet. Trace the hose down to the carburetor inlet and note every routing clip. Open the float bowl drain screw and let the bowl empty into your pan, which keeps the line from dumping its contents across the engine cases when you break the first connection.

Push each clamp well back down the hose before you attempt to twist the end free. Decades of varnish glue the rubber to the fitting, so rotate the hose gently to break that bond. When it refuses, slice it lengthwise with a razor and peel it away rather than levering on the barb, which cracks easily on aged carburetor bodies. Keep in mind that this 4x4 layout routes the line past front differential hardware, adding a clearance point that a two-wheel-drive machine skips, so photograph the path before the hose is fully out.

Installing the New Line Correctly

Measure the old hose and cut the new one to match. Any extra length either rubs a frame tube or sags toward hot exhaust, and both eventually cause the failure you just fixed. Slide the fresh hose fully onto each barb until it seats against the shoulder, and do it dry. Never lubricate a fuel fitting with grease, oil, or silicone spray; the lubricant film prevents the rubber from gripping and pressurized or gravity-fed fuel will find that path. Warm water on the hose end is the only assistance you need.

Fit new clamps behind the bead on each fitting and tighten them evenly until the hose is held firm without the rubber bulging through. Seat the line back into the original guides so it hangs in a smooth arc, clear of the front driveline area, the frame welds, and the exhaust. Give it a light tug at both ends to confirm nothing walks off the barb.

Leak Check and Final Reassembly

Open the fuel valve and wait. On a gravity-fed carbureted Sportsman, a bad joint will show itself within a couple of minutes, so hold a clean white rag beneath each fitting and inspect it for color. Reconnect the battery, fire the engine, and let it idle while you look again from both sides, then rev it a few times because vibration exposes seeps that a static check misses.

Before the plastics go back on, take thirty seconds to inspect the strainer inside the fuel valve and any inline filter in the run. Old hose sheds material, and that debris ends up exactly there. Replacing a hose while leaving a clogged filter in place produces the same fuel-starved symptoms you were chasing. Once everything is dry through a full warm-up, refit the side panel and seat, then run a short lap around the property and check one final time before the 1997 Sportsman 400 heads back to work.
